Effect of temperature and blank holder force on non-isothermal stamp forming of a self-reinforced composite

  • Composite materials are rapidly gaining popularity as an alternative to metals for structural and load bearing applications in the aerospace, automotive, alternate energy and consumer industries. With the advent of thermoplastic composites and advances in recycling technologies, fully recyclable composites are gaining ground over traditional thermoset composites. Stamp forming as an alternative processing technique for sheet products has proven to be effective in allowing the fast manufacturing rates required for mass production of components. This study investigates the feasibility of using the stamp forming technique for the processing of thermoplastic, recyclable composite materials. The material system used in this study is a self-reinforced polypropylene composite material (Curv$^{(R)}$). The investigation includes a detailed experimental study based on strain measurements using a non-contact optical measurement system in conjunction with stamping equipment to record and measure the formability of the thermoplastic composites in real time. A Design of Experiments (DOE) methodology was adopted to elucidate the effect of process parameters that included blank holder force, pre heat temperature and feed rate on stamp forming. DOE analyses indicate that feed rate had negligible influence on the strain evolution during stamp forming and blank holder force and preheat temperature had significant effect on strain evolution during forming.

PAM-STAMP를 이용한 박판성형성 및 소성변형 특성에 관한 연구 (A Study on the Sheet Metal Forming and the Plastic Deformation Characteristic by Using PAM-STAMP)

  • In this paper the forming simulation of circular bulge by using PAM-STAMP has been performed to estimate the sheet metal forning and the plastic deformation characteristic of circular bulge. The uniaxial tension tests adn bulge tests are carried out for studying the forming characteristics of materials, and also Moire experiment are carried out for measuring the radius of curvature of the bulge and the polar compressive thickness strain. In order to compare the simulation results with the experiment and Hills theory, the relationships between redius of curvature adn polar height of the bulge, between hydraulic pressure and polar height, and between polar compressive thickness strain and polar height, are used. According to this study, the results of simulation and Hills theory are good agreement to the experiment. So, the results of simulation by using PAM-STAMP and Hills theory will give engineers good information to assess the formagbility and plastic deformation characteristic of hydraulic circular bulge test.

  • Using a new dynamic-explicity program SAIT_STAMP the analysis of forming a front door panel is presented. The analysis consists of 7 processes including drawing trimming flanging and springback. From the analysis results it is shown that adaptive refinement scheme and robust trimming algorithm enable SAIT_STAMP to simulate the multi-stage forming of automotive parts with large and complex geometry.

  • 본 연구에서는 다관절 로봇 암을 활용한 열 성형 공정을 통해 열가소성 복합재 부품을 개발하였다. 유한요소해석을 기반으로 로봇 암이 적용된 고속 열 성형 공정의 최적 공정 변수를 도출하였고, 이를 기반으로 실제 제작 공정을 통해 공정 변수를 구체화하였다. 제작된 부품과 유한요소해석 간의 두께 균일성, 주름 분포를 비교하였고, 이를 통해 유한요소해석의 타당성을 입증하였다. 또한, 제작된 복합재 부품의 성형성을 평가하기 위해 결정화도와 기공률을 측정하였고, 그 결과 우수한 성형성을 보인 것으로 평가하였다. 이에 따라 본 연구는 로봇 암기반의 고속 열 성형 공정을 통한 공정 확립과 이를 통한 복합재 구조의 제작 가능성을 확인하였다.

  • 본 연구에서는 유한요소법(FEM)에 기반한 CF/PEKK 열가소성 복합재 고속 열 성형 해석을 수행하였고 제작 공정을 예측 및 검증하였다. 대표적인 L 형 구조물 모델에 대해 트리밍 여유에 따른 성형성을 응력, 두께, 주름분포를 분석하였다. 그 결과, 블랭크의 트리밍 여유가 증가할수록 구조물의 성형성이 향상하는 것을 확인하였다. 특히 두께 및 주름 분포 측면에서 해석 모델과 실험 결과를 비교하여서 고속 열 성형 모델의 타당성을 검증하였다. 제작된 구조물은 시차 주사 열량 분석법 및 이미지 분석법을 통해 결정화도와 기공률이 측정되었다. 제작된 열가소성 구조물의 전 영역 기공률은 평균 0.75%, 결정화도는 약 21%로 항공기에 적용 가능한 수치로 평가되었다. 따라서 본 연구를 토대로 열가소성 복합재 고속 열 성형 공정에 대해 효과적인 예측이 가능할 것으로 판단된다.

  • PAM-STAMP is a widely used program which deals with press forming analysis. A blanking used in the press process depends on the experience of the workers. Thus it causes some waste material and demands a lot of time and many costs at the manufacturing mold. So we need to optimize of the blanking size.   • Microcontact printing (uCP) of alkanethiols on gold was the first representative of soft-lithography processes. This is an attempt to enhance the accuracy of classical to a precision comparable with optical lithography, creating a low-cost, large-area, and high-resolution patterning process. Microcontact printing relies on replication of a pattered PDMS stamp from a master to form an elastic stamp that can be inked with a SAM solution(monolayer -forming ink) using either immersion inking or contact inking. The inked PDMS stamp is then used to print a pattern that selectively protects the gold substrate during the subsequent etch.

유한요소법에 의한 타원 판넬의 성형성에 관한 연구 (A Study on the Formability of Ellipse Panel by Finite Element Method)

  • In this paper the forming simulations of ellipse bulge have been researched by using $PAM-STAMP_{TM}$ to estimate the sheet metal forming and the plastic deformation characteristic of ellipse bulge. Thin elliptical diaphragms of brass, copper, aluminum, and mild steel are bulged in elliptical dies having aspect ratios of 1.33 and 2. In order to compare the simulation results with the experiment and ellipse bulge's theory derived by using Johnson and Duncan's theory, the relations of hydraulic pressure and polar height, polar thickness strain and polar height, were compared. According to this study, the results of simulation and ellipse bulge's theory derived by using Johnson and Duncan's theory, and the bursting pressure and the bursting polar height are good agreement to the experiment. So, the results of simulation by using $PAM-STAMP_{TM}$ and the ellipse bulge's theory will give engineers good information to make assessment the formability and plastic deformation characteristic of hydraulic ellipse bulge test.

  • In order to analyze stamping processes and to select optimum material properties of sheet steels for customer lines, 3-dimensional finite element analysis software were used. Commercial explicit finite element code, PAM-STAMP, was able to simulate 3-dimensional press formed parts with good accuracy and gave some useful results by orthogonal array experiments. Deformation of draw-bead were predicted by ABAQUS accurately, so that material selection for those parts by simulation were possible.
