The Characteristics of Cutting Force and Surface Roughness According to Tool Tilting Angle in 5-axis High Speed Machining of Molds (금형의 5축 고속가공에서 공구 틸팅각에 따른 절삭력에 표면거칠기 특성)

  • The high speed machining has been widely applied to manufacture dies and machine elements in industrial field. Especially, 5-axis milling has been employed to produce a wide range of turbine blades, impellers and complex molds. In this study, the machining characteristics of injection molds were investigated according to tool tilting angles in 5-axis milling. The cutting force and surface roughness were investigated with various tool tilting angles. When the tool tilting angle was over than 10 degree, the characteristics of cutting force and surface roughness were improved in machining of Al alloy.

  • In the semiconductor industry the memory and chip were developed to high density memory and high performance chip, so circuit design was also high integrated and the test bed was needed to be thin and fine pitch socket. LGA(Land Grid Array) IC socket with thin wall thickness was designed to satisfy this requirement. The LGA IC socket plastic part was manufacture by injection molding process, it was needed accuracy, stiffness and suit resin with high flowability. After injection molding process the side gates were needed to remove for further assembly process. ln this study, the cold press cutting process was applied to remove the gates. For design of punch and die, the cold press cutting analysis was implemented by$DEFORM-2D^{TM}$ ln consideration of the simulation results, an adequate punch and die was designed and made for the cutting unit. In order to verify the performance of cutting process, the roughness of cutting section of the part was measured and was satisfied in requirement.

A Study on the Process Optimization of Microcellular Foaming Injection Molded Ceiling Air-Conditioner 4-Way Panel (초미세발포 사출성형을 이용한 천정형 에어컨 4-way 판넬의 공정 최적화에 관한 연구)

  • Deflected 4-way panels of ceiling air conditioners produced by injection molding process have caused dew condensation at the edge of products. In order to prevent this drawback with reducing weight and deformation, this study proposed renovated process adopting microcellular foaming. According to results from 2-sample t-test and analysis of variance(ANOVA), the critical factors affecting weight were melt temperature and injection speed. In addition, the vital effects on deformation were structure at the edge, mold temperature and cooling time. Optimal conditions of these parameters were derived by regressive analysis with CAE and response surface method(RSM), and then applied to an actual design and process stage to analyze performance. As a results, it clearly showed that new process improved process capability as well as reduced both weight and deformation by 18.8% and 71.9% respectively compared to the conventional method.

A Study on Dimension Optimization of Injection-molded Automotive Bumper by Six Sigma (6시그마를 이용한 자동차 범퍼의 치수 최적화에 대한 연구)

  • In this study, the optimization of the overall dimensions of an automobile bumper was investigated through CAE and experiment using the Six Sigma method and design of experiment (DOE) method, respectively. Injection pressure, injection speed, injection time, cooling time, holding time, injection temperature, and holding pressure were selected as the vital parameters affecting the overall width of product through analysis of trivial many using CAE. The optimal values were determined using the DOE method, and we analyzed the improvement by applying the optimal conditions to the production process. As a result, the mean value of the overall width was close to the target value, with a deviation of 0.05mm, and the processability and I-MR control were remarkably improved. Finally, the dimension pass rate of the product improved by 20%.

A study on the prediction of injection pressure and weight of injection-molded product using Artificial Neural Network (Artificial Neural Network를 이용한 사출압력과 사출성형품의 무게 예측에 대한 연구)

  • This paper presents Artificial Neural Network(ANN) method to predict maximum injection pressure of injection molding machine and weights of injection molding products. 5 hidden layers with 10 neurons is used in the ANN. The ANN was conducted with 5 Input parameters and 2 response data. The input parameters, i.e., melt temperature, mold temperature, fill time, packing pressure, and packing time were selected. The combination of the orthogonal array L27 data set and 23 randomly generated data set were applied in order to train and test for ANN. According to the experimental result, error of the ANN for weights was $0.49{\pm}0.23%$. In case of maximum injection pressure, error of the ANN was $1.40{\pm}1.19%$. This value showed that ANN can be successfully predict the injection pressure and the weights of injection molding products.

  • In conventional machining, the use of cutting fluid is essential to reduce cutting heat and to improve machining quality. However, to increase the performance of cutting fluids, various chemical components have been added. However, these chemical components during machining have a negative impact on the health of workers and cutting environment. In current machining, environment-friendly machining is conducted using MQL (minimum quantity lubrication) or cryogenic air spraying to minimize the harmful effects. In this study, the injection nozzle that can combined injecting minimum quantity lubrication(MQL) and cryogenic gas was designed and the shape optimization was performed by using computational fluid dynamics(CFD) and design of experiment(DOE). Performance verification was performed for the designed nozzle. The diameter of the sprayed fluid at a distance of 30 mm from the nozzle was analyzed to be 21 mm. It was also analyzed to lower the aerosol temperature to about 260~270K.

  • Designed patterns of slit are introduced to the uni-directional (UD) prepreg in order to enhance the formability of the carbon/epoxy composites without wrinkling and laddering. Three different types of the slit alignment along the thickness direction are applied to analyse the deformation behavior during the compression moulding process of laminates. Degrees of the slit open and the mechanical strength are evaluated based on the level of the compaction pressure in the course of forming process. Results have shown that the mechanical strength of laminates having slits could attain at least 80% of the conventional ones without slits. However, further studies are required to identify the direct relevance of the slit alignment in laminate to the mechanical properties.

  • In this study, we fabricated and characterized a nanostructured surface based on a plastic injection molding with a local mold heating (LMH) system. A metal mold core with a closed packed nano convex array (CVA) was achieved by integrated engineering procedures: (1) master template fabrication by anodic aluminum oxidation (AAO), (2) nickel electroforming (NE) process, and (3) post-processing by precision machining. The nickel mold core was utilized to replicate a surface with a closed packed nano concave-array (CCA) based on injection molding using cyclic olefin copolymer (COC) as a plastic material. In particular, an LMH system was introduced to enhance transcription quality of the nano structures by delaying solidification of molten polymer near the surface of the mold core.

  • 현재 금형공장에서는 변화하는 시장에 빠른 반응을 보이고, 생산하고 있는 제품의 높은 품질과 낮은 가격을 보장하기 위하여 기존 시스템과 인터넷을 접목하려는 많은 시도를 하고 있다 금형공장에는 ETO(Engineering To Order) 방식의 제조방식과 사출금형의 특수성으로 인하여 표준견적 시스템의 개발이 어렵다. 그리고 영업과 수주에 반영할 객관적인 정보가 없으며 고객의 요청 시 실시간으로 확인가능한 정보가 존재하지 않는다. 이러한 금형공장의 특징을 반영하고, 문제점을 극복할 수 있는 협업적 전자주문 처리 시스템의 프레임웍(framework)을 설계하고, 또한 각 세부 모듈인 견적가격 산정기능(Cost Estimation Tool), 납기 가능일자 산정기능(Leadtime Tool), 주문상황 응답처리 기능(Order Status Tool), 작업상황 파악기능(Shop Status Tool)을 설계한다. 그리고 현장 적용이 가능하도록 하기 위하여 금형공장의 업무 프로세스를 분석한다. 그리고 주문처리 프로세스의 UMM 방법론 모델링을 통하여 원형(prototype) 시스템을 설계 및 개발하고자 한다.

Silicone Injection Mold & Molding Technology for Super-hydrophobic Curved Surface (초발수 곡면표면 실리콘 사출금형성형기술)

  • In this study, silicone injection molding technology with curved thermoplastic insert was developed to produce super-hydrophobic surface. Thermoplastic insert part and injection mold design of base plastic cover were performed to produce cost effective hydrophobic surface part. An optimization process of part thickness for thermoplastic insert part was performed with transient thermal analysis under silicone over-molding process condition. Structural thermal analysis of silicone injection mold was also performed to obtain uniform temperature condition on the surface of micro-patterned mold core. Super-hydrophobic surface for the silicone injection molded part with thermoplastic insert could be verified from the measurement of contact angle. It was shown that the averaged contact angle was over $140^{\circ}$.
