  • Employing the TRIZ problem solving technique, a hybrid-type center plate for the molten carbonate fuel cell(MCFC) was developed for the purpose of improving gas sealing and maintenance. The manufacturing method of the hybrid-type center plate was divided into a trimming operation and a two-step bending process. In the latter, a modified punch shape was used to reduce springback. Using finite element(FE) simulations, bending stresses in the thickness and the in-plane directions were computed and the bending conditions were optimized. The optimized results of the two-step bending process were used as a basis for the design of the trimming process of the hybrid-type center plate. Finally, the external manifold-type center plate and the hybrid-type center plate were fabricated using a die set that accounts for the optimized conditions. It was found that the numerical simulation results were in good agreement with the experiments.

  • Implicit finite element analysis of the flat surface-straight edge hemming process is performed by using a commercial code ABAQUS/Standard. Methods of finite element modeling for springback simulation and contact pair definition are discussed. An optimal mesh system is chosen through the error analysis that is based on the smoothing of discontinuity in the state variables. This study has focused on the investigation of the influence of process parameters in flanging, pre-hemming and main hemming on final hem quality, which can be defined by turn-down, warp and roll-in. The parameters adopted in this parametric study are flange length, flange angle, flanging die corner radius, face angle and insertion angle of pre-hemming punch, and over-stroke of pre-hemming and main hemming punches.

  • In case high strength steels are applied for press-formed automotive parts, it is very difficult to secure forming accuracy due to large springback compared to moderate strength steels. In this study, a repetitive step-wise forming analyses based on secant method was proposed as the die design method for mandrel(bending tool) for the 2-axis bending equipments. A bending die with circular mandrel was designed for the DP780 blow motor case of which diameter and thickness are 70.8mm and 2.0mm respectively. Forming tests were performed to verify the validity of established die design and the results were compared with that of conventional HGI(Hot galvanized iron steel) blow motor case. For additional improvement in forming accuracy, an elliptical mandrel was proposed and its validity was verified using forming analyses based on secant method.

  • While tube bending is a conventional forming technique, it is still used to make curved products for load-bearing members or aesthetically pleasing parts in various manufacturing industries such as automotive, aerospace, and others. Whole or local deformation of the final product such as springback, distortion, or local buckling are of interest in metal forming or precision manufacturing. In this paper, the factors affecting the cross-sectional deformation are explored. A 5-axis stretch bending machine was used for two-dimensional bending with extruded AA6082-T4 rectangular tubes. Three different bending sequences were employed: stretch before bending, stretch after bending, simultaneous bending and stretch. Furthermore, by considering both the stretch and bending angle, cross-sectional deformation was also analyzed. It was observed that employing stretch bending techniques can effectively reduce cross-sectional deformation and contribute to overall quality enhancement. Through this study, it was revealed that these factors have an impact on the cross-sectional deformation of the tubes.

  • In this study, the deformation of materials was measured using the video and tracking API of OpenCV. Circular markers attached to the material were selected the region of interests (ROIs). The position of the marker was measured from the area center of the circular marker. The position and displacement of the center point was measured along the image frames. For the verification, tensile tests were conducted. In the tensile test, four circular markers were attached along the longitudinal and transverse directions. The strain was calculated using the distance between markers both in the longitudinal and transverse direction. As a result, the stress-strain curve obtained using machine vision is compared to the stress-strain curve obtained from the DIC results. RMSE values of the strain from the machine vision and DIC were less than 0.005. In addition, as a measurement example, a bending angle and springback measurement according to bending deformation, and a moving position measurement of a punch, a blank holder, and a die by time change were performed. Using the proposed method, the deformation and displacement of the materials were measured precisely and easily.

  • Hydro-forming technology has spread dramatically throughout automotive industry over the last 20 years. This technology has many advantages for automotive applications in terms of better structural integrity of the parts, lower cost from fewer parts, material savings, weight reduction, lower springback, improved strength, durability, and design flexibility. In this study, various simulation technologies were developed to investigate the formability of hydro-forming components. Through this technology, to establish the effective forming process for appropriate components design, the bending process, pre-forming process, die closing process, etc. were considered for good forming. This paper proposes the forming amount, section length (corresponding to the hydro-forming press capacity), and minimum curvature (curvature effect evaluation according to the hydro-forming pressure) among the considerations in the design of the hydro-forming part. In addition, a design method is proposed for hydro-forming molding by carrying out cross section analysis of a real sub-frame part for automobiles. The effects of pre-bending, axial feed, hydraulic pressure, press load, and friction among the hydro-forming process parameters were analyzed. Therefore, whether these processes are necessary factors for hydro-forming were examined.

  • The biggest topics in the automobile industry are light weightening and fuel efficiency improvement. There's a lot of research going on. It is focused on light weight materials. Light weight material is seen as the best way to reduce fuel consumption and to solve the problem of environmental pollution and resource depletion. For the light weight materials, new materials such as aluminum, magnesium, and carbon-hardening materials can be found. Research on the joining techniques of dual materials, improvement of material properties by improving the method of manufacture of existing materials, and studies on ultra-high strength steel sheets are expected to take up the most weight in lightweight materials. As the strength of the ultra-high strength steel sheets increases during forming, it is difficult to obtain dimensional precision due to the increase in elastic restoring force compared to mild or high strength steel sheets. Spring back is known to be affected by a number of factors due to poor plastic molding, and can be divided into the effects of the material spraying and the process. The study on the plasticitic variables were studied as plasticitic factors that can be controlled by a part company. Tensile testing of ultra-high strength materials was conducted to derive properties for plasticitic analysis and to analyze spring back with two factors controlling the height of the bead and blank holding force by adding tensile force and controlling the flow rate.

  • The hydroforming technology has been spreaded dramatically in automotive industry last 10 years. Itmay cause many advantages to automotive applications in terms of better structural integrity of the parts, lower cost from fewer part count, material saving, weight reduction, lower springback, improved strength and durability and design flexibility. In this study, the whole process of rear sub-frame parts development by tube hydroforming using steel material having tensile strength of 440MPa grade is presented. At the part design stage, it requires feasibility study and process design aided by CAE (Computer Aided Design) to confirm hydroformability in details. Effects of parameters such as internal pressure, axial feeding and geometry shape in automotive rear sub-frame by hydroforming process were carefully investigated. Overall possibility of hydroformable sub-frame parts could be examined by cross sectional analyses. Moreover, it is essential to ensure the formability of tube material on every forming step such as pre-bending, preforming and hydroforming. In addition, all the components of prototyping tool are designed and interference with press is examined from the point of geometry and thinning.

  • There are about 10 motors for tile actuator of the automation system in an auto-mobile recently. The performance of the motor-case is much related to the noise and the vibration of an auto-mobile Multi-Forming process is so much the better than existing deep-drawing or Multi-step forming by press by less cost, installation and staff. But there isn't the specific and general process design, so we aren't good at competition. So in the first step, I want to study about the core design for the multi-forming process. We can access by the elasto-plastic theory and the finite element method, and we use a commercial package of the Deform-2D and, Deform-3D which is based on three-dimensional elasto-plastic finite element, evaluated propriety oi the package. The evaluation of the package propriety was simulated by simple bending example. It was found the elasto-plastic theory was mostly in agreement with the simulation. We proposed that three type of section for the core and analyzed by finite element method (Deform-2D). We can get the best result with the ellipse type core. Then we apply the result of the preceding analysis to the finite element method (Deform-3D). In 3D-finite element analysis, we can get the result of 8/100mm-roundness. This result can help the improvement of the multi-forming process.

  • This study was carried out through scanning electron microscopy to elucidate the mechanism of thickness swelling in wood particle-polypropylene composite which is a typical way of using wood and plastic materials. For this purpose, control particleboards and nonwoven web composites from wood particle and polypropylene fiber formulations of 100:0, 70:30, 60:40, and 50:50 were manufactured at target density levels of 0.5, 0.6, 0.7, and 0.8 g/cm3. Their water absorption and thickness swelling were tested according to ASTMD 1037-93 (1995). To elucidate thickness swelling mechanism of composite through the observation of morphological change of internal structures, the specimens before and after thickness swelling test by 24-hour immersion in water were used in scanning electron microscopy. From the scanning electron microscopy, thickness swelling of composite was thought to be caused by the complicated factors of degree of built-up internal stresses by mat compression and/or amount of wood particles encapsulated with molten polypropylene fibers during hot pressing. In the composites with wood particle contents of 50 to 60% at target densities of 0.5 to 0.8 g/cm3 and with wood particle content of 70% at target densities of 0.5 to 0.7 g/cm3, thickness swellings seemed to be largely dependent upon the restricted water uptake by encapsulated wood particles with molten polypropylene fibers. Thickness swelling in the composite with wood particle content of 70% at target density of 0.8 g/cm3, however, was thought to be principally dependent upon the increased springback phenomenon by built-up internal stresses of compressed mat.
