  • Spray coating is a versatile surface modification technology in which coating is built-up based on the successive deposition of micron-scaled particles. Depending on the coating materials, the coatings can meet the required mechanical properties, corrosion resistance, and other properties of base materials. Spraying processes are mainly classified into thermal and kinetic spraying according to their bonding mechanism and deposition characteristics. Specifically, thermal spraying process can be further classified into many categories based on the design and mechanism of the process, such as frame spraying, arc spraying, atmospheric plasma spraying (APS), and high velocity oxygen-fuel (HVOF) spraying, etc. Kinetic spraying or cold gas dynamic spraying is a newly emerging coating technique which is low-temperature and high-pressure coating process. In this paper, overall view of thermal and kinetic spray coating technologies is discussed in terms of fundamentals and industrial applications. The technological characteristics and bonding mechanism of each process are introduced. Deposition behavior and properties of technologically remarkable materials are reviewed. Furthermore, industrial applications of spray coating technology and its potentials are prospected.

Effect of Sealing Treatment on Solid Particle Impingement Erosion of Al-Zn-Zr Thermal Spray Coating Layer (Al-Zn-Zr 용사코팅층의 고체입자 충돌 침식특성에 미치는 봉공처리의 영향)

  • Several technologies are employed to protect substrates from corrosion and erosion damage. In particular, arc thermal spray coating technology is widely used as anti-corrosive technology for steel and concrete structures and is applied to offshore plants and petrochemical and drilling facilities. In this investigation, solid particle impingement erosion experiments were performed on an arc thermal spraying-coated specimen using 85% Al-14% Zn-1% Zr wire rod in KR-RA steel. This study investigated the effect of fluorosilicone sealing on the erosion resistance characteristics of the thermal spray coating layer. The erosion rates of the thermal spray-coated and sealed specimens were 4.1×10-4 and 8.5×10-4, respectively. At the beginning of the experiment, the fluorosilicone sealant was almost destroyed by the impact of the solid particles. The destruction time for the coating layer was 10 minutes for the thermal spray-coated specimen and 13 minutes for the sealed specimens, indicating that the sealed specimens had better erosion resistance characteristics to solid particle impingement.

Electrochemical Characteristics of Arc Thermal Sprayed Inconel 625 Coating on SS400 Steel in Seawater (Inconel 625로 아크 용사코팅된 SS400강의 해수 내 전기화학적 특성)

  • In this paper, various electrochemical experiments were conducted in seawater solution to evaluate corrosion damage behavior of arc thermal sprayed Inconel 625 coating on SS400 steel in marine environment. As a result, corrosion damages of thermal sprayed Inconel 625 coating preferentially occurred at the defect area, and they were observed as a form of pitting corrosion in the galvanostatic experiments. In Tafel analysis, corrosion current density of Inconel 625 coating was relatively high due to influence of interconnected pores and Cr oxides in the thermal spray coating layer. On the other hand, the result of the potential measurement, thermal sprayed Inconel 625 coating should need the post-treatment which can compensate the defects like pores and cracks because Inconel 625 coating presented a higher potential of about 290 mV than that of the SS400 steel.

Cavitation Damage Behavior of Inconel 625 Coating Layer by Arc Thermal Spraying Method in Sea Water (아크 용사법을 이용한 Inconel 625 코팅 층의 해수 내 캐비테이션 손상 거동)

  • In this paper, arc thermal spray coating was conducted onto the SS400 steel using Inconel 625 wires in order to improve the durability of marine steel structures, and then investigated cavitation damage behavior of Inconel 625 coating layer in sea water. For the Inconel 625 coating layer, surface hardness appeared similar to that of existing high velocity oxy-fuel coating technology with 380~480 HV, but the porosity of about 6 % was larger relatively. During the cavitation experiment, pit damages were originated and grown at the rough surface and pore defect area of Inconel 625 coating layer. And, after the 72 hours of experimental time, weight loss of Inconel 625 coating layer exhibited gradually increasing tendency due to surface damage effect of the undercut.

Fundamental Study on the Formation of Nanostructured Coating Layer (나노구조 용사코팅층의 형성에 관한 기초적 연구)

  • The wire-arc process is a low-cost thermal spray method simply utilizes electrical energy to melt the feedstock wire. It is more userful for field applications, especially to coat large surface area. In this paper, a special Fe-based alloy coatings by using the wire-arc process were developed. Nanoscale composite coatings were achieved either during spraying or through a post heat treatment. As-sprayed Fe-based alloy coatings had been an amorphous matrix structure, after heating to $700^{\circ}C$ for 10 minutes a solid state transformation occurred in the some fraction of amorphous matrix which resulted in the formation of nanostructured recrystallized phase. Scanning electron microscopy (SEM) and field emotional scanning electron microscope(FE-SEM) were applied to analyze the microstructure of the coatings. Additionally hardness and bend resistance of the Fe-based alloy coatings were examined, and these results were compared with those of partially stabilized zirconia(PSZ) coatings by using the plasma spray process.

  • In this study, Zn and Zn-15Al were coated on general carbon steel by plasma arc metal spraying and then immersed in a 3.5wt.% NaCl solution similar to the seawater environment to evaluate the corrosion resistance properties. Through the surface shape analysis test by SEM and XRD, it was found that the Zn coating was porous and needle-shaped, so the penetration of the electrolyte was easy, and thus the corrosion rate was rapid. On the other hand, the Zn-15Al coating had a uniform and dense shape and was shown to suppress corrosion.

An Experimental Study on Construction Efficiency of High-Frequency Arc Metal Spray Machine (고주파 아크 금속용사 장치의 시공성능 평가에 관한 실험적 연구)

  • The arc thermal metal spraying method (ATMSM) has been used in Korea to improve the electromagnetic pulse (EMP) shielding effect of building and infrastructure by three machines of MS, KMS and HMS (Metal Spray, Korea Metal Spray, High-frequency Meta Spray). The adhesion ability of sprayed metal was found to be 58.32, 64.66 and 87.62% for MS, KMS and HMS, respectively. The metal sprayed area per hour of MS, KMS and HMS was calculated and found to be 14.3, 19.25 and 22.16㎡/h, respectively. The HMS showed the highest metal spray area attributed to the diameter of metal wire i.e. 1.6mm which sprayed 80 mm with 18 m/min. There was minimum loss of metal and the highest efficiency by HMS compared to others. Therefore, it is suggested to use HMS for metal spraying by ATMSM to enhance the EMP shielding effect.

The Measurement Method of Thermal Conductivity and Diffusivity of Thin Paint Layer Sprayed on Solid Surface (고체표면에 도포한 도료 박막의 열전도율과 열확산율의 측정법)

  • The thermal conductivity ${\lambda}_b$, thermal diffusivity ${\alpha}_b$ of the thin black paint layer sprayed on solid surface and absorptivity a for laser beam are measured by applying a non-contact measurement method of the thermophysical properties of solids. The values of a=0.67, ${\lambda}_b=1.45W/mK$ and ${\alpha}_b=1.24{\times}10^{-6}m^2/s$ are obtained for the sprayed lay~ thickness $z_b{\fallingdotseq}40\;{\mu}m$. Furthermore, for the $z_b{\fallingdotseq}24\;{\mu}m$ thick layers which arc formed by rubbing with a glass rod after spraying, the values of a=0.73, ${\lambda}_b=1.85W/mK$. and ${\alpha}_b=1.09{\times}10^{-6}m^2/s$ are obtained. It is also shown that the present thermal diffusivity ${\alpha}_b$ for $z_b{\fallingdotseq}40\;{\mu}m$ Is about 30~80% larger than those obtained by Araki et al. for the thicker layer $z_b{\fallingdotseq}150{\sim}248\;{\mu}m$. This method could be applied to the measurement of thermophysical properties of thin layer on solids.

An Experimental Study on the Development of Electromagnetic Shielding Concrete Wall for Shielding High-altitude Electromagnetic Pulse (HEMP) (고고도 전자기파(HEMP)차폐를 위한 전자파 차폐 콘크리트 벽체 개발에 관한 실험적 연구)

  • Rather than causing damage from heat, blast, and radiation of a regular nuclear weapon, recently, it is predicted that North Korea has been inventing high altitude electromagnetic pulse (HEMP) missile in order to incapacitate electronic equipment. HEMP shielding facility is used for military purpose today. Despite the electromagnetic shielding effects from high quality compression plates, problems may include such as the possibility of electromagnetic influx resulting in the welding of the compression plates, and difficulties and high cost of construction. Therefore, in this study, a high electrical conducting material was added to the concrete experimental subject to ensure the shielding effect through electromagnetic waves to for the concrete structure, instead of building a shielding facility separately for the structure. Also, among the experimental subjects, 100 ${\mu}m$ of Iron-Aluminum alloy metal spraying coat was applied to two types with the highest shielding effect, and to two types with the lowest shielding effect. The result of the experiment indicates that experimental subjects added with a high electrical conductivity material did not meet the minimum shielding criteria of MIL-STD-118-125-1 standard, but all the experimental material applied to the metal spraying coating satisfied the minimum shielding criteria. In conclusion, it is considered that 100 µm of Iron-Aluminum alloy metal spraying coat contains high efficiency in the HEMP shielding.

An Experimental Study on Evaluation of Bond Strength of Arc Thermal Metal Spaying According to Treatment Method of Water Facilities Concrete Surface (수처리 시설물 콘크리트 표면처리 방법에 따른 금속용사 피막의 부착성능 평가에 관한 실험적 연구)

  • In this study, the bond strength of metal spraying system by surface treatment of concrete (waterproof/corrosion method) in water treatment facilities was evaluated. The results showed that the system with Sa-P-R-(S) (sanding-perviousness surface hardener-surface roughness agent-metal spraying-sealing) led to the desirable performance. The bond strength, the coefficient of water permeability and air permeability were 3.7MPa, $0.68{\ast}10^{-8}cm/sec$, and $0.45{\ast}10^{-16}m^2$, respectively. In scanning electron microscope analysis, the microstructure of specimen coated with perviousness surface hardener was much denser than that without it. Therefore, the specimen coated with sanding-perviousness surface hardener-surface roughness agent-metal spraying-sealing had the best bond performance and was the most suitable system to concrete surface in water treatment facilities.
