Optimal Process Planning of CNG Pressure Vessel by Ensuring Reliability and Improving Die Life (CNG 압력용기의 최적 공정설계를 통한 공정의 신뢰성 확보 및 다이 수명 향상)

  • The deep drawing and ironing (DDI) process involving the use of a high-capacity horizontal press is used for manufacturing acompressed natural gas (CNG) pressure vessel. However, some variables of the DDI process have been determined based on the experiences of workers, and the short die life needs to be improved for manufacturing the pressure vessel withhighquality and lowcost. In this study, process variables such as the draw ratio, distance between dies, radius of rounding of drawing die, and angle of ironing die are chosen to enhance the reliability and improve the die life based on previous studies and experiences. The draw ratio limits at which no tearing or wrinkling occurs are determined using FEA, and the distances between dies, radius of rounding of drawing die, and angle of ironing die are optimized by the DOE method. The results of the optimal process variables are compared with those of the existing DDI process for verifying their effectiveness.

  • For the production of cold forged parts with near-net-shape attributes, the quality of the tool system is responsible for an essential portion of costs fer the finished components. Therefore, a tool lift is one of the important issues on cold forging industry. There are many complicated variables related with tool life, such as material, heat-treatment, coating, lubricant, process design. In this study, heat-treatment of tool material and lubricant are investigated to improve the tool life. Deep cryogenic treatment of tool steel is very efficient to improve the wear resistance due to the fine carbide. And, friction factor of lubricants for cold forging are measured by the ring compression test. Zinc-Phosphate and $MoS_2$ lubricant is effective to sustain the friction factor under 0.1.

  • Recently, Ultra High Strength Steel (UHSS) sheet metal has been widely used to improve lightweight structures in the automobile industry. Because UHSS sheets have high strength but low elongation, it is difficult to control winkle and thinning for complex shaped products. The draw beads on die surface were introduced in this study to reduce wrinkle and thinning. The positions and strength values of draw beads were selected as design variables and optimized using finite element analysis. The beads positions and strength of a mold for B-pillar part were designed with the proposed optimization method. The accuracy of die design from optimization was verified by comparing with the results from 3-D scanned geometry.

A Study of Optimal Design for Mg Armrest Frame by using Response Surface Method (반응표면법을 이용한 마그네슘 암레스트 프레임의 최적설계 연구)

  • Magnesium has a long tradition of use as a lightweight material in the field of automotive industry. This paper presents the design optimization process of Mg armrest frame to minimize its weight by replacing the steel frame. formerly, the analysis of steel armrest frame was peformed to determine the design specifications for Mg armrest frame. The initial design of Mg armrest frame was carried out by topological optimization technique. After six types of design variables and four types of response variables were defined, DOE(Design of Experiment) and RSM (Response Surface Method) were applied in order to measure sensitivity of design variables and realize optimization through regression model. After design optimization, the weight of the optimized Mg armrest frame was reduced by about 3% compared to the initial design of the Mg frame and was decreased by 41.7% in comparison with that of the steel frame. Some prototypical armrest frames were also made by die casting process and tested. The results were satisfying for its design specifications.

  • Sheet metal forming process is a non-linearity problem which is affected by various process variables, such as geometric shape of punch and die, frictional characteristic, etc.. Therefore, the knowledge of the influence of the process variables is needed in the design of sheet metal working processes. In this paper, cylindrical cup drawing tests for blank holding force, punch speed and lubrication between sheet material and tool were carried out to investigate the influence upon sheet formability. Experimental results were discussed about the defects on the deformation behaviors during the forming process.

  • In this paper, the design variables of the extruded parts involving flat die through model experiment are investigated to overcome some current problems such as bending and twisting and get more improved quality products. Above all, the deformation behavior is analyzed in experiment and investigated flow charactristics inside container. Finally, the straight extruded product is obtained by modified bearing land width on the basis of the exit velocities distribution from bended and twisted products.

  • The controlling and prediction of spring back is one of the most important factors in sheet metal forming processes which require high dimensional precision. The relationship between effective parameters and spring back phenomenon is highly nonlinear and complicated. Moreover, the objective function is implicit with regard to the design variables. In this paper, first the influence of some effective factors on spring back in U-die bending process was studied through some experiments and then regarding the robustness of artificial neural network (ANN) approach in predicting objectives in mentioned kind of problems, ANN was used to estimate a prediction model of spring back. Eventually, the spring back angle was optimized using the Imperialist Competitive Algorithm (ICA). The results showed that the employment of ANN provides us with less complicated and time-consuming analytical calculations as well as good results with reasonable accuracy.

  • This paper describes the Computer Aided Design (CAD) of dies for direct hot extrusion of structural shapes such as Z's and U's from aluminum alloys. A simple analysis of the direct extrusion process is developed and used to formulate a disign procedure for determining the optimal shape of the extrusion dies. A computer software system has been developed to design flat-faced dies for non-lubricated hot extrusion process. This software is a system of computer programs which are written to logical design procedure. Computer programs are based on empirical and analytical relationships, as well as on established knowledge based system. In the interactive mode of operation, the reaults at various tages of the design process are plotted on a screen. At any stage, the designer can interact with the computer to change or modify the design, based on his experience. The output from the program is (a) the design of the flat-faced die, (b) information on extrusion load, reduction ratio, and other process variables, etc. The implementation of this CAD system is expected to (a) provide scientific basis and rationalize the die design procedure, (b) optimize extrusion variables to maximize yield and production rate, (c) improve utilization of existing press capacity, etc.

  • Semiconductor equipment manufacturers desire to enhance efficiency of Sub Fab to increase semiconductor productivity. For this reason, Sub Fab equipment manufacturers are developing Integrated System that combined modules with multiple facilities. Integrated System is required to apply Mount Leveler of Wedge Type in compliance with weight increase compared with existing single equipment and product shape change. This thesis analyzes main design variables of components of Wedge Mount Leveler and carries out structure analysis using ANSYS, finite element analysis program Analysis shows that main design variables of components of Wedge Mount Leveler has self-locking condition by friction force of Wedge and adjusting bolt. Each friction force hinges upon Wedge angle and Friction Coefficient of contact surface and upon the thread angle and Friction Coefficient of contact surface. Also, as a result of carrying out structure analysis of Wedge Mount Leveler, deflection and stress appears in different depending on the height of the level.

Stamping Analysis and Die Design of Laser Welded Automotive Body (레이저 용접 차체의 성형해석과 금형설계)

  • Computer simulations and test trials were carried out to obtain the optimal stamping conditions of the die design of the laser welded automotive body. The stamping process including gravity deflection bead calibration binder wrap, forming and spring back was simulated and compared with the results obtained from test trials. The production variables were determined from a preliminary operation and they were investigated in the simulation and the test trials. The formability was tested under the various conditions, such as the initial position of blank, blank holding force, corner radius and the shape of drawbead. Sound products without fracture, wrinkling and excessive weldline movement were produced by applying results obtained this investigation.
