볼 엔드밀 가공시 공구변형에 관한 연구 (A Study on Deflection of Tool in Ball-End Milling)

  • This paper presents a prediction of tool deflection and resulting machining error fur sculptured surface productions in the ball-end milling process. Due to the different materials and the dimensions of the tool holder and cutter, a cantilever hem model with three uniform sections is proposed fur the tool deflection model. The ability of this model has been verified by a machining experiment. In this study, cutting force and machining error are investigated. This paper provides the prediction of machining error for sculptured surface to improve machining quality for industrial application.

  • Ball end milling process is widely used in the die and mould manufacturing because of suitableness for the machining of free form surface. But, as ball end mill is long and thin, it is easily deflected by cutting force. In this study, Cutting force, tool deflection and surface precision was measured according to the change of depth and cutting location. Cutting force was acquired with tool dynamometer and a couple of eddy-current sensor measured tool deflection in x-y direction each. After machining, surface precision was measured with roundness tester and coordination measuring machine for sculptured surface angle change and cutting depth.

신경회로망을 이용한 엔드밀 가공의 비절삭력계수 모델링 (Specific Cutting Force Coefficients Modeling of End Milling by Using Neural Network)

  • In a high precision vertical machining center, the estimation of cutting forces is important for many reasons such as prediction of chatter vibration, surface roughness and so on, and cutting forces are difficult to predict because they are very complex and time variant. In order to predict the cutting forces of end-milling process for various cutting conditions, a mathematical model is important and this model is based on chip load, cutting geometry, and the relationship between cutting forces and chip loads. Specific cutting force coefficients of the model have been obtained as interpolation function types by averaging farces of cutting tests. In this paper, the coefficients are obtained by neural network and the results of the conventional method and those of the proposed method are compared. The results show that the neural network method gives more correct values than the function type and that in teaming stage as the omitted numbers of experimental data increases the average errors increase.

Inconel 718 상향 엔드밀링시 절삭력에 미치는 공구형상오차 (Effects of cutter runout on cutting forces during up-endmilling of Inconel718)

  • In end milling process, the undeformed chip section area and cutting forces vary periodically with phase change of the tool. However, the real undeformed chip section area deviates from the geometrically ideal one owing to cutter runout and tool shape error. In this study, a method of estimating the real undeformed chip section area which reflects cutter runout and tool shape error was presented during up-end milling of Inconel 718 using measured cutting forces. The specific cutting resistance, K. and $K_t$ are defined as the radial and tangential cutting forces divided by the modified chip section area. Both of $K_r$, and $K_t$ values become smaller as the helix angle increases from $30^\circ$ to $40^\circ$ Whereas they become larder as the helix angle increases from $40^\circ$ to $50^\circ$. On the other hand, the $K_r$, and $K_t$ values show a tendency to decrease with increase of the modified chip section area and this tendency becomes distinct with smaller helix angle.

Monitoring of Dry Cutting and Applications of Cutting Fluid for Ball End Milling

  • For economical and environmental reasons, the aim of this research is hence to monitor the cutting conditions with the dry cutting, the wet cutting, and the mist cutting to obtain the proper cutting condition for the plain carbon steel with the ball end milling based on the consideration of the surface roughness of the machined parts, the life of the cutting tools, the use of the cutting fluids, the density of the particles of cutting fluids dispersed in the working area, and the cost of cutting. The experimentally obtained results of the relation between tool wear and surface roughness, the relation between tool wear and cutting force, and the relation between cutting force and surface roughness are correspondent with the same trend. The phenomena of surface roughness and tool wear can be explained by the in-process cutting forces. The models of the tool wear with the cutting conditions and the cutting times are proposed to estimate the tool cost for the different cooling strategies based on the experimental data using the multiple regression technique. The cutting cost is calculated from the costs of cutting tool and cutting fluid. The mist cutting gives the lowest cutting cost as compared to others. The experimentally obtained proper cutting condition is determined based on the experimental results referring to the criteria.

측벽 엔드밀 가공에서 형상 정밀도를 고려한 최적 절삭 조건 (Optimal Cutting Condition in Side Wall Milling Considering Form Accuracy)

  • In this paper, optimal cutting condition to minimize the form error in side wall machining with a flat end mill is studied. Cutting forces and tool deflection are calculated considering surface shape generated by the previous cutting such as roughing. Using the form error prediction method from tool deflection, optimal cutting condition considering form accuracy is investigated. Also, the effects of tool teeth number, tool geometry and cutting conditions on form error are analyzed. The characteristics and the difference of generated surface shape in up and down milling are discussed and over-cut free condition in up milling is presented. Form error reduction method through successive up and down milling is also suggested. The effectiveness and usefulness of the presented method are verified from a series of cutting experiments under various cutting conditions. It is confirmed that form error prediction from tool deflection in side wall machining can be used in optimal cutting condition selection and real time surface error simulation for CAD/CAM systems. This study also contributes to cutting process optimization for the improvement of form accuracy especially in precision die and mold manufacturing.

  • 본 논문에서는 GAC방법을 이용하여 공작기계의 안내면오차를 수치제어 공작기계가 가지고 있는 가공조건의 조절 능력을 이용하여 가공오차를 보상제어 함으로써 규명(identification)할 수 있는 방법을 제시한다.

  • 본 연구에서는 이와 같은 구비조건과 문제점들을 해소하기 위하여 Fig.1과 같 이 볼 엔드 밀링의 절삭성과 경제적 절삭 속도식을 실용식의 형태로 표현하여 절삭조 건의 최적화를 위한 구속조건으로 설정하였고, 이를 자유곡면의 절삭경로 산출과정에 서 구속조건을 만족하면서 부품당의 생산비를 최소로 하는 스핀들속도와 이송속도를 결정하는 데에 적용하였다. 그리고 이는 실험모형에의 적용예를 통해 계산시간과 정 확도 및 절삭효과 등에 있어서 실용화의 가능성을 검토하였다. 이때 절삭력계를 해 석 함에 있어서는 기하학적 절삭 파라미터들에 대해 무차원적으로 정의된 절삭작용 누 적계수(accumulating coefficient)들을 이용하여 절삭력계를 선형화 된 실용식으로 표 현하였으며, 절삭 상수들과 절삭작용 누적계수들의 선형적 표현에 의해 평균 절삭력계 를 계산한 후, 토크 패턴 모델에 의해 절삭력 집중비를 구함으로써 실 절삭계의 주변 력(peripheral force), 드러스트, 토크, 동력 등을 예측하였다. 또한 절삭속도의 결 정에 있어서는 경제적 절삭속도 예측모델을 설정하여 가공비를 최소로 하는 절삭속도 를 선정토록 하였다.

실험계획법을 이용한 엔드밀 가공 시 최대가공온도와 표면조도에 미치는 가공조건에 관한 연구 (A Study on the Working Condition Effecting on the Maximum Working Temperature and Surface Roughness in Side Wall End Milling Using Design of Experiment)

  • To find the working condition is one of the important factors in precision machining. In this study, we analyzed maximum working temperature by infra-red camera and surface roughness in side wall end milling using design of experiment (DOE): RSM(response surface methodology), ANOM(analysis of means) and ANOVA(analysis of variance) by table of orthogonal array. ANOM and ANOVA are well adapted to select sensitivity of design variables for maximum working temperature and surface roughness. The effective design variables and their levels should be determined using ANOM, ANOVA. RSM is presented 2nd order approximation polynomial of maximum working temperature and surface roughness is composed with design variables. Therefore, it is expected that the proposed procedure using design of experiment : table of orthogonal array, ANOM, ANOVA and RSM can be easily utilized to solve the problem of working condition.

공구 진동에 대한 공구 셋팅 오차의 영향 (The Effects of Tool Setting Errors on Cutting Tool Vibrations)

  • High speed milling process is emerging as an important fabrication process benefits include the ability to fabricate micro and meso-scale parts out of a greater range of materials and with more varied geometry. It also enables the creation of micro and meso-scale molds for injection molding. Factors affecting surface roughness have not been studied in depth for this process. A series of experiments has been conducted in order to begin to characterize the factors affecting surface roughness and determine the range of attainable surface roughness values for the high speed milling process. It has previously been shown that run-out creates a greater problem for the dimensional accuracy of parts created by high speed milling process. And run-out also has a more significant effect on the surface quality of milled parts. The surface roughness traces reveal large peak to valley variations. This run-out is generated by spindle dynamics and tool geometry. In order to investigate the relationship between tool setting errors and surface roughness end tilted mills were used to cut aluminum samples. The results indicate that tool setting errors have significant effects on surface roughness and cutting forces.
