Numerical Analysis and Experimental Study of Thread Rolling Process for Micro-sized Screws(Part II: Application to a Micro-screw with Diameter of 800㎛) (마이크로 체결부품 전조성형공정에 관한 해석 및 실험적 고찰(Part II: M0.8급 마이크로 스크류 전조공정 적용))

  • In this paper, it is proposed to produce high precision screws with a diameter of $800{\mu}m$ and a thread pitch of $200{\mu}m$ ($M0.8{\times}P0.2$) by means of a cold thread rolling process. In this part II of the study, the focus is on the production and reliability testing of the prototype $M0.8{\times}P0.2$ micro-screw. Designs for two flat dies were developed with the aid of the literature and previous studies. Process parameters during the cold thread rolling process were established through FE simulations. The simulation results showed that the threads of the micro-screw are completely formed through the rolling process. Prototype $M0.8{\times}P0.2$ micro-screw were fabricated with a high precision thread rolling machine. In order to verify the simulation results, the deformed shape and dimensions obtained from the experiment were compared with those from the simulations. Hardness and failure torque of the fabricated micro-screw were also measured. The values obtained indicate that the CAE based process design used in this paper is very appropriate for the thread rolling of micro-sized screws.

  • In this paper, we present a simplified analytic approach for the prediction of roll force to be applicable to the grooveless rolling. The approach is based on the deformation shape deduced from physical considerations and employs the assumption that the deformation homogeneously occurs in three directions. Strain and strain rate are calculated by the geometric relationships between those components and the prescribed deformation functions. Then, stress components are obtained from the Levy-Mises' flow rule. By integrating the stress components along the rolling direction, roll force are finally obtained. The prediction accuracy of the proposed model is examined through comparison with results obtained from the finite element analysis.

  • A mathematical model for the analysis of roll gap phenomena in strip temper rolling process is described. The mechanical peculiarities of temper rolling process, such as high friction value and non-circular contact arc, low reduction and non-negligible entry and exit elastic zones as well as central restricted deformation (preliminary displacement or sticking) zone etc., are all taken into account. The deformation of work rolls is calculated with the influence function method and arbitrary contact arc shape is permitted. The strip deformation is modeled by slab method and the entry and exit elastic deformation zones are included. The restricted deformation zone near the neutral point is also considered. The concept and the calculation method of limiting preliminary displacement are used to determine the length of the central restricted deformation zone. The comparison of the model results with the measured mill data is also made.

  • In general, by means of the electrodepositing technique, a copper foil sample was prepared with a high purity and a high density. But the mechanical properties of the electrodepositing copper foil was lower than it's the rolling copper foil. However, the production of copper foil with approximately 36 microns thick in rolling process was very difficult. This paper describes the outline of the high accuracy cold rolling in 6 high mill which was developed for the purpose of rolling very thin accurate gauge copper foil(36 micron thick), and give several rolling characteristic of 600 mm wide copper foil. a) Large strain can be accumulated pass by pass in industrial multi-pass rolling processing to overcome large critical strain for thickness accuracy through optimization of rolling schedule. b) Also, permissible tension for rolling 0.45 $\sim$ 0.036 mm thick copper strip stably in accordance with the each pass work had been established by FEM simulation results. c) During the plate rolling process, considerable values of the forces of material pressure on the tool occur. These pressures cause the elastic deformation of the roll, thus changing the shape of the deformation region. A numerical simulation of roll deflection during cold rolling is presented in the paper. d) The proposed pass schedule can roll very thin copper foil of 36 micron thickness to a tolerance of ${\pm}1$ microns. The validity of simulated results was verified into rolling experiments on the copper foil.

  • In this study, the formed tool is used to machine of bearing raceway and a shape compensation scheme is proposed to compensate for shape of it in turning process. It is introduced the conventional design method of the formed tool; a simple depth compensation method and a drawing compensation method. And it is performed to investigate in detail properties of the formed tool about a tool angle and problems of a turning process of bearing raceway using the formed tool. The applicability of the proposed scheme is examined by comparing the experimental results obtained by a new designed formed tool with those obtained by a conventional tool.

  • In general, 20-high Sendzimir mills(ZRM) use small diameter work rolls to provide massive rolling force. Because of small diameter of work rolls, steel strip has a complex shape mixed with quarter, edge and center waves. Especially when the shape of the strip is controlled automatically, the actuator saturation occurs. These problems affect the productivity and quality of products. In this paper, the problems in automatic shape control of ZRM were analyzed. In order to evaluate the problems for the automatic shape control in ZRM, recognition performance was analyzed by comparing the measured shape and the recognized shape. The actuator positions by the shape recognition and the manual operation were compared. From the analysis results, the necessity of the improvement of recognition performance in ZRM is suggested.

  • Generally, the vertical roll process is used to achieve extensive width reduction in hot strip mill. However, it is difficult to avoid the defects such as dog-bone and seam-defect. The sizing press has been developed in response to the defects mentioned above. Especially, this study is carried out to investigate the deformation of slab by two-step sizing press. The deformation behavior in the width sizing process is more favorable than that in conventional vertical rolling edger. The objective of this study is to determine the optimal anvil shape parameters in the sizing press with two-step die from the viewpoint of edge-seam length. In general, the edge-seam defect occurs parallel to the rolling direction at both edges in horizontal rolling process after sizing press. The optimal combination of the parameters is determined by FE-simulation and Artificial Neural Network (ANN). The slab deformation in sizing press with convex anvil is analyzed by FE-simulation. The most suitable profile of the anvil is also discussed fur the improvement of trimming loss because of the side seam defect by FE-simulation and ANN.

  • This paper introduces a preform design method for a ring rolling process with an outer step. Underfilling is one of the general defects of the profile ring rolling process. It occurs when the deformation amount is small or step depth of the profiled region is large. To prevent underfilling, increasing the deformation amount or using a preform of size similar to that of the final product are required. Furthermore, the filling limit equation is suggested based on the shape factor and deformation ratio for preventing defects in the products. The filling limit equation has been derived through finite element analyses and production tests for four different cases. For verifying the suggested method, realsized profile rolling tests were performed, and test results were compared with the predictions of the equation.

  • This paper is concerned with the prediction of micro structural changes of Al alloys during cryogenic rolling using an Eulerian finite element analysis. The main objective of cryogenic rolling is to obtain ultra-fine grains by severe plastic deformation at the extremely low temperature. Thereby, this simulation focuses on micro structural developments - the texture development and the changes in the size and shape of grains. The former one may be modeled using a crystal plasticity theory while the other can be predicted by a streamline technique. Applications to three pass rolling are given.

  • A hot press method was use for the optimal manufacturing condition for a shape memory alloy(SMA) composite. The bonding between the matrix and the reinforcement within the SMA composite by the hot press method was strengthened by cold rolling. In this study, the objective was to develop an on-line monitoring system for the prevention of the crack initiation and propagation by shape memory effort of SMA composite. Shape memory effect was used to prevent the SMA composite from cracking. For the system to be developed, an optimal hE parameter should be determined based on the degree of damage and crack initiation. When the SHA composite was heated by the plate heater attached at the composite, the propagating cracks appeared to be controlled by the compressive force of SMA.
