Excessive wavy surfaces formed by a cold or hot-rolling process in a thin plate degrade the value of the plate significantly, which is called flatness problem in the industry. It is a result of post-buckling due to the residual stress caused by the rolling process. A unique difficulty of the problem as a buckling problem is that the buckling length is not given but has to be found. a new approach is developed to solve the flatness problem by extending a classic post-buckling analysis method based on the energy principle. The approach determines the buckling length and amplitude. The new solution approach can be used to determine the condition for the maximum rolling production that does not cause the flatness problem.
A Finite Element (FE)-based model is proposed for predicting the roll force in an edger. The model is developed on the basis of the hypothetical mode of rolling and the least-squares regression analysis from the result of the FE approach. This model reflects the effect of process variables affected by the roll force, and has three dimensionless parameters, I.e., shape factor, reduction ratio and width-to-thickness ratio. The model prediction compared satisfactorily with experiment observations.
The roll gap set-up in the finishing mill is one of the most important technologies in the hot plate rolling process. As the target thickness can be obtained by the correct set-up of the roll gap, improving the roll gap set-up technology is very critical for plate thickness accuracy. The main cause of thickness variation in hot plate mills is the non-uniform temperature distribution along the length of the slab. The objective of this study is to adjust the roll gap set-up for the thickness accuracy of plate in hot rolling process considering top-end temperature drop. Therefore this study has concentrated on determining the correct amounts of roll gap to compensate thickness variation due to top-end temperature drop. The off-line simulation of compensated roil gap significantly decreases top-end thickness variation.
Ring rolling process is simulated by using the general-purpose commercial finite element analysis software, MSC.Superform. Because the deforming region is restricted to the vicinity of the roll gap, only a ring segment spanning the roll gap is analyzed in order to save computation time and cost. First, a plain ring rolling of rectangular cross-section is simulated. Comparisons between computation and experiment show good agreement in the cross-sectional configuration of the deformed ring. Then, a profile ring with an external round groove is analyzed. The rolls with and without groove have been analyzed to compare the amount of side spread. It is found that the grooves in the rolls are effective in reducing the amount of side spread.
We conduct finite element simulation of a cross-wedge rolling process using AFDEX 3D. The die is realistically modeled with emphasis on the hatched plicate over the slope or forming region. Coulomb frictional law is used to prevent slip between material and die. Constant shear frictional law is also investigated and it is esmphasized that the constant shear frictional law is improper for cross-wedge rolling simulation.

A mathematical model for the analysis of roll gap phenomena in strip temper rolling process is described. The mechanical peculiarities of temper rolling process, such as high friction value and non-circular contact arc, low reduction and non-negligible entry and exit elastic zones as well as central restricted deformation (preliminary displacement or sticking) zone etc., are all taken into account. The deformation of work rolls is calculated with the influence function method and arbitrary contact arc shape is permitted. The strip deformation is modeled by slab method and the entry and exit elastic deformation zones are included. The restricted deformation zone near the neutral point is also considered. The concept and the calculation method of limiting preliminary displacement are used to determine the length of the central restricted deformation zone. The comparison of the model results with the measured mill data is also made.
The objective of this study is to suggest the form rolling technology to produce high precision worm on the base of three dimensional finite element simulation and experiment. It is important to determine the initial workpiece diameter in form rolling because it affects the quality of tooth profile. The calculation method of the initial workpiece diameter in form rolling is suggested and it is verified by finite element simulation. The form rolling processes of worm shaft used as automotive part using both the rack dies of counter flow type and the roll dies are considered and simulated with the same numerical model as actual process by the commercial finite element code, BEFORM-3D. Deformation modes of workpiece between the form rolling by the rack dies of counter flow type and the roll dies are investigated from the result of simulation. The experiments using rack dies and roll dies are performed under the same conditions as those of simulation. The surface roughness, the straightness and the profile of worm are measured precisely using the worm shafts obtained from experiment. The results of simulation and experiment in this study show that the form rolling process of worn shaft using the rack dies is decidedly superior to that using roll dies from the aspect of the precision of worm such as the surface roughness, the straightness and the profile of worm.
A full three-dimensional thermo-coupled rigid-viscoplastic finite element method and the currently developed microstructural evolution system which includes semi-empirical mathematical equations suggested by different research groups were used together to form an integrated system of process and microstructure simulation of hot rolling. The distribution and time history of thermomechanical variables such as temperature, strain, strain rate, and time during pass and between passes were obtained FEM analysis of multipass hot rolling processes. Then distribution of metallurgical variables were calculated successfully on the basis of instantaneous thermomechanical data. For the verification of this method the evolution of microstructure in plate rolling and shape rolling was simulated and their results were compared with the data available in literature. Consequently, this approach makes it passible to describe the realistic evolution of microstructure by avoiding the use of erroneous average value and can be used in CAE of multipass hot rolling.
A criterion which predicts wrinkle initiation on workpiece in groove rolling process based on finite element analysis is proposed. Fundamental idea considered in the criterion is using the difference between flat rolling which don't cause wrinkling at all and groove rolling which usually accompanies it. The proposed criterion assumes that irregular distribution of shear strain on workpiece during groove rolling is attributable to the initiation of wrinkling. The proposed criterion has been applied to roughing train in the rod mill of SEAH BESTEEL Inc. A new design of 2nd pass (square roll groove) was suggested, machined and applied. Results reveal that the proposed criterion could point out the location of wrinkle initiation and could reduce onset of wrinkle.
The temperature distribution of high speed tool steel wire/bar during high speed hot rolling procedures has been studied in this study. The tool steels wire/bar show severe temperature gradient during rolling procedures and the temperature of center part much higher than that of the surface. This temperature gradient accumulated after every rolling procedure and the center of rolled wire/bar could be remelt in a certain stage to cause inside defects. In the present study, the temperature distribution was simulated using finite element method and the processing parameters such as rolling speed, cooling condition, has been discussed to prevent the temperature increases of center wire/bar.
