Development of Aerospace Components Forming Technology using Superplasticity and Diffusion Bonding Characteristic (초소성 및 확산접합을 이용한 우주항공 부품 성형기술 개발)

  • In this paper, a near net shape technology using superplasticity and diffusion bonding characteristics was presented for application to various components of aircraft and missiles. Due to these special characteristics of some aerospace alloys, it is possible to produce complex components to shape very near final dimension with enhanced design freedom, reduced material usage, and overall saving of weight and cost. The high pressure vessel for a space launcher was fabricated with Ti-6Al-4V alloy by superplastic forming and diffusion bonding process and the failure characteristics are compared with conventionally fabricated vessel spin formed and TIG welded. The structural integrity of the superplastic forming and diffusion bonding process was successfully demonstrated.

Superplastic Deformation in the Low Stress Region

  • Superplastic alloys generally exhibit a three-stage sigmoidal variation of stress (f) with strain rate (s), the stages being named region 1, 2 and 3 according to the increasing order of stress or strain rate. In the recent years, two different types of papers have been published on the plastic deformation of Zn-22% Al eutectoid in region Ⅰ differing in strain-rate sensitivity m (= dln f/dln s). In this paper, the data of the two groups have been analysed by applying Kim and Ree's theory of superplastic deformation. (1) We obtained the parametric values of $X_{gj}/{\alpha}_{gj}\;and\;{\beta)_{gj}$ (g: grain boundary, j = 1,2 indicating flow units) appearing in Kim and Ree's theory [Eq. (2a)]. (2) It was found that the value of $X_{g^2}/{\alpha}_{g^2}$ is small for the group data with small m, i.e., ${\alpha}_{g^2}$, which is proportional to the size of flow unit g2, is large whereas ${\alpha}_{g^2}$ is small for the groups data with large m, i.e., the size of the flow unit g2 is small. In other words, the two types of behavior occur by the size difference in the flow units. (3) From the ${\beta}_{gj}$ value, which is proportional to the relaxation time of flow unit gj, the ${\Delta}H_{gj}^{\neq}$ for the flow process was calculated, and found that ${\Delta}H_{g^2}^{\neq}$ is large for the group data with small m whereas it is small for the group data with large m. (4) The flow-unit growth was studied, but it was concluded that this effect is not so important for differentiating the two groups. (5) The difference in ${\alpha}_{g^2}$ and in the growth rate of flow units is caused by minute impurities, crystal faults, etc., introduced in the sample preparation.

Powder extrusion with superplastic Al-78Zn powders for micro spur gears (초소형 스퍼기어 제조를 위한 초소성 Al-78Zn 분말 압출)

  • This study was designed to fabricate the micro-electro-mechanical systems (MEMS) parts such as micro spur gears using hot extrusion of gas atomized Al-78Zn powders. For this purpose, it is important to develop new methods to fabricate micro-dies and choose suitable extrusion conditions for a micro-forming. Micro-dies with Ni were fabricated by LIGA technology. LIGA technology was capable to produce micro-extrusion dies with close tolerances, thick bearing length and adequate surface quality. Superplastic Al-78Zn powders have the great advantage in achieving deformation under low stresses and exhibiting good micro formability with average strain rates ranging from $10^{-3}$ to $10^{-2}\;s^{-1}$ and constant temperatures ranging from 503 to 563K. Al-78Zn powders were compacted into a cylindrical shape (${\Phi}3{\times}h10$) under compressive force of 10kN and, subsequently, the compacted powders were extruded at 563k in a hot furnace. Micro-extrusion has succeeded in forming micro-gear shafts.

구형 압력용기의 초소성 성형 공정에서 두께변화 예측에 관한 이론해석

  • When superplastic forming process is employed in manufacturing spherical pressure vessel, the thickness and spherical profile are not constant and varies during the forming process. In the current study, theoretical analysis for the prediction of thickness change was carried out under the consideration of membrane theory which has been employed in Kuglov et. al.'s study. Then the thickness of initial blank to obtain the required thickness at the final forming step, the time vs. pressure profile which yields uniform deformation in blank, and the thickness distribution according to the position at each forming step have been determined. The employed model and the developed analytical code were verified throughout comparing the theoretical predictions at each forming stage with the experimental results shown in literature.
