커먼레일 파이프 헤딩공정의 접힘결함 방지에 관한 연구 (A Study for Preventing Folding Defect of the Common Rail Pipe in Heading Process)

  • With the latest automobile technology, though the third generation common rail system requires high injection pressures up to 1,800bar, the next generation diesel engine is expected to require more higher pressures than the third generation. The common rail pipe requires higher strength because it is one of the parts in the common rail system, which is influenced directly by fuel under high pressure. Preform design is very important for preventing head of the common rail pipe from folding in the heading process. In this study, die angle, curvature, outer diameter of die and length of trapped part are selected as main parameters to obtain best preform shape minimizing radius of folding. Therefore optimal design is carried out by finite element analysis and Taguchi method through main parameters. Results of the finite element analysis have good agreements with those of the experiments in the actual field.

  • 클린디젤 차량용 커먼레일 시스템의 연료분사관은 연료레일로부터 각각의 엔진 실린더에 연결된 인젝터로 연료를 공급하는 역할을 하며 반복 내압을 받게 된다. EURO 배기가스 배출규정 만족 및 연비향상을 위하여 요구되는 연료의 압력은 200MPa 이상으로 증가하고 있으며, 성형결함이 발생하지 않는 헤딩공정과 내압 피로수명 향상을 위한 자긴처리 기술이 요구되고 있다. 본 논문에서는 250MPa 급 반복내압을 만족할 수 있는 파이프 소재의 유동응력와 고주기 피로 데이터를 각각의 실험을 통하여 확보하였고, 연료분사관 앞 끝의 성형결함 여부를 판단하기 위하여 헤딩공정에 대한 유한요소해석을 수행하였다. 반복내압에 대한 내구수명 향상 및 신뢰성 확보를 위해 자긴공정에 대한 유한요소해석을 통하여 외경부의 인장잔류응력까지 고려한 최적 공정설계 수행 및 피로해석을 통한 설계의 타당성을 검증하였다.

다구찌법을 활용한 헤딩공정설계 최적화 연구 (A study on the cold heading process design optimization by taguchi method)

  • 본 연구에서는 냉간 헤딩 공정에서 성형하중과 펀치 금형의 마모 감소를 통한 펀치 수명 증대를 위해 헤딩용 펀치 형상 최적설계를 수행하였다. 기존 생산에 사용되는 냉간 헤딩 펀치와 성형공정에 대한 유한요소해석 시뮬레이션을 통해 성형하중과 유동 특성 분석, 펀치금형에 집중되는 유효응력 및 마모량에 대하여 분석하였으며, 이를 통해 금형 마모와 밀접한 주요 설계인자를 확인하였다. 펀치금형의 최적설계 변수로서는 펀치 금형 포인트각(Point angle), 에지 반경값(Corner radius), 펀치소재재종(die material type), 마찰계수(friction coefficient) 등의 4가지 변수를 대상으로 4인자 3수준 인자 및 변수 수준을 설정하고, 성형해석 시뮬레이션과 다구찌법을 활용하여 설계인자별 영향도를 분석하여 최적의 최적설계 인자를 결정하였다. 본 연구를 통해 얻어진 최적설계변수를 적용하여 냉간 헤딩용 펀치 최적설계 시뮬레이션 결과, 각 펀치에 발생하는 최대유효응력은 최대 8.9 % 감소 효과를, 최대 펀치 마모 깊이는 37 % 감소 효과를, 성형하중은 평균 20% 수준 의 감소효과를 얻을 수 있었다. 현재, 소성 성형제품군이 적용되는 자동차, 건설 플랜트사에서 요구되는 고품질에 대응하면서도 적정 제조원가 절감을 위한 성형성 개선을 위한 성형공정개발 및 금형설계의 최적화가 지속적으로 필요하며, 향후 연구 결과를 현업에 적용하여 제품 성형성 개선 및 금형수명 증대 관리를 위한 기술자료로 활용하고자 한다.

  • In generally, a high pressure fuel injection pipe has been often used as a fuel supply line in automobiles or other diesel engines. Such conventional high pressure fuel injection pipe, however, has suffered from the problem that is folding and hair cracks created therein. The defects can be locally formed in the inner wall surface of the pipe at the connecting head leading to a flow path when the pipe is deformed by the heading process. In the study, in order to prevent the folding in the inner wall surface of the pipe during the heading process, FE-analysis has been used in the die design.

  • Metal forming ins the process changing shapes and mechanical properties of the workpiece without initial material reduction through plastic deformation. Above all, because of hot working carried out above recrystallization temperature can be generated large deformation with one blow, it can produce with forging complicated parts or heat resisting super alloy such as Inconel 718 has the worst forgeability. In this paper, we established optimal variation of hot heading precess of the Inconel 718 used in heat resisting component and evaluated mechanical properties hot worked produce. Die material is SKD61 and initial temperature is $300^{\circ}C$. Initial billet temperature and punch velocity changed, relatively. Friction coefficient is 0.3 as lubricated condition of hot working. CAE is carried out suing DEFORM software before making the tryout part, and it is manufactured 150 ton screw press with optimal condition. It is known that forming load was decreased according to decreasing punch velocity.

초소형 스크류 온간 다단 헤딩공정 연구 (Design of a Multi-Step Warm Heading Process for Subminiature Screws)

  • A multi-step warm forging process for subminiature screws is investigated. Due to the low formability of Titanium alloys, bit forming of Titanium screws is difficult by cold forging. In order to overcome this low formability of Titanium alloys, two candidate processes, i.e., multi-step forging and warm forging are introduced. First, a multi-step (two-step) forging process is investigated. The punch shape and stroke of forging during the first step is designed via various analyses. Finally, the bit formability is investigated at different forging temperatures. Analyses are carried out for two-step forging at various temperatures and the formability under these thermal conditions is compared.

  • This paper presents an investigation into the pinhead forming process with the objective of finding the optimal forming conditions. In order to this, the orbital forming analysis of a heading MIG was carried out using the explicit finite element method. Relationships between temperature by forming of load and stresses, rake angle by forming final shape and stress distribution were investigated through analysises in order to find an efficient solution. As a result, the higher temperature and orbital rake angle were the better forming conditions.

  • Fasteners are used to join the various electronic products and machines. So, the quality and reliability of the fastener are strongly requested. In this study, the analyses of the multi-stage cold forging of TORX screws for storage parts are carried out. In manufacturing of TORX screws, crack and folding defects are observed. Therefore, the analysis is focused on the prediction of the defects. Based on the analysis results, the upper die and process conditions are redesigned to reduce the defects. The upper die shape for preform forming is redesigned to prevent folding and sharp shape change. The Cockroft-Latham damage criterion is introduced to predict the crack initiation. Analysis results shows that the maximum Cockroft-Latham damage value is decreased by 40% in the forming using the modified upper die.

  • The conventional five-stage forming processes of the valve-spring retainer are simulated using the rigid-plstiv finite element method. As a design criterion the improved process should satisfy the maximum forging load during processes within the loading limit of the available press and should not induce any geometrical defects. hollow bars are recommended as initial billets to skip the heading and piercing processes. Through various simulations it is found out that the one stage process results in less forging loads and better strain distributions.

  • Alloy718 is the nickel-base super alloy well used as gas turbine components under severe operating conditions because of its high strength at high temperature and excellent creep resistance. In this study, a coupling bolt for the gas turbine component is manufactured by hot heading process instead of whole machining in order to improve the mechanical properties. Die shape for the hot heading has been designed by general design rule of hot forging and also optimal process condition has been investigated by finite element method. The initial billet temperature and the punch speed have been determined by $1150^{\circ}C$ and 600mm/s on the basis of finite element analysis, respectively. The coupling bolt has been manufactured by 200ton screw press and evaluated by experiment in order to investigate the mechanical properties. As a result of experiment, the mechanical properties such as hardness, tensile strength and creep behavior have been superior to those manufactured by machining.
