Dimensional defects of castings are mainly due to the stresses and strains caused by a nonuniform temperature distribution and phase transformation during solidification and cooling, and by mechanical constraint between the mold and casting. It is, however, nearly impossible to trace movements of the casting and mold during solidification and cooling by experimental measurements for castings with complex shape. Two and three dimensional deformation analyses of the casting and the mold were performed using commercial finite element code, MARC. It was possible to calculate deformation and temperature distribution in the casting and mold simultaneously. Cooling curves of the casting obtained by calculation were close to that measured in the field since it was possible to treat latent heat evolution of the casting which could be divided into two parts, primary and eutectic parts. Mold bent inward just after pouring due to the temperature gradient across the mold thickness, and mold returned to its previous position with time. Plastic deformation occurred at the part of the casting where solidification was slow.
This study was numerically investigated on thermal deformation of AC4C and AC7A aluminum alloy casting material for manufacturing the automobile tire mold. The metal casting device was used in order to manufacture the mold product of automobile tire at the actual industrial field. The temperature distribution and the cooling time of these materials were numerically calculated by finite element analysis. Thermal deformation with stress distribution was also calculated form the temperature distribution results. The thermal deformation was closely related to the temperature difference between the surface and inside of the casting. As shown by numerical analysis result, the thermal deformation of AC7A casting material became higher than AC4C casting material. In addition, the results of displacement and stress distributions appeared to be larger at the center parts of casting than on its sides because of the shrinkage caused by the cooling speed difference.
In the case of a die-casting process, defects that are difficult to confirm by visual inspection, such as shrinkage bubbles, may occur due to an error in maintaining a vacuum state. Since these casting defects are discovered during post-processing operations such as heat treatment or finishing work, they cannot be taken in advance at the casting time, which can cause a large number of defects. In this study, we propose an approach that can predict the occurrence of casting defects by defect type using machine learning technology based on casting parameter data collected from equipment in the die casting process in real time. Die-casting parameter data can basically be collected through the casting equipment controller. In order to perform classification analysis for predicting defects by defect type, labeling of casting parameters must be performed. In this study, first, the defective data set is separated by performing the primary clustering based on the total defect rate obtained during the post-processing. Second, the secondary cluster analysis is performed using the defect rate by type for the separated defect data set, and the labeling task is performed by defect type using the cluster analysis result. Finally, a classification learning model is created by collecting the entire labeled data set, and a real-time monitoring system for defect prediction using LabView and Python was implemented. When a defect is predicted, notification is performed so that the operator can cope with it, such as displaying on the monitoring screen and alarm notification.
The die easting process was used to manufacture a motor housing for automobile. Specially automobile parts were required light and high strength. Therefore simulations have been carried out die casting process of motor housing. In this paper, we investigated about characteristics of the die casted motor housing with HPDC(High Pressure Die Casting) process. Also the MAGMAsoft was used as computer simulation code and used material was ADC12(Aluminum Die Casting Alloy). We present the results of filling behavior and solidification process of a motor housing cast. The analysis results obtained about filling behavior and solidification of cast showed good agreement with test results.
It is important to develop more efficient and productive casting processes for an automated high precision molten-metal casting system. Detailed analysis of molten-metal flow in the casting process by the numerical approach will help to optimize the control of a ladle. In this study, the smoothed particle hydrodynamics method was applied to analyze casting flow characteristics with different tilting angular speed and initial molten-metal level. The smoothed particle hydrodynamics technique has advantages to easily handle non-linear free surface behavior with the absence of a computational mesh. We found that tilting angular speed has relatively greater effect on the casting flowrate and that the effect of the initial molten-metal level is only minor. Further extensive study will be necessary to find an optimal condition for high efficient casting system.
Al used in automobiles is mostly material, and according to the innovation of technique is in rapid development. Al die casting is an important field as today's trend of lightweight on automobiles. Valve housing in steering system improves driver's controling. The valve housing which is widely reliable to the most automobiles are developed this moment in our automobile industry. Therefore, they are produced by casting method which cost three times or even more expensive in production. If valve housing which is a part of steering system is produced by gravity casting, the space for manufacturing equipment will be increased, and more time and workers would be brought into service. For such reason, die casting would replace gravity casting in order to minimize cost of time, manpower, and working space. This study is the forming analysis of the 2 cavity die casting for automobile valve housing.
Purpose: The aim of this study was to analysis the composition on the centrifugal casting and the oxide on the casting temperature. Methods: The nickel based alloy were used in this study. Wax pattern specimens (10*10*2) were invested with phosphate-bonded investment in metal rings, the liquid/powder ratio and overall burn-out schedules for these investments were followed in accordance with the manufacturer's instructions. After casting, the alloy specimens were evaluated as regards composition(EPMA). The casting temperatures were as follows: $1400^{\circ}C$ and $1700^{\circ}C$. The quantitative analysis of oxides were scanning electron microscope(SEM), energy dispersive spectroscopy(EDS) and line scanning. Results: Nearer the injection lines showed that there is a large amount of nickel. Quantitative of oxides of Ni-Cr alloy cast from $1400^{\circ}C$ is lager than Ni-Cr alloy cast from $1700^{\circ}C$. Conclusion: Casting when using a centrifugal casting machine centrifugal force affects the composition of the alloy. The higher the temperature, the amount of oxide that is generated many.
When manufacturing die casting mold, generally, the casting layout design should be considered based on the relations of injection system, casting condition, gate system, and cooling system. According to the various relations of the conditions, the location of product defects was differentiated. High-qualified products can be manufactured as those defects are controlled by the proper modifications of die casting mold with keeping the same conditions. In this research, Computer Aided Engineering (CAE) simulation was performed with the several layout designs in order to optimize the casting layout design of an automotive part (Housing). In order to apply them into the production die-casting mold, the simulation results were analyzed and compared carefully. With the filling process, internal porosities caused by air entrapments were predicted and also compared with the modification of the gate system and overflow. With the solidification analysis, internal porosities occurring during the solidification process were predicted and also compared with the modified gate system. The simulation results were also applied into the production die-casting mold in order to compare the results and verify them with the real casting samples.
청동기시대 청동잔무늬거울은 당대 최고의 합금, 주조기술과 최고 경지의 수공예 세공기술, 조형 수준을 보여주는 것으로, 이번에 시도된 국보 제141호와 제143호 청동잔무늬거울의 복원 제작기술에는 밀랍주조법과 주물사주조법을 사용하였다. 또한 복원된 청동잔무늬거울을 대상으로 주성분분석, 미세조직, X-ray 촬영, SEM-EDS 분석을 실시하였다. 주물사주조법으로 주조한 청동거울은 내부의 공석상은 거의 존재하지 않는 ${\alpha}$ 수지상조직만이 관찰되며, 밀랍주조법의 경우는 ${\alpha}$ 수지상 사이로 공석상이 존재함을 확인할 수 있다. 복원 청동거울 분석을 통한 밀랍주조법과 주물사주조법을 상호 비교해 보면 대체로 주물사주조법이 밀랍주조법에 비하여 주조성이 좋고 냉각속도가 늦어 더 선명하고 균일한 청동거울을 얻을 수 있는 것으로 보인다. 이상과 같이 밀랍주조법과 주물사주조법으로 주조한 청동거울은 서로 큰 차이가 있음을 복원한 청동거울들과 미세조직 분석을 통하여 확인할 수 있었다. 앞으로도 이러한 연구가 계속적으로 진행되어 고대 청동거울들의 제작기법을 다양한 방법으로 규명할 수 있는 기회가 되었으면 한다.
In the present paper, the data management of casting processes has been discussed. In order to construct a smart factory in the foundry industry, understanding of the whole casting processes has to be in the first place. Casting process data can be obtained at the kiosk operated by casting engineers and data acquired by sensors in the foundry facility. However, preprocessing of the casting process data must be carried out in order to analyze the casting process by the data. Techniques and some examples for data preprocessing in the foundry was introduced.
