  • This paper introduces the results of the development of a new mobile Digital DC-arc Welding Machine (DDWM). A simple PI controller is applied to the DDWM to control the output welding current tracking the constant setting current. Furthermore, a hot-start function, an anti-stuck function, a standby mode and an intelligential circuit breaker (ICB) are included in the DDWM. The DDWM increases welding quality and saves more power energy than a conventional welding machine. Because the DDWM is changed from ready mode into the standby mode automatically after 2 minutes interval from this unload start. Then the DDWM is changed into ready mode automatically since it is reused to weld. Mover, the DDWM increases welding qualify, productivity and reduces costs of welding. So, the DDWM can have a great of contribution to the mobile welding industries. The effectiveness of the DDWM was proven by the experimental results and durable test.

The Prevention of The Longitudinal Deformation due to Fillet Welding by using Induction Heating (고주파가열에 의한 Built-up재의 용접종굽힘 변형방지)

  • Longitudinal deformation is produced by fillet welding during the fabrication of built-up beams and decreases productivity and quality because it needs an extra correcting process. The deformation is caused by welding moment, which is the value multiplied the welding shrinking farce by the distance from the neutral axis. This welding moment can be offset by generating a moment in the same magnitude and in an opposite direction by induction heating. The location and quantity of the induction heating are decided via experiments and simple equations. This study, first, clarifies the creation mechanism of the longitudinal deformation with FEM analysis. Then, we presents the preventive method of this deformation by induction heating basing on the mechanism and verifies its validity through analysis and experiments.

  • Resistance spot welding has been widely used in the sheet metal joining processes because of its high productivity and convenience. In the resistance spot welding processes the size of molten nugget is a criterion to assess weld quality. Many research have founded on measuring weld nugget size at the same time monitoring welding process parameters such as dynamic resistance and electrode movement. With increasing demand of energy saving, many efforts were made to employ aluminum alloys that are lighter than steel and have relatively equivalent strength to steel in the automobile industry. In this paper, spot weldability of aluminum alloys for various welding conditions were examined by series of experiments. One of the 6000 series (Mg-Si) aluminum alloy, 6383-T4 was chosen, which is currently considered as a substitute for the galvanized steel. Dynamic resistance, electrode movement and corresponding nugget size were observed and compared to the case of steel. Finally, resistance spot welding of dissimilar material (galvanized steel-aluminum alloy) was attempted.

  • Generally, angle pieces at the corners of cargo tank of membrane type LNG carrier ship are manually welded, due to their various shapes and positions. In this study, a GTA welding robot system was developed in order to improve productivity, which consists of a 7-axis manipulator, a system controller, a GTA welding power source, and peripheral devices. The welding system is characterized by capabilities of welding corrugated work pieces as well as 90/135 degree linear work pieces, and controlling the entire weld cycle automatically. The developed system was field tested on actual work pieces and its performance was proven to be successful.

  • Many researches and projects are actively implemented in the academic world and industrial world in order to increase the productivity through changing utility layout. Effective layout makes the flow of parts and products go on wheels and helps labor forces and utilities to be used efficiently. In this study, we looked at effect on utility layout change through a case of a company making a fuel tank of vehicle in Korea. Due to the layout improvement, this company could have flowshop system on welding line, so the stock in line was decreased, checking the number of stock became easier than before and it was possible to evaluate exact cycle time per unit. Through not only confirming qualitative effect, but also checking quantitative effect such as UPH(Unit per Hour), we obtained the conclusion that the layout improvement increased the productivity.

  • The use of welding process has been increased for manufacture of machine, bridges, ships, gas facilities and so on together with development of welding technique. Accordingly, it has been needed to develop the welding methods considering higher productivity and safety design for manufacture of their welding structures. In this study, it was studied basically on characteristics of fatigue strength and fatigue life in full penetrated cruciform fillet weld zone in relation to material thickness, welding passes, loading direction and notch radius of toe zone. Most of fatigue failure occurred in toe zone of cruciform fillet weld joint. Fatigue strength and fatigue life are under the influence of stress concentration due to notch radius and flank angle of toe zone. The metal of toe zone annealed and diffused by multi-layer welding and acicular ferrite structure formed by the result improved fatigue strength and fatigue life.

  • Welding is one of the most important and popular joining techniques employed in structures. In spite of, weld designs depend on the rules and regulations. Moreover, the study to optimize a shape of welding joint not may be sufficient and systematic on the theoretical and experimental sides. Therefore, in this study, a computer program based on thermal elasto plastic theory is developed for optimizing(minimizing) shape of weld joints. By the results, study is made on the characteristics of the distributions of welding residual stresses and plastic strains, and their production mechanisms. Also, Various kinds of tests are carried out to find out mechanical characteristics due to shape of weld joints. As a result of this optimization(minimization) of weld joints, the productivity and the reliability will be improved.

Laser Welding Application in Car Body Manufacturing

  • Laser welding application for car body manufacturing has many advantages in the stiffness and the lightness of vehicle, the productivity of assembly line, and the degree of freedom in design. This presentation will express the innovation of car body manufacturing including parameter optimization, process modeling, and system integration. In this application the investment for systems was cut down dramatically by real time switching over the laser path between two welding stations. Points of technical discussion are as follows; optimization of parameters such as laser power, robot speed and trajectory, compact and useful design of jig & fixture to assure welding quality for 3 sheet-layer zinc-coated steel, system integration between 4㎾ Nd:YAG laser device and the other systems, on-line real time welding quality monitoring system, perfect safety standards for high power laser, minimization of consumption costs such as arc lamp, protective glass for optic, etc. This application was successfully launched mass production line in 2001. The laser-welded line of side panel consists of 122 stitches totally. And the length is about 2.4m.

  • Conventional projection welding systems suffer from lots of defective products caused by manual handling. In this paper, we introduce a projection welding system that performs automatic identification, welding and counting of components and products. The proposed system checks the existence and identifies placement of components to be welded by a vision camera. After welding of the components, it automatically updates product counts and dressing items. We show that the proposed welding system can reduce the defect rate and improve the productivity through experimental test with a existing system.

  • GMAW(Gas Metal Arc Welding) processes are usually used in industrial side in order to get its high productivity. But those are only adopted in the semi-automated welding equipment because of a lot of welding spatters. Many industrial robot actually percents from being engaged in the welding processes. The welding spatter problem of causes blocking them being a fully automated welding process.This study was carried out to investigate the optimal conditions for minimizing welding spatter generation at GMAW robot. The spatter can be significantly reduced below 2% of welding spatter generation at the following conditions ; First, below 18V at the wire-feed rate 2.0mm/min Second, below 23V at the wire-feed rate 3.6mm/min Third, below 24V at the wire-feed rate 5.5mm/min.
