Design and Performance Evaluation of Carbon Fiber/Epoxy Composite-aluminum Hybrid Wheel for Passenger Cars (자동차용 탄소섬유/에폭시 복합재료-알루미늄 하이브리드 휠 설계 및 성능평가)

  • In this paper, a carbon fiber/epoxy composite-aluminum hybrid wheel for passenger cars was suggested for better performance and a prototype was fabricated and tested. Adhesive bonding between aluminum part and a composite rim part was used, and the bonding length and thickness were determined by finite element analysis. For self alignment and the function of bonding jig the special structure with a groove and a protrusion was applied. To evaluate the performance of the hybrid wheel various FE analyses were carried out. Inner and outer molds were prepared for the composite rim part and the thermoformed composite part was bonded to the aluminum part. Vibration tests revealed that the hybrid wheel had 16% higher resonance frequency and 32% higher damping capacity with 10% weight reduction.

  • The strength design for the lightweight bicycle wheel made of the Carbon/Epoxy composite laminates has been discussed in this paper. For bicycle wheel design, lightness of the wheel is important. Also, it has to satisfy the required strength under specific loading cases. Two testing methods for the bicycle wheel, i.e. vertical and complex loadings, are adopted in this study. Because the strengths of composite wheel is different in relation to the stacking sequence and the number of plies, it is important to decide an appropriate stacking sequence and number of layers for the composite wheel. From the finite element analysis results, the most stable sequence orientation and number of layers are determined. The stacking sequence $[0]_{8n}$, $[90]_{8n}$, $[0/90]_{2ns}$, $[{\pm}45]_{2ns}$, $[0/{\pm}45/90]_{ns}$ (n=1,2,3,4)are performed for finite element analysis. From results, $[0/{\pm}45/90]_{3s}$ lay-up is a good selection for the composite bicycle wheel. Also, the weakest point and layer are found in this study.

고속플라이휠 에너지저장기술의 개발현황 및 전망

  • 플라이휠 에너지 저장시스템은 입력되는 잉여전기에너지를 플라이휠의 관성을 이용, 회전 운동에너지로 변환하여 저장하고 필요시 전기에너지로 순시에 출력하는 장치로 배터리와 같은 화학적 에너지 저장장치에 대비되는 기계적 에너지 저장방식 (Electro-mechanical Battery)이다. 플라이휠 시스템은 많은 에너지를 단시간에 저장하고 이를 순발적으로 활용할 수 있는 고효율, 장수명, 무공해의 청정 에너지저장/재생장치로 선진국에서는 무공해 교통수단(전기자동차 등)의 차세대 보조 동력원을 비롯한 각종 민수용, 국방용으로 응용연구가 활발히 진행되고 있다(전력저장용, 인공위성의 태양광 에너지 저장 및 자세제어용, 무소음 적진침투용 차세대 전차의 보조동력원 등). 고효율의 에너지 저장 및 재생을 위해 플라이휠 에너지 저장시스템은 크게 .고속화, 고에너지저장을 위한 복합재 플리이휠 로터.공기 마찰손실 저감용 자가 진공펌프(Self Vacuuming system).지지부 접촉마찰로 인한 에너지 손실 저감용 자기베어링/제어부.플라이휠 구동 및 발전을 위한 Motor/generator.고효율 에너지 입출력 제어부 등의 첨단기술부품으로 구성되어 있는 바, 본 논문에서는 이러한 플라이휠 에너지 저장기술의 국내외 개발현황을 소개하고 현재까지 파악된 기술적 문제점 및 향후 기술개발 전망에 대해 논하고자 한다.

자동차용 저비용 타이타늄기지 복합재료 제조 연구

  • 타이타늄합금기지 복합재료(Ti-MMC)는 일반 철합금 혹은 철합금기지 복합재료에 비하여 내식성과 내마모성, 내열성, 강도 등이 우수하여, 고성능 가솔린자동차 부품 외에도 하이브리드 자동차 엔진 부품, 고온 압축기 및 터빈 휠 등 고온에서 사용되는 고속 회전품으로 응용가능성이 매우 크다. 그러나 아직까지도 타이타늄 원소재 가격이 높고 제조 공정의 어려움으로 인하여 실용화에 장애가 되고 있다. 이를 극복하기 위하여 최근에는 타이타늄기지 복합재료의 제조단가를 낮추는 동시에 기계적 성질을 개선하기 위한 다양한 연구들이 진행되고 있다. 본 연구에서는 고가의 HDH(Hydride-Dehydride) 공정에 의하여 제조된 타이타늄 분말 대신에 저가의 titanium hydride를 사용하여 반응생성 공정으로 제조단가가 낮은 복합재료를 제조하고자 하였다. 당 연구실에서 저비용합금으로 개발된 Ti-Al-Fe 계 타이타늄합금을 기지로 한 TiB 강화 복합재료를 제조하기 위하여 반응분말로 $TiB_2$를 사용하여 제조하였다. 강화상 분율에 따른 밀도변화와 제조 공정변수에 따른 소결특성과 기계적 특성 변화에 대하여 조사하였다.

  • Since passenger cars require five wheels including a spare, the weight reduction of wheels without sacrificing performance is important. Recently, the structured components of cars made of steel are replaced by composites. plastics and other nonmetallic materials such as aluminum and magnesium for weight reduction. From these new tried materials are most promising due to their high specific stiffness and specific strength. The composites manufactured by resin transfer molding (RTM) process has not only low cost for the manufacturing but also reduces the lead time and development because the molds for RTM is easy to manufacture. In this work, composite wheels for passenger cars were designed and manufactured by RTM process. Since surface quality of wheels is important for passenger cars, the optimal stacking sequence for composite wheels was selected considering surface quality and mechanical properties. Also, the manufacturing method for the composite mold was depicted.

Evaluation of the Impact Behavior of Inline Disk Wheel Made of Carbon Fiber Reinforced Composites (탄소섬유 강화 복합재로 구성된 인라인 디스크 휠의 충격거동 평가)

  • In this paper, The concept of a wheel with carbon fiber composite is to replace the conventional material used for a wheel hub, such as plastic, with a disk-type hub made of carbon fabric and epoxy resin. The impact load from the ground under real conditions was considered; a low-velocity impact test was conducted to evaluate the impact performance of the carbon wheel and compare it with that of a conventional plastic wheel. This study applied a 70 J impact load as a test condition. The impact energy was controlled in the test by adjustment of height and weight of impactor. The use of a carbon disk wheel hub was confirmed to reduce weight and generate an excellent repulsive force at low energy under conditions similar to real driving conditions. The results showed that the maximum load increased proportionally depending on the impact load, but the growth of the maximum load was reduced at a 20 J impact load and tended to decrease at a 45 J impact load. The carbon wheel showed excellent properties ; the level of rebounding was 35.3% and 19.1% of the total impact energy at impact loads of 5 J and 10 J, respectively. On the other hand, the carbon disk wheel rebounded less than 5% of the total energy due to crack generation of the thin carbon hub for impact loads of more than 20 J.

Dynamic Characteristics of Thick Rotating Composite Disks (두꺼운 복합재료 회전원판의 동적 특성)

  • Thick composite disks are utilized in the fast-rotating machines such as turbine disks, flywheels, and so on. The effects of rotating speed on the dynamic characteristics of thick composite disks are deeply studied in this paper. The dynamic governing equations of a rotating composite disk including transverse shear and rotary inertia are derived and then formulated into the finite element equation. Isotropic, circumferentially reinforced disk, and radially reinforced disk are selected for the numerical analysis. The inclusion of the transverse shear and rotary inertia into the governing equation of the rotating disks makes the natural frequency reduced as well as the critical speed. The present results show that the rotation of a thick disk may not reduce the effect of transverse shear and rotary inertia depending on anisotropy, thickness ratio and mode, unlike the results reported in other studies.

  • The delamination in the filament-wound composite flywheel rotor often lowers the performance of the flywheel energy storage system. A conventional ring type hub usually causes tensile stresses on the inner surface of the composite rotor, resulting in lowering the maximum rotational speed of the rotor. In this work, the stress and strain distributions within a hybrid composite rotor were derived from the two-dimensional governing equation with the specified boundary conditions, and an optimum pressure at the inner surface of the rotor was proposed to minimize the strength ratio and maximize the storage energy. A split type hub was introduced to apply the calculated optimum pressure at the inner surface, and a spin test was performed up to 40,000 rpm to demonstrate the performance of the split type hub with radial and circumferential strains measured using a wireless telemetry system. From the analysis and the test, it was found that the split type hub successfully generates a compressive pressure on the inner surface of the rotor, which can enhance the performance of the composite rotor by lowering the strength ratio within the rotor.

  • A cure process control model was proposed to optimize the curing process of thick filament wound structure. There are two types of smart cure, one is that the boundary conditions of the hollow cylinder are same between inner surface and outer surface, and the other is that inner surface temperature is slightly higher than outer surface to initiate cure reaction from the inner side to the outer side to reduce residual stress.

기술현황분석 - 전기적 관성모멘트를 이용한 제동장치 성능시험기 소개

  • 철도차량용 제동장치 성능시험기는 제륜자의 마찰계수, 마모량, 열반점 등의 물리적 성질을 실차와 유사한 환경조건에서 시험을 수행함으로써 제륜자의 연구개발 및 성능평가의 목적으로 활용한다. 제륜자는 차량의 운동에너지를 열에너지로 변환한다. 성능시험기는 철도차량의 주행 운동에너지에 해당하는 관성질량으로부터 회전 운동에너지에 해당하는 관성모멘트를 조성하여야 한다. 공용 시험기에서 각종 철도차량에 대한 관성모멘트를 기계적 관성모멘트인 플라이휠로 모의하기에는 용량도 크고 구조가 복합하여 현실적으로 한계가 있다. 본 연구에서는 기계적 관성모멘트의 한계를 극복하고자 전기적 관성모멘트를 부가적으로 활용하는 기법을 제시하고 이를 적용한 시험기를 소개하고자 한다. 이러한 연구는 시험기의 외형적인 크기를 줄이고 또한 각종 철도차량에서 요구하는 정량적인 관성질량의 모의가 가능하리라고 사료된다.
