A 2-dimensional FEM/GEM program was developed for analyzing forming processes of an arbitrarily shaped draw-die, in which plane strain condition is assumed and linear line elements are employed. FEM formulation adopted a new algorithm for solving force equilibrium as well as non-penetration condition simultaneously. For the case of numerical divergence at nearly final forming stages and the initial guess in Newton-Raphson iterations, geometric force equilibrium method(GEM) is also introduced. The developed program was tested with the simulation of stamping processes of automotive bonnet inner pannel in order to verify the usefulness and validity of FEM/GEM formulation.
This paper is concerned with the process sequence design of longneck flange forming by using cold extrusion with thick hollow pipe. The conventional hot forming process to produce a longneck flange is investigated by thermo-viscoplastic finite element method to observe the metal flow in detail and evaluate design requirements. Based on the results of simulation of the current hot forming process, design strategy for improving the process sequence are developed using the thick hollow pipe. The main goal is to obtain an appropriate improved process sequence which can produce the required product most economically without tensile cracking, workpiece buckling, and overloading of tools. Newly process condition such as semi-die angle, reductio ratio of cross-sectional area of axisymmetrical extrusion process. The final designed process can provide very useful guidelines to other flange forming industries.
In this study, design technology of a non-mechanical flow meter using fluidic oscillation generated during the fluid flow in the chamber was investigated. To with respect to design a splitter, which is the most important factor in fluid oscillation, a transient flow simulation analysis was performed for three types of shapes and changes in inlet flow velocity. The oscillation characteristics with respect to the time in each case were compared, and it was confirmed that the SM03 model was the best among the presented models. In addition, the FFT analysis of the fluid oscillation results for the SM03 model was used to obtain a linear correlation between the flow velocity change and the maximum frequency, and a frequency of 20.957 (Hz/m/s) per unit flow velocity was obtained. Finally, injection molding simulation and molding experiment of the chamber with the designed splitter were performed.
Plastic containers which provides the opportunity to reduce transportation costs are lighter and less brittle than glass containers. As a results, efforts to replace glass with plastic are ongoing. The blow molding method is a typical approach in producing plastic containers. Single-stage injection blow molding (ISBM) is one of the blow molding methods. However, the difficulty in controlling the temperature during the injection molding process is considered its main disadvantage. In this study, ISBM process analysis of relatively thick walled containers such as cosmetic containers is carried out. The initial temperature distribution of the preform is deemed to be the most influential factor in the accuracy of blow molding for the thick vessel. In order to accurately predict this, all heat transfer processes of the preform are considered. The validity of this analytical procedure is verified by comparing the cross-sectional thickness with the actual product. Finally, the validated analytical method is used to evaluate the factors affecting the thickness of the final molded part. The ISBM analysis technique for thick walled vessels developed through this study can be used as an effective predictor for preform design and blow process.
Fluid jet polishing is a method of jetting a fluid to polish a concave or free-form surface. However, the fluid jet method is difficult to form a stable polishing spot because of the lack of concentration. In order to solve this problem, MR fluid jet polishing system using an abrasive mixed with an MR fluid whose viscosity changes according to the intensity of a magnetic field is under study. MR fluid jet polishing is not easy to formulate for precise optimal conditions and material removal due to numerous fluid compositions and process conditions. Therefore, in this paper, quantitative data on the factors that have significant influence on the machining conditions are presented using various simulations and the correlation studies are conducted. In order to verify applicability of the fabricated MR fluid jet polishing system by nozzle diameter, the flow pattern and velocity distribution of MR fluid and polishing slurry of MR fluid jet polishing were analyzed by flow analysis and shear stress due to magnetic field changes was analyzed. The MR fluid of the MR fluid jet polishing and the flow pattern and velocity distribution of the polishing slurry were analyzed according to the nozzle diameter and the effects of nozzle diameter on the polishing effect were discussed. The analysis showed that the maximum shear stress was 0.45 mm at the diameter of 0.5 mm, 0.73 mm at 1.0 mm, and 1.24 mm at 1.5 mm. The cross-sectional shape is symmetrical and smooth W-shape is generated, which is consistent with typical fluid spray polishing result. Therefore, it was confirmed that the high-quality surface polishing process can be stably performed using the developed system.
Among the most of manufacturing process, plastic deformation method offers a significant advantage in productivity and enable mass production with controlled quality and low cost. From the point of view, micro forming is a well suited technology in manufacturing very small metallic parts, in particular for mass production, as they are required in many industrial products. Meanwhile, Al 5083 superplastic alloy with very small grains has a great advantage in achieving micro deformation under low stress due to its relatively low strength at a specific high temperature range. This paper describes the micro formability of Al 5083 superplastic alloy and its application to die forging of micro patterns. Micro formability tests of Al 5083 superplastic alloy were carried out with the specially designed micro forging system by using V-grooved micro dies and pyramidal dies made of (100) silicon. With these dies, micro forging was conducted by varying the applied load, material temperature and forging time The micro formability of Al 5083 superplastic alloy was evaluated by comparing $R_f$ value, where $R_f\;=\;A_f/A_v$ ($A_v$ : cross-sectional area of the flowed metal, $A_v$ : cross sectional area of V-groove). The micro formability of 3 dimensional Patterns was also evaluated using Pyramidal type micro dies.
This paper has developed a forging process for conical shells for making aluminum cylindrical large shells. An incremental forging process was applied to reduce forging loads and die cost. The preform is designed based on the crosssectional area of the final forged shape. Inner diameter of the preform for mandrel forging is constant, and outer diameter is conical so that it matches the cross-sectional area of the product. However, simulation confirmed that the larger diameter is smaller than predicted and the length is larger than predicted because in the initial stage of forging, the large diameter portion first comes into contact with the anvil at the initial stage of forging and stretches in longitudinal direction. So, it has developed a rule to design the preform considering 3-D deformation instead of plane strain deformation at the beginning stage of mandrel forging. The developed mandrel forging process can be applied to more similar products and economic benefits may be obtained.
The objective of the current study is to determine cross-sectional profile of intermediate dies in order to improve the plastic strain homogeneity which directly affects not only the dimensional accuracy but also the mechanical properties of final product by redesigning the intermediate dies using the conventional electric field analysis (EFA) method. Initially, the multi-pass shape wire drawing was designed by using the equivalent potential lines from EFA. The area reduction ratio was calculated from the number of passes in multi-pass shape wire drawing but constrained by the capacity of the drawing machine and the drawing force. In order to compensate for a concentration of strain in a region of the cross section of the wire, the process for multi pass wire drawing from initial round material to an intermediate die was redesigned again using the electric field analysis. Both drawing process designs were simulated by the finite element method in which the strain distribution and standard deviation plastic strain of the cross section of drawn wires were examined.
