An Intelligent Cavity Layout Design System for Injection Moulds

  • This paper presents the development of an Intelligent Cavity Layout Design System (ICLDS) for multiple cavity injection moulds. The system is intended to assist mould designers in cavity layout design at concept design stage. The complexities and principles of cavity layout design as well as various dependencies in injection mould design are introduced. The knowledge in cavity layout design is summarized and classified. The functionality, the overall structure and general process of ICLDS are explained. The paper also discusses such issues as knowledge representation and case-based reasoning used in the development of the system. The functionality of the system is illustrated with an example of cavity layout design problem.

  • Injection molded plastic parts have many surface defcts: Warpage, wedline, flowmark, zetting, scratching, shading and so on. In the desktop mnitor's case, Weld line have been one of the main surface defects. Nowadays in the pursuit of light weight of parts, one of the big problems of LCD Monitor thinks Warpage and surface shrinkage. In this paper, we introduce some instances for prevevting these defestcs in the side of mould drawing, parts drawing and processing condition. Based on these, we tried to find out the optimum processing conditions through repeatedly tried injection moulding after reflecting these instances.

  • The cavity of mold is exposed to high pressure during injection molding operation. Injection molded articles with deep depth are often demanded as design variety increases. Mold becomes weak and deformation increases as the mold depth increases. Thus the injection molds for deep depth articles should be designed to hold out high pressure or stress and large deformation. Through this study, equation for mold design was examined and suggested novel method to determine equation for mold design with deep depth. Novel equation developed in this study was consisted with cantilever and two points bending while previous equation was modified from just cantilever bending. The validity of novel equation was verified through computer simulation.

  • Small injection molded articles such as lens and mobile product parts are usually molded in multi-cavity mold. The problem occurring in multi-cavity molding is flow unbalance among the cavities. The flow unbalance affects the dimensions and physical properties of molded articles. First of all, the origin of flow unbalance is geometrical unbalance of the delivery system. However, even the geometry of the delivery system is well balanced, cavity unbalance occurs. This comes from the temperature distributions in the cross-section of runner. Temperature distribution depends upon injection speed because heat generation near runner wall is high at high injection speed. Among the operational conditions, injection speed is the most significant process variable affecting the filling unbalances in multi-cavity injection molding. In this study, experimental study of flow unbalance has been conducted for various injection speeds and materials. Also, the filling unbalances were compared with CAE results. The dimensions and weights of multi-cavity molded parts were examined. The results showed that the filling unbalances vary according to the injection speeds and resins. Subsequently, the unbalanced filling and pressure distribution in the multi-cavity affect the dimensions and physical states of molded parts.

A Novel Runner Design for Flow Balance of Cavities in Multi-Cavity Injection Molding (다수 빼기 사출성형에서 캐비티간 충전균형을 위한 새로운 런너의 설계)

  • Small injection molded articles are generally molded by multi-cavity injection molding. The most important thing in multi-cavity molding is flow imbalance among the cavities because it affects the physical property and the quality of products. The cavity filling balance can be achieved by flow balance in the runner through the thermal balance. In this study, novel screw type runner or helical type runner has been developed for the flow balance in the runner and performed experiment and computer simulation. Flow balance has been observed using various screw type runners for several resins such as amorphous and crystalline polymers including low and high viscosities grades. Flow balance experiments have been performed for various injection speeds since the flow balance can be affected by injection speed among the injection conditions. Experimental results have been compared with computational results and they showed good agreement. The cavity filling balance can be achieved by the screw runner where the temperature distribution is uniform through the circulation flow along the screw channel in the screw runner. It has been verified that the novel screw runner is very effective device in flow balance in the multi-cavity injection molding. cavity filling imbalance, multi-cavity injection molding, runner design, screw runner, thermal balance.

  • The injection-molded plastic parts have many surface defects: warpage, weldline, flowmark, zetting, scratching, shading and so on. As weldline was one of the major surface defects in the case of desktop monitor, warpage and surface shrinkage are the bigger problems of LCD monitor in the pursuit of light weight and thinner thickness of parts. Some measures to improve these defects were introduced in this paper. Based on these, the laboratory work to find out the optimum processing conditions and to get the best parts was repeated injection moulding try-out after reflecting these improvements. The defects of warpage and surface shrinkage was significantly improved after the improvements in the case of the 20.1 inch even if in the 15 and 17inch case the warpage size was a lttle over the allowed specification because of not taking the measure for parts design within the allowable limits from the required specification in the cause of cost down.

  • The cold precision forging of spur gears has been researched, and the effects of relief-hole shape and forging process on the spur gears forming has been analyzed. The results present that the forging load decreases when a suitability diameter of relief-hole is chosen, but the function is not obvious. The spur gears precision forging method with an adjustable movement of concave mould can benefit both the top and the bottom comers forming of the spur gears, full fill the tooth cavity, and decrease the forging load.
