  • Recently, the necessity of the detection of abnormal machining process is being emphasized in order to improve the machining accuracy and reduce the cost in unmanned operating system. The vibration by chatter generated in cutting processes within machine tools is a relative motion between tools and workpieces. So, if the chatter occurs, the surface roughness and accuracy of workpieces will be deteriorate and it leads to the rapid wear of tools. The author intended to use the I /sab/RMS (current of root mean square) of current sigals and the movimg C.V. (coefficient of variation) of each phase for the detection method of chatter.

  • A method for PID controller tuning based on process models for unstable processes was introduced. The optimal. proportional and derivative gains of the AMBs were determined by the tuning method and utilized for the chatter stability analysis in order to search for the chatter-free cutting region. The stability analysis results showed that the optimal gains give wider chatter-free cutting region, and as a result the proposed tuning method was confirmed to be an effective tuning method for determining the optimal gains of the AMBs.

  • In order to evaluate the stability of chatter vibration in turning precess, the micro-positioning cutting test with artificial tool vibration by piezoelectric actuation were carried out. In experiment, the phase lags between cutting forces and chip thickness variations were measured, and the dimensionless penetration-rate coefficient($\overline{K^*}$) which is the most important parameter on the stability for chatter vibration was calculated. The results show that$\overline{K^*}$ can be applicable to the stability criterion for regenerative chatter vibration.

  • High speed and heavy cutting performed for improving the surface quality and productivity, are often prevented due to chatter phenomena. Chatter is a violent relative vibration between workpiece and tool in machining of metals, and is an important limiting factor of production rate and surface quality, and reduces the tool life and the dynamic performance of machine tool itself. In this study, in order to suppress the chatter, a modified tool-post combined with the spring and damper was designed and used in the actual cutting test. The results of this study are summerized as follows; The spring and damper adopted in the modified tool-post have the suppressing effects of chatter, and there exists an optimum combination between spring constant and damping ratio.

  • Extensive researches have been carried out on machine tool chatter to obtain assessment procedure and improvement measures. In this study, chatter limit is predicted on a newly fabricated universal machining center by the combination of structural dynamic characteristics and cutting mechanics. We showed the unstable cutting conditions, and from them we could plot the unstable borderlines. From the chatter simulations we could say that the newly built universal machining center can be well used in the finishing machining of steel as other common machine tools.

  • The characteristic equation for regenerative chatter loop including a delay element replaced by a rational function is presented by a linear differential-difference equation, accounting for the dynamics of the AMB controllers, the uncut chip thickness equation and the cutting process as well as the rigid spindle dynamics itself. The chatter stability analysis of a rigid milling spindle suspended by 5-axes active magnetic bearings(AMBs) is also performed to investigate the influences of the damping and stiffness coefficients of AMBs on the chatter free cutting conditions, as they are allowed to vary within the stable region formed by the AMB control gains. Several cutting tests varying the derivative gains of the AMB were performed to investigate the regenerative chatter vibrations, and it was concluded that the theoretical analysis results are in good consistency with the test results.

  • In order to make unmanned machining systems with satisfactory performances, it is necessary to incorporate appropriate condition monitoring systems in the machining workstations to provide the required intelligence of the expert. This paper deals with condition monitoring for chatter, tool wear and breakage during turning operation. To develop economic sensing and identiffication methods for turning processes, sound pressure measurement and digital signal processing technique were proposed. We suppressed chatter by stability control methodology, which was studied through manipulation of spindle speeds regarding to chatter frequencies. It was shown that tool wear and fracture were identified and to be estimated by using the wear indices. The validity of the proposed system was confirmed through the large number of cutting tests.

  • The elimination of chatter vibration is necessary to improve the precision and the productivity of the cutting operation. A new mathematical model of chatter vibration is presented in order to predict the dynamic cutting force from the static cutting data. The dynamic cutting force is analytically expressed by the static cutting coefficient and the dynamic cutting coefficient which can be determined from the cutting mechanics. The stability analysis is carried out by a two degree of freedom system. The chatter experiments are conducted by exciting the cutting tool with an impact hammer during an orthogonal cutting. A good agreement is shown between the stability limits predicted by theory and the critical width of cut determined by experiments.

  • Automatic monitoring of cutting process is one of the most important technologies for increasing the stability and the reliability of unmanned manufacturing system. In this study, the methods which use laser displacement signals and banded energy method are proposed to monitor chatter vibration in the turning process. From this method, the monitoring system of the chatter vibration was developed and investigated its practical possibility. As a result, it is shown by experiments that the chatter vibration can be detected accurately, and it can be widely used in most turning processes.

  • Vibrations in machine tools make many problems in precision, production efficiency, and machine performance. The relative vibration between a workpiece and a tool is very complicated due to many sources. In this study, the dynamic characteristics of a newly developed CNC lathe were analyzed and its chatter characteristics were predicted by a chatter analysis method using finite element analysis and 3 dimensional cutting dynamics. The simulated results showed very complex characteristics of chatter vibration and the borderline of limiting depth of cut was used as the stability limit. To check the validity of this method, cutting tests were done in the CNC lathe using a boring bar as a tool because boring process is very weak due to long overhang . The experimental results showed that the simplified borderline was to be considered as limiting depth of cut at which the chatter vibration starts and the stability limits depended on various cutting parameters such as cutting speed, feed and nose radius of tool.
