  • The forming characteristics of cup-rod combined extrusion process were investigated with process parameter change. Simultaneous forward rod extrusion and backward cup extrusion was conducted with magnesium alloy, AZ31B. Process parameters such as forward extrusion ratio, backward extrusion ratio, and working temperature were controlled in a specific region and the effects of the parameter change were examined. Surface crack was developed in a certain state of the process parameters combination. The crack-free forming limit of the alloy in the combined process was disclosed by the parameter study. The microstructures of the initial and extruded workpieces were observed.

극박판의 인장-드로잉 성형에서의 제품품질 비교 (Formability and Dimensional Characteristics of Stretch-Drawn Beryllium-Copper Sheet Products)

  • A beryllium copper alloy(C1720) sheet was stretch-drawn using different processes. A hemispherical punch was first used and the forming behavior was examined. Then, cylindrical cups with a hemispherical head were produced by either one-step drawing or two-step forming(sequential stretch forming-drawing). The one-step drawing showed the better formability than two-step forming. However, the two-step forming was the superior process in terms of attaining shape accuracy.

B.T.Pin을 이용한 치형부품의 측면 냉간성형공법 개발 (Development of Side Forming Technology for the Tooth Part Using B.T.Pin in Cold Forming Process)

  • In this study, the method of process design for side forming of a tooth part used for a component of automobile transmission was suggested using FE-simulations. To develop the side forming for the tooth part, in this paper, the shape factors of B.T.Pin was considered as design parameters. The shape factors of B.T.Pin were selected to be the round of pin, reinforced angle and reinforced length. Based on FE simulation results, appropriate shape factor without causing any defects was selected. In addition, to increase the strength of pin, the combination of shape factor having minimum stress after side forming was selected using FE-simulation. In addition, with design of a die set, cold side forming of the tooth part was experimented to estimate effectiveness of the designed B.T.Pin. From experiments, it was found that the tooth part with complete formation of the tooth was obtained without making any forming defects and punch fracture.

수치해석을 이용한 열간 가변금형 성형특성 평가 (Numerical Study on Forming Characteristics of Hot Multi-Point Forming Die)

  • A multi-point forming die (MPFD), which has been used for producing curved plates, is capable of forming various curved plates with just one MPFD. However, in real industries, an MPFD is difficult to be adopted since the structural properties, punch strength, elastic recovery correction and dimensional accuracy become problems. In order to overcome these problems, the hot multi-point forming die (HMPFD) was proposed in this study. This HMPFD commonly provide more less spring-back and forming load than conventional MPFD. Nevertheless, this process is very difficult to form the curved plate, because the final curved shape of the plate depends on many process variables such as the punch/nozzle arrangement (height and distance), the radius of punch, contact conditions between plate and punch. In this study, the forming characteristics of HMPFD and conventional MPFD are compared with each other through the finite element analysis.

가변성형기술을 활용한 항공기 윙렛용 몰드 제작에 관한 수치적 연구 (Numerical Study of Aircraft Winglet Mold Manufacturing using Flexible Forming)

  • Flexible forming technology has advantages in sheet metal forming, because it can be implemented to produce various shaped molds using a single apparatus. Due to this advantage, it is possible to apply it to the manufacture of an aircraft winglet mold. Presently, most aircraft winglets are manufactured from composite materials. Therefore, the mold for the curing process is an essential element in the fabrication of such composite materials. Compared to conventional mold forming, flexible forming has some advantages such as reduced manufacturing cost and uniformity of mold thickness. If the thickness of the mold is consistent, then the heat transfer will occur uniformly during the curing process leading to improved formability of the composite material. In the current study, numerical simulations were performed to investigate the possibility of flexible forming for manufacturing of the winglet mold. In order to match the size of the actual product, the shape of objective surface was divided to fit the dimensions of the apparatus. The results from the numerical simulations are compared with the objective surface to verify the accuracy. In conclusion, the current study confirms the feasibility and the potential to manufacture winglet molds by flexible forming.

고속 생산형 필름 진동판 성형기 및 금형 국산화 개발(II) - 다량 생산 진동판 성형기 - (Domestic Development of Vibrational Film Forming Machine and Die in the High Speed Production(II) - Multi-production forming machine -)

  • This study consists of two parts. The first discusses the development of a single production forming machine which was reported in earlier papers. The second outlines the development of a multi-production forming machine, which consists primarily of a film feeding unit, an unwinding unit, and a heating block unit. The heating block unit of the multi-production forming machine has 30 members per die. An analysis of the stress deformation and temperature deviation of this machine is carried out using ANSYS Workbench and CFX-11 under the design conditions. According to this analysis, the maximum deflection in the Z-direction is $0.05104{\mu}m$ and the maximum temperature deviation is $0.7^{\circ}C$ when the temperature of the heating block unit is $175^{\circ}C$. It was also found that these values are structurally safe. The advantage of the developed multi-production forming machine is demonstrated to be in its offering of a proper voice test.

가변 스트레치 성형공정을 활용한 건축외피 구조물의 비정형 곡면 제작 (Manufacture of Architectural Skin-structure with a Double Curved Surface Using Flexible Stretch Forming)

  • Flexible stretch forming is an appropriate process for manufacturing of components for aerospace, shipbuilding and architecture structures. Flexible stretch forming has several advantages including that it could be applied to form various shapes such as ones with double curved surfaces. In this study, a systematic numerical simulation was conducted for forming double curved surfaces using flexible stretch forming. The desired surface had a saddle type configuration. It had two radii one of 2500mm and the other of 2000mm along its length and width. In the simulation, the decrease of elastic recovery due to the stretching was confirmed. Experiments were also conducted to confirm the viability of the process. By comparing the simulation to the experiment results, the suitability of flexible stretch forming for double curved surfaces was verified. From the results, the maximum error from desired surface was confirmed at about 1.3mm at the edge of the surface. Hence, it is confirmed that flexible stretch forming has the capability and feasibility to manufacture curved surfaces for architectural skin-structures of buildings.

  • 가변성형공정에서는 형상 변형이 가능한 가변금형의 성형면을 고르게 형성하기 위하여 일반적으로 우레탄, 고무 등 같은 탄성체 패드를 가변금형과 소재 사이에 삽입하여 이용한다. 이에 본 연구에서는 이러한 탄성패드가 성형성에 미치는 영향에 대한 조사를 위하여 탄성체의 경도 및 두께를 주요 변수로 고려한 수치해석적 연구를 수행하였다. 탄성패드 소재로는 우레탄을 이용하였으며, 이의 물성 획득을 위한 압축시험을 수행하였고, 초탄성체 재료 모델로 가정하여 가변성형공정해석에 적용하였다. 탄성체의 경도와 두께의 변화에 따른 해석 결과로부터 성형 정확도를 조사하기 위하여 주방향의 단면형상을 비교하였으며, 목적형상에 대한 오차를 비교하였다. 이로부터 가변성형공정에 이용되는 탄성 패드가 적절히 선정되어야 함을 확인하였으며, 패드의 경도 및 두께 선정에 대한 기준을 제안하였다.

컴퓨터 시뮬레이션(CAE)을 이용한 자동차용 엔진 크레들의 하이드로-포밍 공정 연구 (Hydro-forming Process of Automotive Engine Cradle by Computer Aided Engineering (CAE))

  • Recently, the use of tubes in the manufacturing of the automobile parts has increased and therefore many automotive manufactures have tried to use hydro-forming technology. The hydro-forming technology may cause many advantages to automotive applications in terms of better structural integrity of the parts, lower cost from fewer part count, material saving, weight reduction, lower spring-back, improved strength and durability and design flexibility. In this study, the whole process of front engine cradle (or front sub-frame) parts development by tube hydro-forming using steel material having tensile strength of 440MPa grade is presented. At the part design stage, it requires feasibility study and process design aided by CAE (Computer Aided Design) to confirm hydro-formability in details. Effects of parameters such as internal pressure, axial feeding and geometry shape on automotive sub-frame by hydro-forming process were carefully investigated. Overall possibility of hydro-formable sub-frame parts could be examined by cross sectional analyses. Moreover, it is essential to ensure the formability of tube material on every forming step such as pre-bending, preforming and hydro-forming. At the die design stage, all the components of prototyping tools are designed and interference with press is examined from the point of geometry and thinning.

  • A hot forming of large thick Al plate using a grid-type hybrid die is a process to make a shell plate for the production of a spherical LNG tank. This process is characterized by using a grid-typed die with an additional air cooling system for reducing the cooling time of the heated plate after hot forming. The process consists of the plate's feeding, heating, forming and cooling in detail and each of them is continuously performed along the rail. This paper was designed to propose the analytical and experimental methods for determining the convection and interfacial heat transfer coefficients required in hot forming analysis of Al plate. These values in the analysis are to reproduce numerically the cooling performance of grid-typed die and cooling device. Interfacial heat transfer was obtained from the heat transfer experiments for different pressures and inverse analysis method. To verify the efficiency of the coefficient values obtained from above methods, FE analysis and experiment of the hot spherical-forming process were conducted for a small-scaled model. The convection coefficient was also calculated from flow analysis of air released by cooling device within grid-typed die using ANSYS-CFX.
