A Study on Improvement of Bending Quality of Hemmed Plates in Sheet Metal Forming (헤밍 (Hemming) 구조를 가진 박판의 굽힘품질 개선에 관한 연구)

  • A bending process is considered as one of fundamental sheet metal forming processes, and it is widely used for fabrication of simple or complicated sheet metal products in industrial fields. Most of automobiles and electronics have many parts made by the bending process inside or outside of them. However, till now, there is few research reports on the bending process of hemmed plates. A hemmed plate has a locally different bending strength, so a waving shape occurs after bending. A poor outlook due to local uneven shape influences greatly on product competitiveness. To settle this problem, we studied the bending parameters of a hemmed plate and showed the major sensitive design-parameters on the bending quality.

  • In this paper, the cold extrusion process for internal spline forming using a thin and long tube has been analyzed by using a rigid plastic finite element code. The internal spline consists of 10 tooths. The cold extrusion process has been focused on the comparisions of load-stroke relation and filling states of the teeth according to design parameters. The design parameters involve extrusion ratio, extrusion angle and friction factor. The internal spline forming can cause the buckling and folding during the cold extrusion process because of using a thin and long tube. The optimum design parameters have been obtained through rigid-plastic finite elements analysis. The extrusion ratio and extrusion angle have great effects on the deformation characteristics of the cold extrusion process.

  • Optimization of the process parameters is carried out for process design in sheet metal forming processes. The scheme incorporates with a rigid-plastic finite element method for the deformation analysis and response surface methodology for the optimum searching of process parameters. The algorithm developed is applied to design of the draw bead force and the die radius in deep drawing processes of rectangular cups. The present algorithm shows the capability of designing process parameters which enable the prevention of the weak part of fracture during processes.

  • A series of parametric study was performed for the investigation of the influence of several analysis parameters to the solution behavior in the elasti-plastic-static analysis of sheet metal forming. The parameters taken into the consideration in the present study are finite element mesh distribution and numerical integration scheme, The elstic-plastic-static analysis was performed for two cases : deflection by a point force bending by a punch Results obtained with different selections of the parameters were compared with each other experimental measurements and analytical solutions.

  • The drawbead is used to control the material flow into the die and increase the forming quality during the binder wrap process and the stamping process in the sheet metal forming. Drawbead restraining force (DBRF) is controlled by geometrical parameters and influenced by process parameters such as friction coefficient and blank thickness. In order to inspect the effect of process parameters, parameter studies are performed with the variation of parameters using finite element model of drawbead which is utilized reliably for the calculation of the drawbead restraining force. Drawbead analysis is carried out with 2-D plane-strain element and 3-D shell element. After the verification of the accuracy of the drawbead model with 3-D shell element, it is utilized to the prediction and the investigation of the effect of process parameters. The result of parameter studies can be utilized to the die design in the tryout stage.

Effect of rubber forming process parameters on channel depth of metallic bipolar plates

  • In this study, bipolar plates in fuel cells are formed using rubber forming process. The effects of important parameters in rubber forming such as hardness and thickness of rubber pad, speed and pressure of punch that compress blank, and physical property of materials on the channel depth were analyzed. In the soft material sheet Al1050, deeper channels are formed than in materials STS304 and Ti-G5. Formed channel depth was increased when hardness of rubber pad was lower, thickness of rubber pad was high, and speed and pressure of punch were high. It was found the deepest channel was achieved when forming process condition was set with punch speed and pressure at 30 mm/s and 55 MPa, respectively using rubber pad having hardness Shore A 20 and thickness 60 mm. The channel depths of bipolar plates formed with Al1050, STS304 and Ti-G5 under the above process condition were 0.453, 0.307, and 0.270 mm, respectively. There were no defects such as wrinkle, distortion, and crack found from formed bipolar plates.

  • The drum clutch investigated in this study is formed in 5 forming steps, which are 1st deep drawing, 2nd deep drawing, restriking, embossing, and $Grob^{TM}$ processes. Dimensional accuracy of the final products greatly depends upon how much more accurate pre-form is manufactured in the previous forming processes before the $Grob^{TM}$ process. The deep drawing, restriking and embossing processes in which the pre-form is formed are very important and decisive steps. Thus in some cases, excessive strain by these operations causes dimensional inaccuracy and cracks initiated from the base and wall of the product. Process variables such as the punch shapes both of 1st and 2nd deep drawing, and punch angle were selected to evaluate the deformation characteristics. The optimum parameters were determined from forming simulations using commercial FEM codes, DEFORM and Tauchi method, specifically developed for metal forming simulation. Finally, experiments for the whole drum clutch forming processes were carried out to verify the optimized forming parameters and the analytical results.

A Study on Manufacture of Aluminum Automotive Piston by Thixoforging (반용융 단조 공정에 의한 자동차용 알루미늄 피스톤 제조에 관한 연구)

  • Aluminum engine piston is manufactured by thixoforging according to forming variables. It is very important to find effects of forming variables on final products in thixoferging. In order to find the effects, however, many researchers and industrial technicians have depended upon too many types of experiments. In this study, the process parameters which have influences on thixofurging process of aluminum automotive engine piston are found by a statistical method and the correlation equations between the process parameters and quality of product are approximated through the surface response analysis. Forming variables such as initial solid fraction, die temperature, and compression holding time are considered fur manufacturing aluminum engine piston by thixofurging. Hardness and microstructure are inspected so that optimal forming condition is found by the statistical approach.

Design of Porcess Parameters in Axisymmetric Multi-step Deep Drawing by a Finite Element Inverse Method (유한요소 역 해석을 이용한 축대칭 다단계 박판성형에서의 공정변수 설계에 관한 연구)

  • A finite element inverse method is introduced for direct prediction of blank shapes, strain distributions, and reliable intermediate shapes from desired final shapes in axisymmetric multi-step deep drawing processes. This mothod enables the determination of process disign. The approach deals with the Hencky's deformation theory. Hill's second order yield criterion, simplified boundary conditions, and minimization of plastic work with constraints. The algorithm developed is applied to motor case forming, and cylindrical cup drawing with the large limit drawing ratio so that it confirms its validity by demonstrating resonably accurate numerical results of each problem. Numerical examples reveal the reason of difficulties in motor case forming with corresponding limit diagrams.

Hot Air forming Analysis of Aluminum Tube (알루미늄 튜브의 열간가스 성형해석)

  • The application of light weight materials, such as aluminum alloy, has been limited due of their poor formability. Especially, aluminum alloy tube has limited expansion capability at most 15% at room temperature. New manufacturing process, called hot air forming, is introduced to apply aluminum tube to the automotive suspension components which have complex shape and require high expansion ratio about 40%. The process is carried out at the elevated temperature above $500^{\circ}C$, so numerous material properties and process parameters related to the high temperature should be investigated and determined to get a sound product. In this study, the effect of thermal properties and forming parameters such as the temperature of tool, axial feeding and gas pressure are analyzed by using explicit finite element method.
