This paper presents an experimental study of the effect of cutting tool materials on surface quality when turning hardened steels. Machining tests on a lathe are performed using polycrystalline cubic boron nitride (PCBN) and ceramic tools at various cutting conditions without coolant. From the experiments, it is observed that the radial force is the largest force component regardless the type of tool used. The specific cutting energy for the hard turning is estimated to be considerably smaller than the specific grinding energy. It is also found that cutting force and surface roughness with the PCBN tools are higher and better than those with the ceramic tools under the same cutting condition. It is due that the PCBN tools transfer the generated heat more effectively than the ceramic tools due to their higher thermal conductivity. The optimal cutting conditions for the best surface quality are selected by using an orthogonal array concept.
This paper presents study of efficiency of wavelet transformation for on-line chatter detection during hard fuming process. From comparison with other time series and statistical methods such as fast fourier transformation (FFT), Kurtosis and standard deviation (STD), wavelet transform is better than others in on-line chatter detection. With using wavelet function with pseudo frequency corresponding to chatter frequency, chatter could be detected more sensitively. And for both force signal from dynamometer and displacement signal from capacitance type cylindrical sensor (CCS), wavelet transform with DB2 function on level 4 could be well used for chatter detection in hard turning process.
Machining performance in hard turning of hardened AISI M2 steel has been studied. Ceramic tools were used in the cutting tests without coolants and workpiece was prepared by heat treatment to increase its hardness up to Rc 60. Cutting state parameters such as cutting forces, temperature, and tool wear were measured in the experiments and effects of tool wear on cutting states were investigated.
In the present work, the optimization of machining parameters to achieve the desired technological parameters such as surface roughness, tool radial vibration and material removal rate have been carried out using response surface methodology (RSM). The hard turning of EN19 alloy steel with coated carbide (GC3015) cutting tools was studied. The main problem faced in manufacturer of hard and high precision components is the selection of optimum combination of cutting parameters for achieving required quality of surface finish with maximum production rate. This problem can be solved by development of mathematical model and execution of experiments by RSM. A face centred central composite design (FCCD), which comes under the RSM approach, with cutting parameters (cutting speed, feed rate and depth of cut) was used for statistical analysis. A second-order regression model were developed to correlate the cutting parameters with surface roughness, tool vibration and material removal rate. Consequently, numerical and graphical optimization were performed to obtain the most appropriate cutting parameters to produce the lowest surface roughness with minimal tool vibration and maximum material removal rate using desirability function approach. Finally, confirmation experiments were performed to verify the pertinence of the developed mathematical models.
The present work addresses the surface integrity and chip morphology in finish hard turning of AISI D3 steel under nanofluid assisted minimum quantity lubrication (NFMQL) condition. The surface integrity aspects include microhardness, residual stress, white layer formation, machined surface morphology, and surface roughness. This experimental investigation aims to explore the feasibility of low-cost multilayer (TiCN/Al2O3/TiN) coated carbide tool in hard machining applications and to assess the propitious role of minimum quantity lubrication using graphene nanoparticles enriched eco-friendly radiator coolant based nano-cutting fluid for machinability improvement of hardened steel. Combined approach of central composite design (CCD) - analysis of variance (ANOVA), desirability function analysis, and response surface methodology (RSM) have been subsequently employed for experimental investigation, predictive modelling and optimization of surface roughness. With a motivational philosophy of "Go Green-Think Green-Act Green", the work also deals with economic analysis, and sustainability assessment under environmental-friendly NFMQL condition. Results showed that machining with nanofluid-MQL provided an effective cooling-lubrication strategy, safer and cleaner production, environmental friendliness and assisted to improve sustainability.

Most manufacturing processes such as welding, cutting and molding generate residual stresses on the surface of manufactured parts. Tensile residual stress is harmful to the surface integrity, which results in reduced fatigue life and causes other structural failures when the service stresses are superimposed on the residual stresses. In the research, the residual stresses of the high hardness steel (over $H_{RC}60$) workpiece (SKD11) machined by the hard turning were measured using Hole-drilling Method. Residual stress in the surface of hard turned workpiece was mainly appeared to be compressive stress.
This paper presents an analytical and experimental study of a cryogenic machining for precision hard turning. A cryogenic circulation system is designed and mounted on the top of the tool insert. The machining process used is facing operation on a CNC turning center with dry and cryogenic conditions. The tool temperature and cutting forces are measured by the K-type thermocouple and by a three-component Kistler dynamometer, respectively. Both data are fed into the data acquisition program through an A/D card. Surface roughness and form accuracy of the machined surface are measured by WYKO NT2000. It is also found that surface roughness and form accuracy with cryogenic cooling are better than those with no coolant.
The cutting characteristics of hardened steel by a PCBN tool is investigated with respect to workpiece surface roughness, cutting force and tool flank wear of the vision system. Backpropagation neural networks (BPNs) were used for detection of tool wear. The neural network consisted of three layers: input, hidden and output. The input vectors comprised of spindle rotational speed, feed rates, vision flank wear, and thrust force signals. The output was the tool wear state which was either usable or failure. Hard turning experiments with various spindle rotational speed and feed rates were carried out. The learning process was performed effectively by utilizing backpropagation. The detection of the abnormal states using BPNs achieved 96.4% reliability even when the spindle rotational speed and feedrate were changed.
In the present work, the effects of cutting parameters on surface roughness parameters (Ra), tool wear parameters (VBmax), tool vibration (Vy) and material removal rate (MRR) during hard turning of AISI 4140 steel using coated carbide tool have been evaluated. The relationships between machining parameters and output variables were modeled using response surface methodology (RSM). Analysis of variance (ANOVA) was performed to quantify the effect of cutting parameters on the studied machining parameters and to check the adequacy of the mathematical model. Additionally, Multi-objective optimization based desirability function was performed to find optimal cutting parameters to minimize surface roughness, and maximize productivity. The experiments were planned as Box Behnken Design (BBD). The results show that feed rate influenced the surface roughness; the cutting speed influenced the tool wear; the feed rate influenced the tool vibration predominantly. According to the microscopic imagery, it was observed that adhesion and abrasion as the major wear mechanism.
