LPI 차량용 연료필터 상부 하우징 냉간 단조 성형 공정에서 sink 현상 예측 및 개선 (Prediction of Sink Phenomenon during Forging Process and Improvement of LPI Fuel Filter Housing Forging Product)

  • 자동차에 사용되는 LPI 연료필터 하우징 제품은 기존 다이캐스팅 공정에서 냉간 단조 공정으로 개발하여 경량화 및 내구성을 향상하였다. 하지만 T자형 단조 형상이기 때문에 제품을 생산하였을 경우 제품의 싱크 문제가 발생하게 된다. 이로 인해 제품의 후처리 가공 문제가 발생한다. 본 연구에서는 이러한 문제를 개선하기 위해 성형 해석 시뮬레이션을 이용해 문제를 예측하고 개선방안에 대해 연구했다. 성형 해석 시뮬레이션을 이용하여 문제를 개선하기 위해 완전 성형이 가능한 최적 블랭크의 부피를 결정하였다. 그리고 최적의 블랭크 부피에 맞춰 성형 해석 시뮬레이션을 수행하였고 싱크 현상을 가시화했다. 싱크 현상을 개선하기 위해 냉간 단조 공정 진행 시 싱크 부 밑 부분에 패드를 받침으로 싱크 현상을 개선하였다. 적정한 패드력을 구하기 위해 파라미터 스터디를 진행하였고, 적정한 패드력으로 공정 진행 시 싱크 문제를 개선하였다. 그리고 실제 산업 현장에 적용하여 싱크 문제 개선에 대한 검증을 수행했다.

  • Micro-fluidic chip has been fabricated by lithography process on silicon or glass wafer, casting using PDMS, injection molding of thermoplastics or 3D printing, etc. Among these processes, 3D printing can fabricate micro-fluidic chip directly from the design without master or template for fluidic channel fabricated previously. Due to this direct printing, 3D printing provides very fast and economical method for prototyping micro-fluidic chip comparing to conventional fabrication process such as lithography, PDMS casting or injection molding. Although 3D printing is now used more extensively due to this fast and cheap process done automatically by single printing machine, there are some issues on accuracy or surface characteristics, etc. The accuracy of the shape and size of the micro-channel is limited by the resolution of the printing and printing direction or layering direction in case of SLM type of 3D printing using UV curable resin. In this study, the printing direction and thickness of each printing layer are investigated to see the effect on the size, shape and surface of the micro-channel. A set of micro-channels with different size was designed and arrayed orthogonal. Micro-fluidic chips are 3D printed in different directions to the micro-channel, orthogonal, parallel, or skewed. The shape of the cross-section of the micro-channel and the surface of the micro-channel are photographed using optical microscopy. From a series of experiments, an optimal printing direction and process conditions are investigated for 3D printing of micro-fluidic chip.

자동차용 LPG 연료 탱크 밸브의 다이캐스팅 방안의 유동해석 (Diecasting Design for a Fuel Tank Valve of LPG Automobiles by Fluid Flow Simulation)

  • 본 연구에서는 LPG 자동차용 연료탱크 밸브 제조를 위한 주조방안에 대하여 연구하였다. 대상 밸브에는 그 내부에 두 개의 돌기가 존재한다. 돌기 내부에는 기공 결함이 흔히 발생하였다. 이러한 주조 불량을 최소화하기 위하여 대상 제품의 다이캐스팅 과정에서 용탕 흐름에 대한 컴퓨터 시뮬레이션을 수행하였다. 주요 공정 매개변수는 인게이트 위치, 제품 방향 및 주입 속도였다. 또한 진공 다이캐스팅의 사용을 고려하였다. 기공 결함의 위치는 모든 인게이트 위치와 제품 방향에 대해 거의 동일했다. 한편 주입 속도의 변화가 공기 포획의 위치에 영향을 미친다는 것을 알 수 있었다. 진공 다이캐스팅의 경우 기공 결함의 위치는 이전의 경우와 비슷했지만, 실제 상황에서는 진공으로 인해 기포가 많이 줄어들 것으로 예상된다.

Automatic detection of the optimal ejecting direction based on a discrete Gauss map

  • In this paper, the authors propose a system for assisting mold designers of plastic parts. With a CAD model of a part, the system automatically determines the optimal ejecting direction of the part with minimum undercuts. Since plastic parts are generally very thin, many rib features are placed on the inner side of the part to give sufficient structural strength. Our system extracts the rib features from the CAD model of the part, and determines the possible ejecting directions based on the geometric properties of the features. The system then selects the optimal direction with minimum undercuts. Possible ejecting directions are represented as discrete points on a Gauss map. Our new point distribution method for the Gauss map is based on the concept of the architectural geodesic dome. A hierarchical structure is also introduced in the point distribution, with a higher level "rough" Gauss map with rather sparse point distribution and another lower level "fine" Gauss map with much denser point distribution. A system is implemented and computational experiments are performed. Our system requires less than 10 seconds to determine the optimal ejecting direction of a CAD model with more than 1 million polygons.

STAVAX 강의 마이크로 밀링 중 가공 방향 및 절삭유체 분사형태에 따른 표면 거칠기 경향에 관한 연구 (A study on surface roughness depending on cutting direction and cutting fluid type during micro-milling on STAVAX steel)

  • As Light-Emitting Diodes(LEDs) continue to advance in performance, their application in automotive lamps is increasing. Automotive LEDs utilize light guides not only for aesthetics but also to control light quantity and direction. Light guides employ patterns of a few hundred micrometers(㎛) to regulate the light, and the surface roughness(Ra) of these patterns can reach tens of nanometers(nm). Given that these light guides are produced through injection molding, mold processing technology with high surface quality micro-patterns is required. This study serves as a preliminary investigation into the development of high surface quality micro-pattern processing technology. It examines the surface roughness of the workpiece based on the cutting direction of the pattern and the cutting fluid type when cutting micro-patterns on STAVAX steel using cubic Boron Nitride(cBN) tools. The experiments involved machining a step-shaped micro-pattern with a height of 60 ㎛ and a pitch of 400 ㎛ in a 22×22 mm area under identical cutting conditions, with only the cutting direction and cutting fluid type being varied. The machining results of four cases were compared, encompassing two cases of cutting direction(parallel to the pattern, orthogonal to the pattern) and two cases of cutting fluid type (flood, mist). Consequently, the Ra value was found to be the highest(Ra 128.33 nm) when machining with the flood type in parallel to the pattern, while it was the lowest(Ra 95.22 nm) when machining with the mist type orthogonal to the pattern. These findings confirm that there is a difference of up to 25.8 % in the Ra value depending on the cutting direction and cutting fluid type.

마이크로 피라미드 패턴 응용 도광판 제작을 위한 니켈 스탬퍼 제작에 관한 연구 (Fabrication of Ni Stamper based on Micro-Pyramid Structures for High Uniformity Light Guide Panel (LGP))

  • Pyramid shape of micro pattern is applied to the light guide panel (LGP) to enhance the uniformity of the brightness of the LCD. The micro pyramids are molded in intaglio on the surface of the LGP. The size of each pyramid is 5$\mu$m $\times$ 5$\mu$m on bottom and the height is about 3.5$\mu$m. The pyramids are distributed on the LGP surface randomly to be sparser where the light comes in and denser at the opposite side as a result of a simulation using lightools$^{TM}$ Based on this design, a silicon pattern master and a nickel stamper are fabricated by MEMS process and electro plating process. Intaglio micro pyramids are fabricated on the 6' of silicon wafer from the anisotropic etching using KOH and the process time, temperature of the KOH solution, etc are optimized to obtain precise shape of the pattern. A Wi stamper is fabricated from this pattern master by electro plating process and the embossed pyramid patterns turns out to be well defined on the stamper. Adopting this stamper to the mold base with two cavities, 1.8' and 3.6' LGPs are injection molded.

펨토초 레이저 유도 나노 및 마이크로 구조물을 활용한 금속 표면 기능성 제어 (Controlled Surface Functionalities of metals using Femtosecond Laser-induced Nano- and Micro-scale Surface Structures)

  • With femtosecond (fs) laser pulse irradiation on metals, various types of nano- and micro-scale structures can be naturally induced at the surface through laser-matter interaction. Two notable structures are laser-induced periodic surface structures (LIPSSs) and cone/spike structures, which are known to significantly modify the optical and physical properties of metal surfaces. In this work, we irradiate fs laser pulses onto various types of metals, cold-rolled steel, pickled & oiled steel, Fe-18Cr-8Ni alloy, Zn-Mg-Al alloy coated steel, and pure Cu which can be useful for precise molding and imprinting processes, and adjust the morphological profiles of LIPSSs and cone/spike structures for clear structural coloration and a larger range of surface wettability control, respectively, by changing the fluence of laser and the speed of raster scan. The periods of LIPSSs on metals used in our experiments are nearly independent of laser fluence. Accordingly, the structural coloration of the surface with LIPSSs can be optimized with the morphological profile of LIPSSs, controlled only by the speed of the raster scan once the laser fluence is determined for each metal sample. However, different from LIPSSs, we demonstrate that the morphological profiles of the cone/spike structures, including their size, shape, and density, can be manipulated with both the laser fluence and the raster scan speed to increase a change in the contact angle. By injection molding and imprinting processes, it is expected that fs laser-induced surface structures on metals can be replicated to the plastic surfaces and potentially beneficial to control the optical and wetting properties of the surface of injection molded and imprinted products.

진공사출금형용 STS316L 금속 다공체 제조 및 기계적 특성 (Fabrication and Mechanical Properties of STS316L Porous Metal for Vacuum Injection Mold)

  • In this study, porous stainless steel (STS316L) sintered body was fabricated by powder metallurgy method and its properties such as porosity, compressive yield strength, hardness, and permeability were evaluated. 67.5Fe-17Cr- 13Ni-2.5Mo (wt%) powder was produced by a water atomization. The atomized powder was classified into size with under $45{\mu}m$ and over $180{\mu}m$, and then they were compacted with various pressures and sintered at $1210^{\circ}C$ for 1 h in a vacuum atmosphere. The porosities of sintered bodies could be obtained in range of 20~53% by controlling the compaction pressure. Compressive yield strength and hardness were achieved up to 268 MPa and 94 Shore D, respectively. Air permeability was obtained up to $79l/min{\cdot}cm^2$. As a result, mechanical properties and air permeability of the optimized porous body having a porosity of 25~40% were very superior to that of Al alloy.

전이학습 기반 사출 성형품 burr 이미지 검출 시스템 개발 (Development of a transfer learning based detection system for burr image of injection molded products)

  • An artificial neural network model based on a deep learning algorithm is known to be more accurate than humans in image classification, but there is still a limit in the sense that there needs to be a lot of training data that can be called big data. Therefore, various techniques are being studied to build an artificial neural network model with high precision, even with small data. The transfer learning technique is assessed as an excellent alternative. As a result, the purpose of this study is to develop an artificial neural network system that can classify burr images of light guide plate products with 99% accuracy using transfer learning technique. Specifically, for the light guide plate product, 150 images of the normal product and the burr were taken at various angles, heights, positions, etc., respectively. Then, after the preprocessing of images such as thresholding and image augmentation, for a total of 3,300 images were generated. 2,970 images were separated for training, while the remaining 330 images were separated for model accuracy testing. For the transfer learning, a base model was developed using the NASNet-Large model that pre-trained 14 million ImageNet data. According to the final model accuracy test, the 99% accuracy in the image classification for training and test images was confirmed. Consequently, based on the results of this study, it is expected to help develop an integrated AI production management system by training not only the burr but also various defective images.

HVOF 용사 건의 이동속도가 WC-Co 코팅층의 두께 형성 및 표면 특성에 미치는 영향 (Effect of Gun Nozzle Movement Speed in HVOF Process on the properties of Coating Thickness and Surface)

  • In order to process materials such as engineering plastics, which are difficult to mold due to their high strength compared to conventional polymer materials, it is necessary to improve the hardness and strength of parts such as screws and barrels of injection equipment in extrusion system. High-velocity oxygen fuel (HVOF) process is well known for its contribution on enhancement of surface properties. Thus in this study, using the HVOF process, WC coating layers of different thicknesses were bonded to the surface of S30C substrate by controlling the movement speed of the spray nozzle and each property was evaluated to decide the optimization condition. Through the results, the thickness of WC coating layer increased from 0 to 200 ㎛ maximum, along with the decrement of nozzle movement speed and the surface hardness get increased. Especially, the coated layer with the thickness over 180 ㎛ under the nozzle speed 500 mm/s had high hardness than thinner layer. In addition, the amount of wear consumed per unit time was also significantly reduced due to the formation of the coating layer.
