  • As the manufacturing processes of automotive engine piston, gravity die-casting, squeeze casting, hot forging and powder forging process are generally used for the various specifications. As the semi-solid forming(SSF) is compared with conventional casting such as gravity die-casting and squeeze casting for the characteristics of its process, the product without inner defects such as gas porosity and segregation can be obtained and its microstructure is globular grain. In SSF process, the materials are heated up to the temperature between the solvus and liquidus line at which the materials exists in the form of liquid-solid mixture. In this time, Discussion is given about reheating process of row material and results are presented regarding accurate temperature and process variables controlling for right solid fractions.

알루미늄 합금 주물의 냉각 속도에 따른 기계적 성질 예측 (Effect of Cooling Rate on the Prediction of Mechanical Properties of Al Alloys)

  • In this study, a more practical and simulation approach which can predict the mechanical properties of aluminum alloys is proposed. First, cooling rate, micro-structure, and mechanical properties of casting product were measured through casting experiment. The relation between cooling rate and SDAS decrease exponentially and the linearly decreasing relation exist between SDAS and mechanical properties. Then, the cooling rate was calculated by casting process simulation and the mechanical properties were predicted by using the relations that were derived through experiment. Experimentally measured mechanical properties and predicted values by simulation were in the range of relatively small difference. The mechanical properties of various Al alloys are expected to be predicted by the casting process simulation before actual casting.

  • Particulate reinforced aluminum alloys produced by indirect squeeze casting are difficult to shape by cutting or milling. Therefore near net shape forming of complex shapes is of high economic and technical interest. The complex shape products of $SiC_p/6061$ Al composites are fabricated by the melt-stirring and indirect squeeze casting process. The mold temperatures are $200^{\circ}C$ and $300^{\circ}C$ and applied pressures are 70, 100, and 130 MPa. The volume fractions of the reinforcements are in the range of 5 vol% to 15 vol%. The reinforcement dispersion state are observed using on optical microscope. By employing observed results systematically a correlation is demonstrated among the microstructure, particles behavior, mechanical properties and processing parameters for an optimum melt-stirring(compocasting) and indirect squeeze casting process of MMCs. A procedure to establish the optimum squeeze casting of Al-MMCs is proposed.

소실모형주조공정으로 제조한 Al-Si-Mg계 주조합금의 기계적 성질 및 주형 충전성 (Mechanical Properties and Mold Filling Capability of Al-Si-Mg Casting Alloy Fabricated by Lost Foam Casting Process)

  • The lost foam casting process was used to fabricate Al-Si-Mg cast specimens, and the effects of the chemical composition and process variables on the tensile properties and the mold filling ability were investigated. Some porosity formation was observed in thick sections of the casting and better tensile properties were obtained for thin sections, presumably because of their lower porosity and the higher cooling rate. Tensile properties were not clearly enhanced by grain refining treatment with Ti; however, the elongation was significantly improved by Sr modification of the Al-Si-Mg alloy. The mold filling distance was generally proportional to the pouring temperature of the melt, and the distance was also increased by the addition of Ti.

  • In the present study, in-situ real-time observation with an X-ray radioscopic facility was carried out on pure aluminum and aluminum alloy solidification. The three kinds of aluminum alloys, such as pure aluminum, Al-8.5%Si alloy, commercial A356 (AC4C) alloys, were used in the present study. The formations of the shrinkage defects in the castings were visualized and different formation phenomena for different aluminum alloys were investigated.

AC4C와 AC7A 주조재의 열변형 수치해석적 연구 (Numerical Study on Thermal Deformation of AC4C and AC7A Casting Material)

  • This study was numerically investigated on thermal deformation of AC4C and AC7A aluminum alloy casting material for manufacturing the automobile tire mold. The metal casting device was used in order to manufacture the mold product of automobile tire at the actual industrial field. The temperature distribution and the cooling time of these materials were numerically calculated by finite element analysis. Thermal deformation with stress distribution was also calculated form the temperature distribution results. The thermal deformation was closely related to the temperature difference between the surface and inside of the casting. As shown by numerical analysis result, the thermal deformation of AC7A casting material became higher than AC4C casting material. In addition, the results of displacement and stress distributions appeared to be larger at the center parts of casting than on its sides because of the shrinkage caused by the cooling speed difference.

  • The microstructure and tensile properties of Al-Mn/Al-Si hybrid aluminum alloys prepared by electromagnetic duocasting were investigated. Only the Al-Mn alloy showed the typical cast microstructure of columnar and equiaxed crystals. The primary dendrites and eutectic structure were clearly observed in the Al-Si alloy. There existed a macro-interface of Al-Mn/Al-Si alloys in the hybrid aluminum alloys. The macro-interface was well bonded, and the growth of primary dendrites in Al-Si alloy occurred from the macro-interface. The Al-Mn/Al-Si hybrid aluminum alloys with a well-bonded macro-interface showed excellent tensile strength and 0.2% proof stress, both of which are comparable to those values for binary Al-Mn alloy, indicating that the strength is preferentially dominated by the deformation of the Al-Mn alloy side. However, the degree of elongation was between that of binary Al-Mn and Al-Si alloys. The Al-Mn/Al-Si hybrid aluminum alloys were fractured on the Al-Mn alloy side. This was considered to have resulted from the limited deformation in the Al-Mn alloy side, which led to relatively low elongation compared to the binary Al-Mn alloy.

알루미늄/유기물 복합재료의 Peel 강도 특성에 대한 연구 (Study of Peel Strength Property of Aluminum/Organic Composite)

  • Aluminum 분말과 고분자를 혼합하여 고분자-금속 복합재료(polymer-metal composite)를 만들어 copper foil과 기판의 접착력을 평가하였다. Tape casting 방법을 이용하여 sheet 만들고 vacuum lamination으로 PCB(Printed Circuit Board)기판을 제조한 후 포토공정으로 peel strength pattern을 형성하였으며, 본 연구에서는 최적의 aluminum 조건을 찾기 위하여 압력, 온도, copper foil의 표면 상태와 silane 표면 코팅에 따른 aluminum-polymer복합재료의 peel strength의 변화를 확인하였다. 최적의 조건은 silane 표면 코팅 처리를 한 aluminum 분말로 $210^{\circ}C$에서 $9.7kg/cm^2$ 압력으로 matte면의 돌기 크기가 크며, 응집이 잘 되어있는 copper foil을 사용하여 13.89N의 우수한 peel strength를 구현 할 수 있었다.

  • Due to industrial advancement and environmental concerns, there is a demand for light-weight material parts with high-performance characteristics. In order to meet this demand, various studies have been conducted on developing high-performance castings to achieve composite features by coating only specific parts that require high performance, with dissimilar joining, rather than coating the entire material part. This study analyzed the possibility of forming a local composite layer on an aluminum alloy through evaporation pattern casting, and the effects of parameters on the aluminum alloy.

유도전동기 회전자 금형주조 시 품질평가 (Quality Evaluations of Induction Motor Rotors during Die Casting Process)

  • 본 연구에서는 산업현장에서 널리 사용되고 있는 소형 유도전동기의 회전자를 생산공장에서 금형주조(die casting)로 제작 시 rotor core cast의 품질을 평가하기 위하여 주조해석 전용 프로그램을 사용하여 수치해석을 수행하였으며, 그 결과를 실험결과와 비교하여 다음과 같은 결론을 얻을 수 있었다. 첫째, 유도전동기 회전자의 고압 금형주조 시 고속으로 사출된 알루미늄 용탕의 충진 양상을 시간 경과에 따라 평가한 결과, 용탕은 하부 end ring 부를 먼저 충진하고 수평으로 이동하여 상부 end ring, core slot 부분을 충진하여 최종적으로 core slot 부분에서 충진이 완료된다. 둘째, mould 내부에서의 용탕의 충진 양상을 보면 상부 end ring, core slot 부분보다 하부 end ring 부분에서 용탕의 유동에 의한 와류가 발생하여 결함 발생이 예측되었으며, 현장 실험결과 하부 end ring 부 단면에서 작고 큰 다수의 결함이 발견되었다. 셋째, 금형주조 작업으로 양호한 품질의 회전자를 제작하기 위해서는 cast 형상 변경이나 작업조건 등 추가적인 연구가 필요하며 이에 대해서는 추후에 보고할 예정이다.
