The Effect of Shrink fit on the Thermal Crown Analysis in Twin Roll Strip Casting Process (쌍롤형 박판주조공정에서 열박음을 고려한 열적 크라운해석)

  • In twin roll strip casting process, coupled analyses of heat transfer and deformation for the cast roll are carried out by using the finite element program MARC to examine the thermal crown. Shrink fit effect and plastic deformation are considered. The results shows that the thermal crown is greatly influenced by shrink ft and that the thermal crown for POSCO Pilot Caster 2 Copper Roll has “M” shape. The effects of several factors on thermal crown are also investigated. The amount of thermal crown increases as heat flux, casting speed, steeve thickness and casting roll width increase and decreases as the casting roll diameter increases.

  • In this study, casting/forging process was used to produce an aluminum lower control arm for automobiles. Firstly, casting experiments were carried out to get an enhanced preform for forging the lower control arm. In the casting experiment, the effect of an additive, Sr, on the mechanical properties such as tensile strength and elongation and the microstructure of a cast preform were investigated. And a finite element analysis was peformed to determine an optimal configuration of the cast preform. Lastly, a forging experiment was carried out to make the final product of aluminum lower control arm by using the above cast preform. In the casting experiments, when 0.025% Sr was added into molten A356, the maximum values of tensile strength and elongation of the cast preform were obtained. In the forging experiment, It was confirmed that the optimal configuration of a cast preform predicted by FE analysis was very useful. The cast/forged product using designed preform was made without any defects.

  • The casting roll design is one of the most important requirements in twin roll strip casting process. Coupled analyses of heat transfer and deformation for the cast roll are carried out by use of the finite element program MARC to examine the thermal stress and deformation. The effects of several factors on thermal stress and deformation are also investigated. The amount of thermal stress increases when the ni thickness increases and when the casting speed and the copper sleeve thickness decrease.

  • In this paper, research on the mold design of motor housing produced by the HPDC process was conducted using computer simulations and experiments. Recently, automobile parts have been required to be light and have high strength. The die casting process was used to manufacture automotive motor housings. In the die casting process, the control of casting defects is very important. However, it has usually depended on the experience of the foundry engineer. For the analysis of the manufacturing process of motor housing, the finite element method is applied. Through the simulations using commercial software, the filling pattern and product defects could be confirmed. The analysis results obtained from the filling behavior of the casting process agreed with the experimental results. The computer simulation results of filling behavior were reflected in the optimal mold design of motor housing.

  • Foundry techniquews for large steel casting depends on the skills of foundrymen considerably. Especially, the problem of reducing casring surface defects is difficult to clear numerically. Statistical analysis by using wuantification theory for hot tear and sand inclusion, and multiple regression analysis for dimensional defects have been shown to be examples of solving this difficulty. Many causes of surface defects can be evaluated by these analyses. These evaluations serve as the base data of defect reduction and contribute to the constant improvement of casting quality and quality enhancement activity. The system to perform quality enhancement activity was developed and it proved very useful for transfering foundry techniques and skills from the old to young generations.

  • Internal defects are a major concern in the casting process because they have a significant influence on the strength and fatigue life of casting products. In general, they cause stress concentration and can be a starting point of cracks. Therefore, it is important to understand the effects of internal defects on mechanical properties such as fatigue life. In this study, fatigue experiments on tensile specimens with internal defects were performed. The internal defects in the casting product were scanned by an industrial CT scanner, and its shape was simplified by ellipsoidal primitives for the structural and fatigue analysis. The analysis results were compared with experimental results for casting products with internal defects. It was demonstrated that it is possible to consider internal defects of casting products in stress and fatigue analysis. The proposed method provides a tool for the prediction of the fatigue life of casting products and the investigation of the effects of internal defects on mechanical performance.

  • The casting method uses a mold to solidify a liquid metal to make a solid metal. Since it uses a liquid metal with the least deformation resistance, it has the characteristic that it can easily manufacture even a complex shape. However, the process of solidifying a liquid metal into a solid metal inevitably involves a volume change and contains internal defects such as shrinkage holes. Therefore, in the design of the casting plan, an excess volume called a pressurization compensates for the volume shrinkage. in the product, and it induces the shrinkage hole defects to occur in parts other than the product1). In this study, casting analysis was performed using casting analysis software (anycasting) in order to optimize the design of the tilting gravity casting method for automobile brackets. In particular, the filling and solidification analysis according to the shape and volume of the pressurized metal was conducted, and applied to the actual product to study the effect of the pressurized metal on the shrinkage defect. Through this study, it is possible to understand the effect of the pressure metal on shrinkage defects in the actual product and propose a design of the pressure metal that improves reliability and productivity.

Contribution Analysis Using Shape Simplification Method for Casting Structure Shrinkage (주조 구조물 수축공의 형상단순화 기법을 통한 정적하중에 대한 영향도 분석)

  • Most structure engineers give the casting components over-estimated factor of safety without any reasonable foundation due to the worries about the unavoidable defects such as shrinkages and porosity in castings; the engineers have little knowledge on the relation between the defect and structural behavior. And the workers in casting field also do not know how to control the defects by manufacturing; they do not know to where the defects move or until how size they reduce the defects. In this study, shrinkage defect was scanned by industrial computerized tomography instrument (CT), and subsequently was modeled to a spheroid primitive for structural analysis. Using these simplified models of shrinkage, we observed the effects of the defect on the results of the structural analysis. A commercial structural analysis code was used to do the analysis works. A Case Study on Casting Layout Design of Automotive Oil Pan_DX2E Using Computer Simulation (유동해석을 이용한 자동차용 부품(오일팬_DX2E)의 주조방안설계에 대한 사례연구)

  • For a die casting mold, generally, the casting layout design should be considered based on the relation among injection system, casting condition, gate system, and cooling system. Also, the extent or the location of product defects was differentiated according to the various relations of the above conditions. In this research, in order to optimize the casting layout design of an automotive Oil Pan_DX2E, Computer Aided Engineering (CAE) simulation was performed with two layout designs by using the simulation software (AnyCasting). The simulation results were analyzed and compared carefully in order to apply them into the production die-casting mold. During the filling process with two models, internal porosities caused by air entrapments were predicted and also compared with the modification of the gate system and overflow. With the solidification analysis, internal porosities occurring during the solidification process were predicted and also compared with the modified gate system.

  • The die casting process was used to manufacture a alternator housing for automobile. Specially automobile parts were required light and hight strength. Therefore simulation have been carried out die casting process of the alternator housing. In this paper, we investigated about characteristics of the die casted alternator housing the HPDC(High Pressure Die Casting) process. Also we designed the die casting die with the simulation results of the alternator housing. The MAGMAsoft and Auto-CAD was used as computer simulation and design code and used material was ADC12(Aluminum Die Casting Alloy). We present the results of filling behavior and design of die process of the alternator housing cast. The result obtained about filling behavior and design of die of the cast showed good agreement with test result.
