A Study on Cold Forging Process Design of a Terminal Pin for High-Voltage Capacitors (고압콘덴서용 단자핀의 냉간단조 공정설계에 관한 연구)

  • A terminal pin, which is a part of high-voltage capacitors, has a plate-shaped head section with thickness of 0.8mm. The current manufacturing process, in which the head section is welded on the body part, has given wide deviations of part qualities such as geometrical accuracy, mechanical strength and electrical stability. In this study, a cold forging process sequence was designed in order to produce the terminal pin as one piece. The plate-shaped head section requires an upsetting in the lateral direction of a cylindrical billet, which is followed by a blanking process. The deformed geometry of the lateral upsetting, however, could not be predicted precisely by intuition since metal flows of an axial and a lateral direction of the cylindrical billet would occur simultaneously. Therefore, in this study, three dimensional finite element analyses were applied to the lateral upsetting process in order to determine a proper diameter and height of the cylindrical billet. Once the geometry of the initial billet was determined, intermediate forging processes were designed by applying cold forging guidelines and the designed process sequence was verified by two dimensional finite element analysis. In addition, cold forging tryouts were conducted by using a die set, which was manufactured based on the designed process and finally we found that the part qualities were improved by the proposed cold forging process.

  • Today the specific outputs of modern supercharger DI diesel engine for passenger cars reach values exceeding 50kw/1. By development of the articulated piston, specific output of up to 70kw/1 are sought. In doing so, peak cylinder pressure increases from the current 14-16MPa to 18-20MPa. The Articulated piston was composed Al cast skirt part and steel forged crown part. We have the target fer the design of forging process and die of the steel forged crown part. The design parameters of the forging process of the piston were obtained by the forging industry experiences and our experimental data and analysis result of finite element simulation. Especially, the design parameter of preform in blocker die was decided by finite element simulation using numerical package DEFROM3D. And also we can verify the design parameter by conducting visio-plasticity test using plasticine material. When we compared the results of analysis and experiment, a metal flow and load curve showed good agreement. Through this research, we could design optimal preform shape of articulated piston for this supercharged DI diesel engine.

Properties of a Helical Gear Due to the Manufacturing Process - Forged versus Machined Product (헬리컬기어 제조공정에 따른 특성 비교 -단조품과 기계가공품-)

  • Although high productivity is possible, cold forged helical gears have not been widely used due to difficulty in achieving mechanical properties as well as dimensional accuracy of the product. Confidence in the gear characteristics also is very important in heavy-duty gear applications. Therefore, the properties of forged gears must be compared to the properties of conventional machined gears. The properties might be different due to the different fabrication processes. In this study, machined and forged products both before and after heat-treated have been compared by measuring the residual stress and involute curve of the tooth. Characteristics of hardness and microstructure were also compared. Additionally, tooth fracture strength was compared for the heat-treated products. Moreover, the tooth strength and the fracture pattern were compared between the machined and forged gears. The forged gear showed decreased changes in residual stress and decreased changes in dimensions when compared to the machined gear before and after heat treatment. The forged gear was over 10% better than the machined gear in tooth strength.

  • In this study, elastoplastic finite element analysis with multi-body treatment was used to elucidate the mechanical phenomena occurring from pre-stressing of die-system. A finite element analysis model with detailed conditions is proposed. The effects of die pre-stressing slope on the circumferential components of the pre-stressed die inserts were evaluated. The role of tight fitting between the supporter and die case was also emphasized because it has a significant effect on the undesirable change in the target slope of machined inner surface of the die case around the die insert. The two mechanical problems include the one between die-insert and die case and the other between supporter and die case, and their correlation is minimized to establish the optimum design in the die structural design stage because it cannot be quantitatively controlled owing to various factors affecting the die structural behavior during die pre-stressing.

  • This paper deals with an automated computer-aided process planning and die design system by which designer can determine operation sequences even if they have a little experience in process planning and die design for axisymmetric products. An attempt is made to link programs incorporating a number of expert design rules with the process variables obtained by commercial FEM softwares, DEFORM and ANSYS, to form a useful package. The system is composed of four main modules. The process planning and the die design modules consider several factors, such as the complexities of preform geometry, punch and die profiles, specifications of available multi former, and the availability of standard parts. They can provide a flexible process based on either the reduction in the number of forming sequences by combining the possible two processes in sequence, or the reduction of deviation of the distribution on the level of the required forming loads by controlling the forming ratios. Especially in die design module an optimal design technique and horizontal split die were investigated for determining appropriate dimensions of components of multi-former die set. It is constructed that the proposed method can be beneficial for improving the tool life of die set at practice.

  • Two-dimensional solidification analysis during rheology forming process of semi-solid aluminum alloy has been studied. Two-phase flow model to investigate the velocity field and temperature distribution is proposed. The proposed mathematical model is applied to the die shape of the two types. To calculate the velocities and temperature fields during rheology forming process, the each governing equations correspondent to the liquid and solid region are adapted. Therefore, each numerical model considering the solid and liquid coexisting region within the semi-solid material have been developed to predict the defects of rheology forming parts. The Arbitrary Boundary Maker And Cell(ABMAC) method is employed to solve the two-Phase flow model of the Navier-Stokes equation. Theoretical model basis of the two-phase flow model is the mixture rule of solid and liquid phases. This approach is based on using the liquid and solid viscosity. The Liquid viscosity is pure liquid state value, however solid viscosity is considered as a function of the shear rate, solid fraction and power law curves.

Forging Process Technology as Observed in the Microstructure of a Hammer Scale Excavated from the Naju Bogam-ri Remains (나주 복암리 유적 출토 단조박편의 미세조직을 통한 단야 공정 기술체계 연구)

  • The microstructure of a hammer scale excavated from the Bogam-ri was examined in an effort to understand the iron technologies applied in the manufacturing of an iron forging process technology. The microstructures of oxide layer in the hammer scale were found to have crucial information about the ancient iron forging process treatment. The microstructure observed in the hammer scale can be distinguished by the forging process. First, the microstructure of the oxide layer in the hammer scale created by the forging process is Wstite (FeO) in the form of leaves. Latterly, the microstructure of the $W{\ddot{u}}stite$(FeO) in the hammer scale is observed to be in the form of a flat shape formed by a repeating forging process.

  • This paper proposed a new technology to control a path forging parts in limited narrow space of manufacturing process automation for smart factory. In the motion control, we adapted the obstacle avoidance technology based on ultrasonic sensors. The new motion control performance test for a mobile robot is experimented in narrow space environments. The travelling path control is performed by a fuzzy control logic. which plays a role for selecting an appropriate behavior in accordance with the situation in the vicinity of the mobile robot. Ultrasonic sensors installed at the front face of the mobile robot are used. In order to update the current position and heading angle of the mobile robot, a new approch is adapted. The reliability is illustrated by simulation and experiments.

  • In this paper, finite element analysis of an automatic five-stage precision cold forging process of a yoke, a steering part of a passenger's car, is conducted with emphasis on spring back analysis at the yoke-forming stage and its experimental verification is subsequently made. An elastoplastic finite element method with MINI-element technique employed for the analysis of the entire process is explained. There is emphasis that the thin film of material formed between the punch and die in the stage may result to some errors especially in elastoplastic finite element analysis of spring back due to frequent remeshing. The numerical robustness of the spring back analysis in regards to remeshing is hence shown first through investigation into its effect on the predicted spring back. Experimental measurement of displacement due to spring back is carried out for comparison with the predicted results, and they are in a qualitative agreement with each other.

  • Rotary swaging is a method of forging automotive drive shafts. In this paper, we propose a new two-hammer forging technique by applying the problem-solving approach TRIZ to improve the efficiency and productivity of the rotary swaging automation process. We will simplify the materials and hammers via the 3D modeling tool SolidWorks for high accuracy of a comparative analysis of existing and proposed methods under the same boundary conditions. In addition, we will compare the stress trends of the proposed model using ANSYS Workbench and verify the feasibility through a comparison of the simulation results using DEFORM. Relative to the existing method, the proposed method can decrease production costs and improve efficiency of the automation process by reducing the power source.
