  • In excavating tunnels, shield tunneling machines having many cutters on their cutter planes are used. Not many observation data being available in the detection system, optimal observation policy is very important. From this viewpoint, we previously considered the optimal location of acoustic sensors on the cutter plane and also the optimal observation policy for the case where three receiving transducers were used, and showed that the optimal sensor location was given as arbitrary equally-spaced points on the cutter plane circle, and that the optimal rotating angles were also found to be arbitrary. In application, however, it is often difficult to locate sensors at arbitrary positions or to use three sensors from the viewpoints of machine structure and cost. This paper considers the optimal observation policy for detecting anomlous plane objects for the case where two receiving transducers are used and the case where three receiving transducers are located only on a diameter of the cutter plane.

  • During machining of dies and molds with sculptured surfaces. the cutter contact area changes continuously and results in cutting force variation. In order to implement cutting force prediction model into a CAM system, an effective and fast method is necessary. In this paper. a new method is proposed to predict mean cutting force. The cutter contact area in the spherical part of the cutter is obtained using Z-map, and expressed by the grids on the cutter plane orthogonal to the cutter axis. New empirical cutting parameters were defined to describe the cutting force in the spherical part of cutter. Before the mean cutting force calculation, the cutting force density in each grid is calculated and saved to force map on the cutter plane. The mean cutting force in an arbitrary cutter contact area can be easily calculated by summing up the cutting force density of the engaged grid of the force map. The proposed method was verifed through the slotting and slanted surface machining with various inclination angles. It was shown that the mean force can be calculated fast and effectively through the proposed method for any geometry including sculptured surfaces with cusp marks and holes.

  • For the machining of the sculptured surfaces on 5-axis CNC milling machine, the milling cutter direction vector was determined in the study (I) with 5-axis post-processing. Thus, it was possible to cut the sculptured surfaces on five-axis CNC milling machine with the end mill cutter. Then, for smooth machined surfaces in five-axis machining of free-from surfaces, this study develops an algorithm for prediction of cusp heights. Also, it generates tool path such that the cusp heights are constrained to a constant value or under a certain value. For prediction of the cusp height between two basis points, a common plane, containing the line crossing two basis points and the summation vector of two normal vectors at two basis points, is defined. The cusp height is the maximum value of scallops on the common plane after end mill cutter passes through the common plane. Sculptured surfaces were machined with CINCINNATI MILACRON 5-axis machining center, model 20V-80, using end mill cutter. Cusp heights were verified by 3-dimensional measuring machine with laser scanner, WEGU Messtechnik GmbH.

  • In this study, a cutting force in the Ball-end milling process is calculated using Z-map. Z-map can describe any type of cutting area resulting from the previous cutting geometry and cutting condition. Cutting edge of a ball-end mill is divided into infinitesimal cutting edge elements and the position of the ele- ment is projected to the cutter plane normal to the Z axis. Also the cutting area in the cutter plane is obtained by using the Z-map. Comparing this projected position with cutting area, it can be determined whether it engages in the cutting. The cutting force can be calculated by numerical integration of cutting force acting on the engaged cutting edge elements. A series of experiments such as contouring and upward/downward ramp cutting was performed to verify the calculated cutting force.

  • Cutting forces in ball-end milling of slanted surfaces are calculated. The cutting area is determined from the Z-map of the surface geometry and current cutter location. The obtained cutting area is projected onto the cutter plane normal to the Z-axis and compared with cutting edge element location. Cutting force is calculated by integration of elemental cutting forces of engaged cutting edge elements. Experiments with various slanted angles were performed to verify the proposed cutting force estimation model. It is shown that the proposed method predicts cutting force effectively for any geometry including sculptured surfaces with cusp marks and surfaces with pockets and holes.

  • Punching/blanking/shearing is among the oldest and most frequently used sheet metal forming process. We have developed the shear device for burrless cutting using the micro wire. Since the burr minimization and fine shear plane, this paper is a study on the effect of the shear angle and clearance of the cutter-cutter. And, we confirm the tendency of the shear plane. It is impossible to completely remove the burr in the shearing process. In order to minimize the burr size and fine shear plane, we have accomplished the various experiment conditions such as the shear angle and clearance. Despite the quality of shear plane is not good enough yet, it is possible to make the burr minimization and fine shear plane by the optimization of process parameters.

  • This paper presents a new approach to non-parametric modeling of cutter swept surface (CSS) for cutting simulation. Instead of explicitly modeling cutter swept volumes, silhouette curves of the cutter surface are utilized in computing the z-value of the CSS at a grid point on the x,y-plane. The non-parametric evaluation of the CSS constitutes the integral part of 3-axis cutting simulation. The proposed method is more efficient than the existing ones in the case of conventional cutters (i.e., ball-end mills and flat-end mills), and more importantly, it enables the non-parametric modeling of the CSS for the round-end mills which was not possible with the existing methods.

  • Gouge-free tool-path generation is an important issue in mold & die machining and researches on cutter interference avoidance can be found in many articles. One of the various methods is construction of tool-offlet surface or cutter-location (CL) surface on which the cutter-center point (CL-point) locates. Provided that the CL surface is represented in a suitable form, cutter-interference avoidance can be performed without the burden of computing CL data for every cutter-contact (CC) point. In the paper, various methods of constructing a CL surface in the z-map form are presented, where z-map is a special form of discrete nonparametric representation in which the height values at grid points on the xy-plane are stored as a 2D array z[i,j].

  • In this study, peeling test of the Altari radish on kimchi pre-processing system for mechanization was performed with the longitudinal plane peeling type with wider cutting blade than that of the peeled chip's. To determine the optimum cutter shape to match this plane peeling type, the peeling tests depending on variable cutting speed, rake angle and blade angle using the blade with thickness as 2 m and width as 50mm were performed, and the patterns of the peeled chips and peeling resistances were investigated. As the result of the tests, the rake angle of the blade with clean peeled surface of the Altari radish was over $45^{\circ}$, and the blade angle and rake angle with the minimum peeling resistance was $20^{\circ}\;and\;60^{\circ}$, respectively. The optimum peeling conditions were; the peeling speed 0.2m/s, blade angle $20^{\circ}$ and the rake angle $60^{\circ}$, and the peeling resistance of each blade was 15 N.
