  • A mathematical model has been developed for predicting kinematic, thermal, and solidification histories of atomized droplets during flight. Liquid droplet convective cooling, recalescence, equilibrium-state solidification, and solid-phase cooling were taken into account in the analysis of the solidification process. The spherical shell model was adopted where the heterogeneous nucleation is initiated from the whole surface of a droplet. The growth rate of the solid-liquid interface was determined from the theory of crystal growth kinetics with undercooling caused by the rapid solidification. The solid fraction after recalescence was obtained by using the integral method. The thermal responses of atomized droplets to gas velocity, particle size variation, and degree of undercooling were investigated through the parametric studies. It is possible to evaluate the solid fraction of the droplet according to flight distance and time in terms of a dimensionless parameter derived from the overall energy balance of the system. It is also found that the solid fraction at the end of recalescence is not dependent on the droplet size and nozzle exit velocity but on the degree of subcooling.

  • In spite of the fact that magnesium has low density and good machinability, its applications are restricted as a structural engineering material because of the poor strength, ductility, and corrosion resistance of the conventional ingot metallurgy alloys. Such properties can be improved by microstructural refinement via rapid solidification processing. In this study, Mg-5wt%Zn alloys have been produced as continuous strips by the melt overflow technique. In order to evaluate the influence of the cooling rate on the grain refinement and mechanical properties, seven different thickness strips were produced by means of controlling the speed of the cooling wheel. Then the microstructual observations were undertaken with the objective of evaluating the grain refinement as function of the cooling rate. The tremendous increase in hardness of Mg-Zn alloy was mainly due to the refinement of the grain structure by the effect of rapid solidification. The formation of intermetallic phases on the grain boundaries may have a positive effect on the corroion resistance. Therefore, despite competition from many other developments, the rapid solidification process emerges as a valuable method to develop superior and commercially acceptable magnesium alloys.

  • New metallic powder making processes, named "Centrifugal Emulsification Process(CEP)" and "Mixer and Settler(MS)" have been developed to synthesize rapid solidified metallic powders. Through CEP and MS processings, the high temperature metals as well as the low temperature alloys are manufactured. Also, the effects of rapid solidification on the undercooling, solidification rate and crystallization behaviors can be evaluated effectively through the processes. The standard deviations of the synthesized typical Pb-Sn eutectic powders are 1.63 and 1.51 for CEP and MS respectively, and the average size of the MS powders was $18{\mu}m$. The possibility of the customized not only size and shape control but microstructure control was also shown. Both of the new methods can be applied to continuous powder making processes.

  • In this study, the mechanical characteristics and microstructure of hypereutectic Al-17Si-5Fe extruded alloys prepared by a rapid solidification process (RSP) were investigated. The hypereutectic Al alloy was fabricated by means of RSP and permanent casting. For RSP, the Al alloy melted at $920^{\circ}C$, cooling the specimens at a rate of $10^6^{\circ}C/s$ when the RSP was used, thus allowing the refining of primary Si particles more than when using permanent casting, at a rate of about 91%. We tested an extrusion RSP billet and a permanent-cast billet. Before the hot-extrusion process, heating to $450^{\circ}C$ took place for one hour. The samples were then hotextruded with a condition of extrusion ratio of 27 and a ram speed of 0.5 mm/s. Microstructural analyses of the extruded RSP method and the permanent casting method were carried out with OM and SEM-EDS mapping. The mechanical properties in both cases were evaluated by Vickers micro-hardness, wear resistance and tensile tests. It was found that when hypereutectic Al-17Si-5Fe alloys were fabricated by a rapid solidification method, it becomes possible to refine Si and intermetallic compounds. During the preparation of the hypereutectic Al-17Si-5Fe alloy by the rapid solidification method, the pressure of the melting crucible was low, and at faster drum speeds, smaller grain alloy flakes could be produced. Hot extrusion of the hypereutectic Al-17Si-5Fe alloy during the rapid solidification method required higher pressure levels than hot extrusion of the permanent mold-casted alloy. However, it was possible to produce an extruded material with a better surface than that of the hot extruded material processed by permanent mold casting.

  • Rapidly solidified ribbon-consolidation processing was applied for preparation of high strength bulk Mg-Zn-Gd alloys. Mg alloys have been used in automotive and aerospace industries. Rapid solidification (RS) process is suitable for the development of high strength Mg alloys, because the process realizes grain-refinement, increase in homogeneity, and so on. Recently, several nanocrystalline Mg-Zn-Y alloys with high specific tensile strength and large elongation have been developed by rapidly solidified powder metallurgy (RS P/M) process. Mg-Zn-Y RS P/M alloys are characterized by long period ordered (LPO) structure and sub-micron fine grains. The both additions of rare earth elements and zinc remarkably improved the mechanical properties of RS Mg alloys. Mg-Zn-Gd alloy also forms LPO structure in -Mg matrix coherently, therefore, it is expected that the RS Mg-Zn-Gd alloys have excellent mechanical properties. In this study, we have developed high strength RS Mg-Zn-Gd alloys with LPO structure and nanometer-scale precipitates by RS ribbon-consolidation processing. $Mg_{97}Zn_1Gd_2$ and $Mg_{95.5}Zn_{1.5}Gd_3$ and $Mg_{94}Zn_2Gd_4$ bulk alloys exhibited high tensile yield strength (470 MPa and 525 MPa and 566 MPa) and large elongation (5.5% and 2.8% and 2.4%).

  • Because of a good wear resistance and a stable contact resistance, Ag-CdO is widely used as electrical contact material. But, the Cd-oxide mainly exists as a coarse particle and adversely affected to environment. As a reason, $Ag-SnO_2$ alloy has been developed. The Sn-oxide maintains stable and fine particle even at high temperature. In order to investigate the effect of Misch metal (Mm) additional that affects the formation of the oxide and the formation of fine matrix Ag, we studied the microstructures and properties of Ag-Sn-In(-Mm) material fabricated by rapid solidification process. The experimental procedure were melting using high frequency induction, melt spinning, and internal oxidation. The Mm addition makes Ag matrix more fine than no Mm addition. The reason is that the addition of Misch metal decreased a latent heat of fusion of alloy, as a result the rapid solidification effect of alloy is increased. The maximum hardness shows at 0.3 wt%Mm. after that the hardness is decreased until 0.4 wt% Mm, but still larger than no Mm addition alloy. At 0.5 wt% Mm alloy, the precipitation of Misch metal causes a decrease of hardness than no Mm addition alloy.

  • Transport process during solidification of an AI-CU alloy in a vertical annular mold of which inner wall is cooled is numerically simulated. A model which can take account of local density dependence on the solute concentration is established and incorperated in the analysis. Results show that thermally and solutally induced convections are developed in sequence, so that there is little interaction between them. Thermal convection effectively removes the initial superheat from the melt and vanishes as solidification proceeds from the cooling wall. On the other hand, solutal convection which is developed later over the meshy and the pure liquid regions leads to large-scale redistribution of the consituents. The degree of the initial superheating hardly affects overall solidification behavior except the early stage of the process, when the cooling rate is kept constant. Macrosegregation is reduced remarkably with increasing cooling rate, because not only the liquidus interface advances so quickly that time available for the solute transport is not enough, but also the interdendritic flow is strongly damped by rapid crystal growth within the mushy region.

  • The efficiency of thermoelectric devices for different applications is known to depend on the thermoelectric effectiveness of the material which tends to grow with the increase of its chemical homogeneity. Thus an important goal for thermal devices is to obtain chemically homogeneous solid solutions. In this work, the new process with rapid solidification (melt spinning method) followed by hot pressing was investigated to produce homogeneous material. Characteristics of the material were examined with HRD, SEM, EPMA-line scan and bending test. Property variations of the materials were investigated as a function of variables, such as dopant ${CdCl}_{2}$ quantity and hot pressing temperature. Quenched ribbons are very brittle and consist of homogeneous $Bi_2Te_3$, ${Bi}_{2}{Se}_{3}$ solid solutions. When the process parameters were optimized, the maximum figure of merit was 2.038$\times$$10^{-3}K^{-4}. The bending strength of the material hot pressed at 50$0^{\circ}C$ was 8.2 kgf/${mm}^2$.

  • Contact material is widely used as electrical parts. Ag-Cd alloy has a good wear resistance and stable contact resistance. But the disadvantages of Ag-Cd alloy are coarse Cd oxides and harmful metal, Cd. To solve the disadvantages of that, Ag-Sn alloy that has stable and fine Sn oxide at high temperature has been developed. In order to optimize Sn amount that affects the formation of the oxide layer on the surface, we worked for the microstructures and properties of Ag-Sn material fabricated by rapid solidification process. The experimental procedure were melting using high frequency induction, melt spinning, and internal oxidation. We have shown that the optimized Sn amount for high hardness is 7.09 wt%Sn. Surface oxide layer forms when Sn amount is over 9.45 wt%. The size of Sn oxide is 20 nm.

Specimens were examined and analyzed by Transmission electron microscopy(TEM), energy dispersive X-ray spectroscopy(EDS) and Vickers hardness. As a result, internal oxidation was completed even at $600^{\circ}C$. Te forms coarse $In_{2}TeO_{6}$ phase and makes fine and well dispersed $SnO_{2}$ Phase. 0.3 wt% Te shows favorable properties.
