A Study on the Effects of the Filter on Flow Pattern of the Traditional Gating System by the Water Modeling Experiment (수모델 실험을 이용한 전통 탕구계의 유동 양상에 미치는 필터의 영향 연구)

  • Casting defects, which are closely related to entrapped air bubbles and metallic oxides, occur very frequently in the casting process. Many researchers have shown that these defects can be reduced by adopting an appropriate gating system design. But, it is difficult for field engineers to identify a specific gating system that is more appropriate for their products. In this study, we tried to draw a comparison of gating system designs with and without ceramic foam filters. A ceramic foam filter was added to the horizontal runner just after the sprue to prevent air bubble generation and to reduce turbulence without change of the gating system design. To verify the effects of initial pouring velocity, the experiment was conducted with four different amounts of water volume in the reservoir. Results of the water modeling experiment applying the filter showed remarkably changed flow characteristics. Although the study confirmed that use of the filter may change the flow characteristics, it needs to be noted that only filter use alone cannot solve all the problems caused by a poorly designed gating system.

  • This study has been carried out to develop a CRT die using hot forging. The conventional CRT die made by casting has defects such as void and inclusion. These defects of the cast die make micro-spots on the surface of the CRT which affect the quality of the final product. So, a hot forging process is developed to avoid these defects of CRT die by the model material test and the rigid-plastic FEM. Firstly, model material tests are carried out with plasticine billets in order to investigate the material flow pattern in the die cavity and to get the reasonable initial values for designing the preform in the FE simulation. And then a finite element analysis has been performed to Predict the preform and the forging load of a CRT die. We also suggest an integrated die-set which combines two die-sets into one die-set to save manufacturing time and cost in case of similar die-size.

  • Rheo-forging process of aluminum alloy is suitable for large parts of net shape without defects and excellent mechanical properties in comparison with conventional die casting and forging process. To control the microstructure of the product with high mechanical properties in rheo-forming, solid fraction is required to prevent porosity and liquid segregation. Therefore, in rheo-forging process, die shape, pressure type and solid fraction are very important parameters. The defects such as porosity, liquid segregation and unfitting phenomena occur during rheo-forging process. To prevent these defects, mechanical properties and microstructure analysis of samples versus the change of pressure are carried out and the problem and its solutions are proposed. Also, the mechanical properties versus various pressures were compared with and without heat treatment. The alloys used for rheo-forming are A356 and 2024 aluminum alloy. The rheology material is fabricated by electromagnetic process with controlling current and stirring time.

THE EFFECT OF CASTING MACHINE AND INVESTMENT ON THE CASTABILITY OF TITANIUM (주입선 형태가 타이타늄 합금의 주조성에 미치는 영향)

  • Statement of problem: Despite of the recent development of the titanium casting system methods, the casting defects such as imperfect casting and internal porosity were frequently observed. Purpose: The purposes of this study were to compare and measure the castability, microhardness, and surface reaction between Grade 2 pure titanium and Ti-6Al-4V by casting these alloys from the different sprue design conditions. Material and methods: Depending on the sprue designs and titanium alloys, 42 ready-made wax patterns were used. By analyzing the remodeling of the cast, internal porosity, microhardness, and titanium surface layer of SEM, there were several results we observed. Results: 1. The measured castability of titanium were categorized in the ascending order: individual sprue group, runner bar group, and single group. This data are based on the statistically signigicant differences. 2. The castability of titanium has not showed the statistically significant differences among the alloys. However, CP-Ti groups were superior to Ti-6Al-4V groups by showing the noticeable castability. 3. The surface layers of the castings of all groups have showed $5{\mu}m$ titanium oxide layers irrespective of sprue designs and titanium alloys. Conclusion: From the above study results, by fabricating the restorations from the centrifugal casting machine direct sprue designs revealed better castability. As we increased the number of sprues in the wax pattern, it revealed better castability. The castability of pure titanium rather than that of Ti-6Al-4V was remarkable. To fabricate the complex forms of the restorations, further researches on the efficient sprue designs and titanium alloys must be made.

A Study on Fabrication Conditions of Al-SiCp Composites by Squeeze Casting (Squeeze Casting에 의한 Al-SiCp 복합재료의 제조 조건에 관한 연구)

  • Al-2%Si-2%Mg alloy containing SiC particle in 20, $70{\mu}m$ were prepared by mean of squeeze casting with various pressure 50, 100, 150 and 220MPa respectively. The specimens were made by casting into $50{\Phi}{\times}100{\ell}$ mold under various squeeze conditions(pressures, pressurizing temperature, particle sizes). Mechanical properties(hardness, tensile strength, elongation and wear characteristics) were evaluated at room temperature with those various fabrication factors. It became feasible to make favorable Al-SiCp composite free from casting defects by the injection of Ar gas during melting and 100MPa pressure squeeze casting. However, pressure of 50MPa was not sufficient to avoid completely porosity formation as a result of precessing and shrinkage during solidification. As the particle size is smaller and the squeeze pressure is higher, the hardness and tensile strength at room temperature are higher. Cell size became smaller gradually with increase of squeeze pressure. With increase of squeeze pressure(MPa), wear behaviors of those composites were changed from adhesive into abrasive wear, and the tendency of above behavior became outstanding with increasing sliding speed. The chemical reaction(4Al+3SiC${\rightarrow}$$Al_4C_3+3Si$) is more accelerated at interface between SiCp and matrix with increase of squeeze pressure. Therefore $Al_4C_3$ intercompound and Si peak intensity is increased at interface.

Factors Influencing Characteristics of Sand Core for Water Jacket in Automotive Cylinder Blocks Casting (자동차 실린더 블록 주조에서 워터 자켓용 샌드 코어 특성에 영향을 미치는 인자)

  • The characteristics of the foundry sand were analyzed for water jacket core required to prevent structural deformation from the heat generated in the cylinder bore during the casting of the cylinder block of an automobile. The sand core tensile strength tester, AFS-GFN, and optical microscope were used to evaluate the its properties. If the SiO2 content is high in the foundry sand, the dimensional defects and veining defects occur due to high temperature expansion. Also, if it is too low, the core breakage, porosities, chemical burn-on defects occur. The particle size index and grain shape influenced the core strength and resin consumption, resulting in fluctuations in defect types. The higher the alkalinity of the dried sand, the lower the core strength. And the more basic, the lower the core strength. At the resin content of 1.6~1.8%, the increase in core strength after 1 hour curing was approximately at its maximum.

Fabrication Technology of Turbo Charger Housing for Riser Minimizing by Fusion S/W Application and its Experimental Investigation (압탕 최소화를 위한 터보차저하우징의 융합 S/W 응용 제조기술 및 실험적 검증)

  • The purpose of this study is to increase the part recovery rate (to more than 70%) during the casting of a ductile cast iron turbo charger housing using a heater around the riser. Before creating a casting mold, various runner and riser systems were designed and analyzed with a casting simulation analysis tool. The design variables were the heater temperature, top insulation, riser location, riser diameter and the riser shape. During the feeding from the riser to the part, the reverse model was better than the forward model. When heating the riser (above $600^{\circ}C$), solidification of the riser was delayed and the feeding effect was suitable compared to that without heating. At a higher heating temperature, less solidification shrinkage and porosity were noted inside the part. On the basis of a casting simulation, eight molds were fabricated and casting experiments were conducted. According to the experimental conditions, external and internal defects were analyzed and mechanical properties were tested. The ultimate tensile strength and elongation outcome were correspondingly more than 540MPa and 5% after a heat treatment. In addition, a maximum part recovery rate of 86% was achieved in this study.

A Study on the Design/Simulation and Manufacturing for Localization of Parts in Scoop Control Assembly of Small Military Boat (소형 선박 제어 헤드 조립체의 국산화를 위한 설계/해석, 제작에 관한 연구)

  • The control head components used in small military vessels are designed to be domestically produced, prototypes, structural analysis, and casting methods are designed and cast. The control head assembly consists of a lever, an aluminum outside cover, Middle, front gear cover, back gear cover, and a zinc worm gear. In order to reverse the design of each component, 3D scanning device was used, 3D modeling was performed by CATIA, and prototype productions were carried out by 3D printer. In order to reduce the cost of components, gating system is used by gravity casting method. The SRG ratio of 1:0.9:0.6 was set by applying non-pressurized gating system to aluminum parts, 1:2.2:2.0 and pressurized gating system to zinc parts, and the shapes of sprue, runner and gate were designed. The results of porosity were also confirmed by casting analysis in order to determine whether the appropriate gating system can be designed. The results showed that all parts started solidification after filling completely. ANSYS was used for structural analysis, and the results confirmed that all five components had a safety factor of 15 more. All castings are free of defects in appearance, and CT results show only very small porosity. ZnDC1 zinc alloy worm gear has a tensile strength of 285 MPa and an elongation of 8%. The tensile strength of the four components of A356 aluminum alloy is about 137-162 MPa and the elongation is 4.8-6.5%.

Optimal Reheating Condition of Semi-solid Material in Semi-solid Forging by Neural Network

  • As semi-solid forging (SSF) is compared with conventional casting such as gravity die-casting and squeeze casting, the product without inner defects can be obtained from semi-solid forming and globular microstructure as well. Generally, SSF consists of reheating, forging, and ejecting processes. In the reheating process, the materials are heated up to the temperature between the solidus and liquidus line at which the materials exists in the form of liquid-solid mixture. The process variables such as reheating time, reheating temperature, reheating holding time, and induction heating power has large effect on the quality of the reheated billets. It is difficult to consider all the variables at the same time for predicting the quality. In this paper, Taguchi method, regression analysis and neural network were applied to analyze the relationship between processing conditions and solid fraction. A356 alloy was used for the present study, and the learning data were extracted from the reheating experiments. Results by neural network were in good agreement with those by experiment. Polynominal regression analysis was formulated using the test data from neural network. Optimum processing condition was calculated to minimize the grain size and solid fraction standard deviation or to maximize the specimen temperature average. Discussion is given about reheating process of row material and results are presented with regard to accurate process variables fur proper solid fraction, specimen temperature and grain size.

A Stud on the Fabrication and Characteristics of Al-Sn Alloy Strips by Twin-Roll Process (쌍롤법에 의한 Al-Sn합금 Strip의 제조 및 특성에 관한 연구)

  • Twin-roll process is a relatively new continuous casting process which can produce high-quality strip products directly, and solidification rate can reach $10^3$ to $10^4$ K/s, leading to fine and uniform microstructures with enhanced mechanical properties. The strip casting condition for producing fine Al-Sn alloy strip was obtained experimentally, and defects appearing on the strip was examined. Crack formation and surface quality of the strip was found to depend mainly on process parameters such as melt temperature, roller gap and rolling speed. Sn structure of network type was observed in Al-20Sn and Al-40Sn alloy strips, and cell spacing of Al-40Sn alloy was smaller than that of Al-20Sn. Banding strength of the heat treated specimens increased with increasing of soaking time and temperature, and bonding strength of Al-20Sn alloy was more superior than that of Al-40Sn alloy. However wear resistance of Al-40Sn alloy contained large amount of soft Sn which possess good anti-friction characteristics was superior than that of Al-20Sn alloy.
