An Evaluation Method of Fatigue Strength and Reliability in a Railway Wheel with an Application of Strength-Stress Interference Model (강도-응력 간섭모델을 적용한 철도차량용 차륜의 피로강도 및 신뢰성 평가법)

  • The failure probability of wheel beyond 10$\^$7/ cycles is achieved by the strengths-stress interference model for the evaluation of fatigue strength and reliability in the wheel, From plane bending fatigue test results, the fatigue life (N$\_$f/) for the smooth and 200㎛ holed specimens can be represented as $\sigma$$\_$a/ = 1326N$\_$f/$\^$-0.10/ and $\sigma$$\_$a/ = 2894N$\_$f/$\^$-0.18/. Respectively, fatigue strength of the wheel at beyond 10$\^$7/cycles was about 332 MPa. And, the fatigue strength for the specimen with a micro hole (d=200㎛) which simulated an inclusion on the wheel surface was about 235 MPa. Thus, a micro hole (d=200㎛) caused about 30% reduction of fatigue strength of the specimen. The failure probabilities for the smooth and micro-holed specimens, derived from the strength-stress interference model, are 0.0148% and 13.05%, respectively. The current finding suggests that at least 200 ㎛ sized inclusion, which might be produced during manufacturing process, will cause a critical effect on integrity of the railway vehicle.

  • This study presents a comprehensive procedure for the low cycle fatigue test of ultrasonically welded (UW) coated conductor (CC) lap-joints. The entire process is examined in detail, from the robust fabrication of the UW REBCO CC joints to the reliability testing under a low number of repeated cycle fatigue conditions. A continuous Ic measurement system enables real-time monitoring of Ic variations throughout the fatigue tests. The study aims to provide a step-by-step procedure that involves joint fabrication, electromechanical property (EMP) tests under uniaxial tension for stress level determination, and subsequent low-cycle fatigue tests. The joints are fabricated using a hybrid method that combines UW with adding In-Sn soldering, achieving a flux-free hybrid welding approach (UW-HW flux-free). The selected conditions for the low cycle fatigue tests include a stress ratio of R=0.1 and a frequency of 0.02 Hz. The results reveal some insights into the fatigue behavior, irreversible changes, and cumulative damage in the CC joints.

  • In fatigue life design of mechanical components, uncertainties arising from materials and manufacturing processes should be taken into account for ensuring reliability. A common practice is to apply a safety factor in conjunction with a physics model for evaluating the lifecycle, which most likely relies on the designer's experience. Due to conservative design, predictions are often in disagreement with field observations, which makes it difficult to schedule maintenance. In this paper, the Bayesian technique, which incorporates the field failure data into prior knowledge, is used to obtain a more dependable prediction of fatigue life. The effects of prior knowledge, noise in data, and bias in measurements on the distribution of fatigue life are discussed in detail. By assuming a distribution type of fatigue life, its parameters are identified first, followed by estimating the distribution of fatigue life, which represents the degree of belief of the fatigue life conditional to the observed data. As more data are provided, the values will be updated to reduce the credible interval. The results can be used in various needs such as a risk analysis, reliability based design optimization, maintenance scheduling, or validation of reliability analysis codes. In order to obtain the posterior distribution, the Markov Chain Monte Carlo technique is employed, which is a modern statistical computational method which effectively draws the samples of the given distribution. Field data of turbine components are exploited to illustrate our approach, which counts as a regular inspection of the number of failed blades in a turbine disk.

Development of Reliability Design Technique and Life Prediction Model for Electronic Components (취성/연성 파괴에 대한 수명예측 모델 및 신뢰성 설계)

  • In this study, two types of fatigue tests were conducted. First, cyclic bending tests were performed using the micro-bending tester. A four-point bending test method was adopted, because it induces uniform stress fields within a loading span. Second, thermal fatigue tests were conducted using a pseudo power cycling machine which was newly developed for a realistic testing condition. The pseudo-power cycling method makes up for the weak points in a power cycling and a chamber cycling method. Two compositions of solder are tested in all test condition, one is lead-free solder (95.5Sn4.0Ag0.5Cu) and the other is eutectic lead-contained solder (63Sn37Pb). In the cyclic bending test, the solder that exhibits a good reliability can be reversed depending on the load conditions. The lead-contained solders have a longer fatigue life in the region where the applied load is high. On the contrary, the lead-free solder sustained more cyclic loads in the small load region. A similar trend was detected at the thermal cycling test. A three-dimensional finite element analysis model was constructed. A finite element analysis using ABAQUS was performed to extract the applied stress and strain in the solder joints. A constitutive model which includes both creep and plasticity was employed. Thermal fatigue was occurred due to the creep. And plastic deformation is main damage for bending failure. From the inelastic energy dissipation per cycle versus fatigue life curve, it can be found that the bending fatigue life is longer than the thermal fatigue life.

  • Stainless steel sheets are widely used as the structural material for railroad cars and commercial vehicles. Structures made of stainless steel sheets are commonly fabricated by gas welding, For the fatigue design of gas welded joints such as fillet joints, it is necessary to obtain design information of the stress distribution at the weldment as well as the fatigue strength of the gas-welded joints. Further, the influence of the geometrical parameters of gas-welded joints on stress distribution and fatigue strength must be evaluated. in this study, ${\Delta}P-N_f$ curves were obtained by fatigue tests. and, the ${\Delta}P-N_f$ curves were rearranged on the basis of the ${\Delta}{\sigma}-N_f$ relation for the hot-spot stresses at the gas-welded joints. These results, were used for conducting an accelerated life test(ALT) From the experiment results, an acceleration model was derived and factors were estimated. The objective is to obtain the information required for the analysis of the fatigue lifetime of fillet welded joints and for data analysis by the statistic reliability method to save time and cost and to develop optimum accelerated life prediction plans.

  • Proper fatigue life prediction procedures are needed for mechanical structures which requires high durability and reliability. In this paper, a fatigue life prediction procedure has been developed for predicting fatigue life of moving structure under variable loadings. The developed procedure was efficiently applied for a fatigue life calculation of a container crane. Especially, the procedure is useful for safety assessment by computer simulation. A computer program was developed for fatigue life assessment by adopting the forementioned procedure.

  • In this paper, mechanical reliability(Life-time) estimation method for 25.8kV SIS(Solid Insulated Switchgear) has been studied. Recently enacted KEPCO's standard includes clause that have to submit a warrantable reliability data for life-time(over B10 25 years) of an epoxy-solid insulating material. Accordingly, this research was carried out on the ALT(Accelerated Life Test) and Life-Estimation method for SIS's insulating material. Mechanical life-time estimation for SIS's insulating material is to verify reliability for tensile creep & fatigue stress, which is the major mechanical stress of SIS. This study proved that SIS's reliability for mechanical stress and established that confidence for estimation results in further verification test.

  • The primary objective of this study is the development of the system reliability analysis of offshore structures against progressive fatigue failure. Two methods based on the second moment reliability methods are used. One is the improved first order reliability method(IFORM) and the other is the modified probabilistic network evaluation technique(MPNET). Using idealized parallel member models, reliability analyses for progressive fatigue failures are carried out for various cases with multiple members composed of multiple connecting joints per member. Numerical results indicate that the effectiveness of the used methods over the conventional ones (i.e. the FORM and the PNET) increases very significantly as the number of failure modes of the system increases.

  • Reliability of MEMS devices is receiving more attention as they are heading towards commercial production. In particular are the reliability and long-term stability of wafer level vacuum packaged MEMS gyroscope sensors subjected to cyclic mechanical stresses at high frequencies. In this study, we carried out several reliability tests such as environmental storage, fatigue, shock, and vibration, and we investigated the failure mechanisms of the anodically bonded vacuum gyroscope sensors. It was found that successful vacuum packaging could be achieved through reducing outgassing inside the cavity by deposition of titanium as well as by pre-taking process. The current gyroscope structure is found to be safe from fatigue failure for 1000 hours of operation test. The gyroscope sensor survives the drop and vibration tests without any damage, indicating robustness of the sensor. The reliability test results presented in this study demonstrate that MEMS gyroscope sensor is very close to commercialization.

Probabilistic Approach for Predicting Degradation Characteristics of Corrosion Fatigue Crack (환경피로균열 열화특성 예측을 위한 확률론적 접근)

  • Purpose: Probabilistic safety analysis was performed to enhance the safety and reliability of nuclear power plants because traditional deterministic approach has limitations in predicting the risk of failure by crack growth. The study introduces a probabilistic approach to establish a basis for probabilistic safety assessment of passive components. Methods: For probabilistic modeling of fatigue crack growth rate (FCGR), various FCGR tests were performed either under constant load amplitude or constant ${\Delta}K$ conditions by using heat treated X-750 at low temperature with adequate cathodic polarization. Bayesian inference was employed to update uncertainties of the FCGR model using additional information obtained from constant ${\Delta}K$ tests. Results: Four steps of Bayesian parameter updating were performed using constant ${\Delta}K$ test results. The standard deviation of the final posterior distribution was decreased by a factor of 10 comparing with that of the prior distribution. Conclusion: The method for developing a probabilistic crack growth model has been designed and demonstrated, in the paper. Alloy X-750 has been used for corrosion fatigue crack growth experiments and modeling. The uncertainties of parameters in the FCGR model were successfully reduced using the Bayesian inference whenever the updating was performed.
