In autobody assembly, thin-wall, tubular connections have been used for the frame structure. Recent interest in light materials, such as aluminum or magnesium alloys, has been rapidly growing for weight reduction and fuel efficiency. Due to higher thermal expansion coefficient, low stiffness/strength, and low softening temperature of aluminum and magnesium alloys, control of welding-induced distortion in these connections becomes a critical issue. In this study, the material sensitivity to welding distortion was investigated using a T-tubular connection of three types materials; low carbon steel (A500 Gr. A), aluminum alloy (5456-H116) and magnesium alloy (AZ91C-T6). An uncoupled thermal and mechanical finite element analysis scheme using the ABAQUS software program was developed to model and simulate the welding process, welding procedure and material behaviors. The predicted angular distortions were correlated to the cumulative plastic strains. A unique relationship between distortion and plastic strains exists for all three materials studied. The amount of distortion is proportional to the magnitude and distribution of the cumulative plastic strains in the weldment. The magnesium alloy has the highest distortion sensitivity, followed by the other two materials with the steel connection having the least distortion. Results from studies of thin-aluminum plates show that welding distortion can be minimized by reducing the cumulative plastic strains by preventing heat diffusion into the base metal using a strong heat sink placed directly beneath the weld. A rapid cooling method is recommended to reduce welding distortion of magnesium tubular connections.
Today, implementation of the defect detection in laser welding has been researched for a long time, but most studies have been made around thin plate within $1{\sim}3mm^t$. Therefore, this study was measured and analyzed light emission signals of the induced plasma in $CO_2$ laser lap welding of $6mm^t$ Zn primer-coated steel, and based on this analysis, research made an investigation into possibility of monitoring in thick plate welding. It was been analyzing the measured signals by RMS and FFT processing, as a results, we were able to confirm definite difference of two signals between humping bead and sound bead. Thus, possibility of real time monitoring in $CO_2$ laser lap welding verified experimentally.
Recently, smaller and lighter products have become of interest in industry applications that increasingly demand thin plate joints of thickness 1.0 mm or less using friction stir welding. In this study, high frequency spindles that run at 3,500-6,500 rpm are introduced for thin friction stir-welded plates. Weldability tests are performed for the butt-joint method of Al5052-H32 alloy of 1.0 mm thickness under 3,500-6,500 rpm spindle revolution with 250-400 mm/min feed speed. An optical microscope was used to analyze the bid structure of the welded zone and stir zone. The tensile-strength and hardness of the welded zone were then measured.
A laser line welder using a solid-state laser (Yb:YAG) has been manufactured for joining ultra-thin cold-rolled steel coils in steelworks. The coils to be welded primarily range from 0.15 to 0.3 mm in thickness and 800 to 1,100 mm in width. Because the steel plate is extremely thin, it is very important to control the stop positions of the clamp at cutting and welding points. In this study, both hydraulic proportional control valves and LVDT sensor embedded cylinders were used to precisely control and monitor the positions of clamps with complementary stoppers. As a result, the positions could be controlled within an error of ${\pm}30{\mu}m$. Erichsen cupping tests on the welded joints show that the Erichsen index ranges from 4.4 to 4.6 mm. Furthermore, the tensile strength of welding points is comparable to that of the base metal.
This paper presents a numerical analysis method for predicting welding-induced deformation and buckling in ship block with thin plates. The numerical method is particularized on evaluating buckling distortion induced by welding. There are two steps in the numerical analysis model. One is to solve the eigenvalue problem of welded structure by elastic buckling analysis, and the other is to solve the welding-induced buckling distortion of welded structure by post-mechanical analysis. Equivalent force method was used for considering the shrinkage force by welding in the analysis model.
Since new types of vehicles or structures made from thin aluminum alloy are under rapid development and some products are already on the market, welding of aluminium sheet is increasing. MIG(Metal Inert Gas), MIG-Pulse, TIG(Tungsten Inert Gas) welding are the typical Ai welding. MIG welding has the advantage of high speed, but it is difficult to apply to the thin plate, because of bum-through by the high heat input and spatter. MIG-Pulse welding can weld without spatter and burn-through, but when the gap exists at the welding joint, there is quite a possibility of bum-through. TIG welding is difficult to weld at a high speed. AC Pulse welding alternates between DCEP(Direct Current Electrode Positive) and DCEN(Direct Current Electrode Negative). DCEN is higher wire melting rate than DCEP, while lower temperature of droplet than DCEP. In AC Pulse welding, far fixed welding current, wire melting rate increases as the EN ratio increases. For fixed wire feed rate, welding current decreases as the EN ratio increases. Because of these features, the temperature of droplet, the depth of penetration, the width of bead decrease and the reinforcement height increases as EN ratio increases, and these are able to weld at a high speed, lower heat input. It is the purpose of this study that design of AC pulse current waveform for MIG welding of Al sheet and estimation of output characteristic.
The stability of a thin plate structure is very crucial problem which results buckling. Because the buckling strength of thin plates is lower than the yield strength of the material, reinforcement plate must be used to increase the buckling strength. And, in this case, spot welding is commonly used, however, the spot welded joints are practically designed by experimental decisions, so it is Inefficient and has the risks of buckling demolition. In this study, two parameters, such as the area ratio and the distance ratio of spot welding which have influence on the buckling strength, should be chosen. Under compressive and shearing load, the effect of two parameters on the critical stress is discussed.
As is well appreciated, welding is the most important fundamental process in manufacturing marine structures. However, weld-induced deformation is inevitable because of the non-uniform distribution of temperature during welding. The deformation caused by welding is one of the principal obstacles in enhancing the productivity in the manufacturing procedure for marine structures. This should be much more seriously considered in the case of the thin blocks found in a ship with multi-deck structures. This paper is concerned with the deformation control of thin panel blocks by applying intermittent welding to fillet welding. In order to investigate the quantitative effect of the intermittent welding, a thermo elasto-plastic analysis was carried out with various welding pitches and plate thicknesses. Welding tests were also carried out to show the validity of the present thermo-elasto-plastic analysis. Numerical analysis results showed good agreement with those of the welding tests. As far as the present numerical results are concerned, it has been seen that a more than 50% reduction in angular distortion can be achieved by applying the intermittent welding because of the low heat input.
