A Study on the Welding Distortion Analysis According to Rib Height in Fillet Welding (필릿용접에서 리브높이에 따른 용접변형 해석에 대한 연구)

  • The welding distortion is caused by welding heat in the structures which are widely used in shipbuilding and automotive industries, thus many researchers have proposed such methods to control the welding distortion through trials and numerical studies. The welding distortion has been the main cause of low productivity due to the structural strength degradation, apparent flaw, additional deformation caused by the process followed the current assembly step, and the increase of correction workload. The deformation of fillet welding is investigated in this study, and the influence of the rib height on the welding distortion is verified through the actual experiment. And the numerical analysis model using the FE software MSC.marc for analysis of welding distortion is proposed.

A Study on the Buckling in Fillet Welds of Sheets (박판 필릿용접구조물의 좌굴변형에 관한 연구)

  • The structures distorted by welding have to be corrected. Since the correcting work needs a lot of costs and time, it is very important to minimize the buckling distortion due to welding of thin plate structure. Therefore the aim of this study is to investigate the effect of single bead on plate welding and fillet welding on the buckling distortion. In the single bead on plate welding, it was found that the welding speed and welding sequence were the most dominant factors on distortion. In the fillet welding, there were four typical buckling modes observed, and the welding sequence was the most influential factor on the buckling distortion. However typical distortion measuring method is not considered for the distortion correcting process costs of each buckling modes, therefore, in this study, the measuring method is developed to classify the buckling modes for torsion of specimen and buckling distortion depend on nodal point for the bead on plate welding specimen and fillet welds.

  • Welding distortion is a current issue in many industrial parts, especially for heavy industry such as shipbuilding, plant industry. The welding process has many processing parameters influencing welding angular distortion such as heat input power, welding speed, gas flow rate, plate thickness and the welded material properties, etc. In this work, the conventional local minimization concept was applied to find a set of optimum welding process parameters, consisted of welding speed, plate thickness and heat input, for a minimum angular distortion. An analytic solution for welding angular distortion, which is based on laminated plate theory, was also applied to investigate and optimize the welding process parameters. The optimized process parameters and the angular distortion for various parametric conditions could be easily found by using the local minimum concept.

  • General metal welding occurs distortion. Also, reducing distortion is required much cost. Therefore, the purpose of this study is optimization of welding conditions to reduce distortion in welding of monolithic rack housing for modular steering gear. Firstly, heat source for welding was chosen arc and laser. Secondly, it investigated optimizing welding conditions in bead welding by arc and laser heat source, and welding conditions in fillet welding was optimized with welding shapes. Finally, it was measured temperature distribution of welds by infrared camera and angle distortion in fillet welding. As a result, laser welding was superior to arc welding on distortion.

PLASTICITY-BASED WELDING DISTORTION ANALYSIS OF THIN PLATE CONNECTIONS

  • In autobody assembly, thin-wall, tubular connections have been used for the frame structure. Recent interest in light materials, such as aluminum or magnesium alloys, has been rapidly growing for weight reduction and fuel efficiency. Due to higher thermal expansion coefficient, low stiffness/strength, and low softening temperature of aluminum and magnesium alloys, control of welding-induced distortion in these connections becomes a critical issue. In this study, the material sensitivity to welding distortion was investigated using a T-tubular connection of three types materials; low carbon steel (A500 Gr. A), aluminum alloy (5456-H116) and magnesium alloy (AZ91C-T6). An uncoupled thermal and mechanical finite element analysis scheme using the ABAQUS software program was developed to model and simulate the welding process, welding procedure and material behaviors. The predicted angular distortions were correlated to the cumulative plastic strains. A unique relationship between distortion and plastic strains exists for all three materials studied. The amount of distortion is proportional to the magnitude and distribution of the cumulative plastic strains in the weldment. The magnesium alloy has the highest distortion sensitivity, followed by the other two materials with the steel connection having the least distortion. Results from studies of thin-aluminum plates show that welding distortion can be minimized by reducing the cumulative plastic strains by preventing heat diffusion into the base metal using a strong heat sink placed directly beneath the weld. A rapid cooling method is recommended to reduce welding distortion of magnesium tubular connections.

WELDING-INDUCED BUCKLING INSTABILITIES IN THIN PLATES

  • Welding-induced buckling distortion is one of the most problematic concerns in both design and fabrication of welded thin-plate structures. This paper deals with experimental and numerical results of the welding-induced longitudinal and/or buckling distortion occurring in welding of 6mm-thick AH36 high strength steel plates. Effects of the heat input and the plate size on the distortion were experimentally evaluated for square plates. Bead-on-plate welding was performed with the submerged arc welding process along the middle line of plate specimens. Experimental results showed that the longitudinal distortion made a single curvature in the plate, and the distortion magnitude along the weld centerline was proportional to the heat input and the plate size. The experimental results were used to examine the validity of the numerical simulation procedure for welding-induced distortion where the longitudinal distortion mode and magnitude were numerically quantified. Three-dimensional, large deformation, welding simulations were performed for selected weld models. Numerical results of the distortion mode and magnitude were in a good agreement with experimental ones. Depending on the presence of halting the distortion growth during the cooling cycle of welding, the condition discriminating buckling distortion from longitudinal distortion was established. Eigenvalue analyses were performed to check the buckling instability of tested plates with different sizes subjected to different heat inputs. The perturbation load pattern for the analysis was extracted from longitudinal inherent strain distributions. Critical buckling curve from the eigenvalue analyses revealed that the buckling instability is manifested when plate size or heat input increases.

Verification of Validity of Governing Factors in High Accurate Prediction of Welding Distortion (용접변형의 고정도 예측을 위한 지배인자의 정당성 검증)

  • The legitimacy of dominating factor in the high accuracy prediction of welding distortion was investigated for butt welding and fillet welding. When out-of-plane distortion was measured by the experiment objecting to butt welding, if tack welding was easily performed, the position of a neutral axis was variously changed by the irregularity. Then, there have been a case that out-of-plane distortion was generated in the unexpected direction. This case should be especially noted. New model for the experiment was proposed so as to solve this problem. As it was elucidated by the case of fillet welding, it was verified that the analysis should be carried out with satisfying the yield condition (especially at high temperature above 700 degree Celsius) and with closely simulating the penetration shape (heat input in weld metal) in order to solve the proposition that is the high accuracy prediction of welding distortion. It was confirmed that residual stress is highly predicted because welding distortion is highly predicted, too.

A Study on the Prediction of Welding Distortion of Vacuum Vessel during Fabrication Process (진공 용기 제작시 공정별 변형 예측에 관한 연구)

  • The purpose of this study is to clarify the transitional behavior and main factor of excessive welding distortion caused by fabrication process of STS 304 vacuum vessel having double curvature for the efficient quality control of vacuum vessel. In order to do it, the predictive equations of the welding distortion in simple weldment of vacuum vessel were established by conventional finite element analysis. And the principal factor controlling the welding distortion was identified by evaluating the welding distortion of vacuum vessel in each fabrication process with FEA and simplified thermo elastic method. Based on the results, the principal factors of distortion of vacuum vessel were clarified as angular distortion and transverse shrinkage which are a source of excessive out-of plane distortion in the double curved vacuum vessel. It was expected that the FE analysis results of this study could contribute to establish the proper control method of welding distortion for double curved vacuum vessel.

Evaluation of Buckling Distortion for the Thin Panel Welded Structure According to Welding Processes (박판 패널 용접부의 용접 기법에 따른 좌굴 변형에 관한 연구)

  • The purpose of this study is to propose the proper fillet welding process for preventing the buckling distortion in thin panel welded structure. In order to do it, a heat input model for laser hybrid welding process was developed using FEA and experiment. The principal factors controlling the angular distortion and longitudinal shrinkage force caused by FCA and laser hybrid welding were identified as the welding heat input and weld rigidity using FEA. The predictive equations of angular distortion and longitudinal shrinkage force for each welding process were formulated as a function of the principal factors proposed. With the predictive equations, the buckling distortion at the thin panel welded structure with welding process was evaluated and compared using nonlinear buckling analysis and STEM(simplified thermo elastic method). Based on the results, the best way to prevent the buckling distortion at the given welded panel structures was identified as an intermittent FCA welding.

Trail Rolling Method for Control of Buckling Distortion in AA5083 GMA Butt Weldment

  • This study deals with the proper conditions of the trail rolling method (TRM) for the prevention of the buckling welding distortion at the AA5083 GMA butt weldment. For it, the effect of the working conditions of TRM including the rolling depth and the rolling distance between the welding torch and the roller on the longitudinal welding shrinkage force of the weldment was evaluated by using 3 dimensional thermo-mechanical FE analyses. The longitudinal welding shrinkage force inducing the buckling welding distortion at the GMA butt weldment was mitigated with an increase in the rolling depth and the rolling distance between the welding torch and the roller. Based on the results, the proper conditions of trail rolling method were established to reduce the longitudinal welding shrinkage force of the GMA butt weldment to below the critical value corresponding to the bucking distortion.
