A Study on Compensation for tool deformation machining errors in micro end-milling (마이크로 엔드밀링에서 공구변형 가공오차 보상에 관한 연구)

  • In this study, we introduce research aimed at minimizing machining errors without compromising productivity by compensating for the machining errors caused by tool deformation. Our approach experimentally establishes the direct correlation between cutting depth and machining error, and creates predictive models using mathematical functions. This method allows for the prediction of compensated cutting depths to obtain the desired cutting profiles, thereby maximizing the compensation of machining errors in the cutting process.

  • Ultraprecision machining and MEMS technology have been taken more and more important position in machining of microparts. Micro endmilling is one of the prominent technology that has wide spectrum of application field ranging from macro parts to micro products. Also, the method of micro-grooving using micro endmill is used widely owing to many merit, but has problems of precision and quality of products due to tool wear and tool fracture. This investigation deals with state monitoring using acoustic emission(AE) signal in the micro-grooving. Characteristic evaluation of AE raw signal, AE hit and frequency analysis for condition monitoring is presented. Also, the feature extraction of AE signal directly related to machining process is executed. Then, the distinctive micro endmill state according to the each tool condition is classified by the fuzzy C-means algorithm.

  • Recently, the advanced industries using micro parts are rapidly growing. The appearance of ultra-precision feed mechanism and the development of control system make it possible to process parts in sub millimeter scale by mechanical methods. Micro endmilling is one of the prominent technology that has wide spectrum of application field ranging from macro parts to micro products. So, micro stairs have been trying to cut by using high revolution air turbine spindle and micro-endmill, and studying for magnitude of cutting force. This investigation deals removal characteristics of burr generated by micro endmilling process. Also, decreasing of burr is significant problem in making smooth and precise parts in micro endmilling. In micro endmilling, the material removal rate(MRR) and cutting forces are very small. This paper presents an investigation on the machining characteristics for micro stairs by using ultrahigh-speed air turbine spindle in machining.

  • A multi-stage gear mold including gears of 2mm and 1.5mm diameter was designed and machined in this research for developing micro gear mold manufacturing technology with micro endmill. Mechanical shapes having differential micro teeth were analyzed to be formed as designed and processing conditions were optimized by analyzing machined surface chip and cutting force. Based on the results, a prototype of micro multi-stage gear mold was manufactured.

  • Magnetic abrasive polishing is one of the most promising finishing methods applicable to complex surfaces. Nevertheless this process has a low efficiency when applied to very hardened materials. For this reason, EP-MAP hybrid process was developed. EP-MAP process is expected to machine complex and hardened materials. In this research, deburring process using EP-MAP hybrid process was proposed. EP-MAP deburring process is applied to micro channel, thereby it can obtain both deburring process and polishing process. EP-MAP deburring process on the micro channel was performed. Through design of experiment method, error of height in this process according to process parameter is analyzed. When the level 1 parameter A(magnetic flux density) and level 2 parameter B(electric potential), C(working gap) and level 3 parameter D(feed rate) are applied in the deburring process using EP-MAP hybrid process, it provides optimum result of EP-MAP hybrid deburring process.

  • A cross drilling/milling Unit is an important mechanical part which is widely used in many kinds of machining tool, and various gear trains with good accuracy and reliability features are widely used in power transmission systems. A study on a novel power transmission optimization method for driving gear trains in cross drilling/milling units is presented in this paper. A commercial program for gear system simulation, Romax Designer, was used in this research to intuitively observe the gear meshing and the load distribution conditions on the gear teeth. We obtained the optimal modification value through comparing the results of repeated experiments. For validation, optimized gears were fabricated and then measured with a precision tester.

Analysis of Micro Machining Characteristics using End-milling and Its Applications (초소경 엔드밀링을 이용한 미세 가공특성 분석 및 응용가공)

  • Micro structures which are widely used at various fields are commonly fabricated by lithograph, etching and laser methods. Recently, with the emergence of micro tools and ultra-precision machine tools, fabrication of the micro structures obtained using end-milling are studied. However, there are some problems due to the diameter of the micro end-mill getting smaller below $100{\mu}m$. The micro run-out resulted from miniaturization of end-mills have influence seriously on accuracy of micro structures. The error of run-out with a tooling jig showed a decrease of about $9.3{\mu}m$. Furthermore, micro structures with width of $30{\mu}m$ could be applied through experiments of slot machining obtained using 30 and $50{\mu}m$ end-mill. Also, narrow angle structures with $30^{\circ}$ angle could be applied through analysis of machining acute angle structures. Based on basic experiments, micro fluidics channels and spiral patterns for air bearing were machined.

  • The trend of miniaturization has been applied to the research on micro rockets resulting in prototype rockets fabricated by MEMS processes. In this paper, the development of three-dimensional micro rockets using micro milling as well as the results of combustion and flight tests are discussed. The body of rocket was made of 6061 aluminum cylinder. The three-dimensional micro nozzles were fabricated on brass by micro endmill with 127${\mu}m$ diameter. Two different micro nozzles were fabricated, one with 1.0mm of throat diameter and the other with 0.5mm. The total mass of rocket was 7.32g and that of propellant was 0.65g. The thrust-to-weight ratio was between 1.58 and 1.74, and the flight test with 45 degree launch angle form the ground resulted in 46m-53m of horizontal flight distance

A Study on Micro Tool Deflection in Micro Endmilling Process (마이크로 엔드밀링 시 공구 변형에 관한 연구)

  • In this paper, the real shapes of micro tool deflection were observed. In micro endmilling process, micro tool deflection generates very serious problems in contrast to macro tool deflection. For analyzing the micro tool deflection, the trend of micro tool deflection was observed using real captured images in this paper. To get the real images of micro tool deflection, micro slot cutting processes were executed under cutting volume using micro endmill($Dia.\;200{\mu}m$) and real images of tool deflection were obtained during cutting processing by high-speed camera. Finally, the extent of tool deflection was calculated by the deflection angle according to cutting volume.

Experimental Investigations on Micro End-milling Cutting Characteristics Comparison and Tool Wear Behavior of AlN-hBN Composites Sintered by Hot-pressing (열간가압소결에 의해 제조된 AlN-hBN 복합재료의 마이크로 엔드밀링 절삭특성 비교와 공구마모에 관한 실험적 연구)

  • The objective of this study is to evaluate micro end-milling characteristics and tool wear behavior of AlN-hBN composites. First, AlN based composites with hBN contents in the range of 10 to 20vol% were prepared by hot-pressing. Vickers hardness and flexural strength of the prepared composite specimens were measured and compared according to the vol% of hBN variations. Then, cutting force variations were measured and analyzed using a tool dynamometer during the micro end-milling experiments; and machined surface shapes and roughness were investigated using a 3D non-contact type surface profiler. After micro end-milling, worn tools were investigated using a tool microscope and SEM images. From the experimental results, it can be observed that the cutting forces decreased, and surface qualities were improved with increasing hBN contents. At low content of hBN, tool chipping was observed; and tool wear rate decreased with increasing hBN contents. The results of this study insist that proper machining conditions, including tool wear behavior investigation, should be determined for the micro end-milling of AlN-hBN composites for its further application.
