Cavity pressure, an important factor in injection molding process, should be minimized to enhance injection molding quality. In this study, we decided the locations of valve gates to minimize the maximum cavity pressure. To solve this problem, we integrated MAPS-3D (Mold Analysis and Plastic Solution-3Dimension), a commercial injection molding analysis CAE tool, using the file parsing method of PIAnO (Process Integration, Automation and Optimization) as a commercial process integration and design optimization tool. In order to reduce the computational time for obtaining the optimal design solution, we performed an approximate optimization using a meta-model that replaced expensive computer simulations. To generate the meta-model, computer simulations were performed at the design points selected using the optimal Latin hypercube design as an experimental design. Then, we used micro genetic algorithm equipped in PIAnO to obtain the optimal design solution. Using the proposed design approach, the maximum cavity pressure was reduced by 17.3% compared to the initial one, which clearly showed the validity of the proposed design approach.
The formation of surface defects associated with Jotting in injection molding is related to the geometries of cavity and fate, operational conditions and the rheological properties of polymer. In this study we have examined jetting phenomena in injection molding process for the throe kinds of PCs which have different molecular weights and structures, PBT and PC/ABS alloy with several injection speeds. We have used various cavity shapes those are tensile, flexural and impact test specimens with various gates and cavity thicknesses. Through this study we have observed that the jetting is related to the dic swell of material. This means that the jotting is strongly affected by the elastic flow property rather than the viscous flow property in viscoelastic characteristics of molten polymer. Different resins have different elastic properties, and elastic flow behavior depends on the shear rate of flow, i.e. injection speed. Large die swell would eliminate jetting however, the retardation of die swell would stimulate jetting. In the point of mole design, reducing the thickness ratio of cavity to gate can reduce or eliminate jetting regardless of amount of elasticity of polymer melt.
Recently, products of electronic industry and related parts are required to have the thickness thinner and thinner to reduce the part weight. To go with this trend, LGP(light guide plate) of LCD-BLU(Liquid Crystal Display-Back Light Unit: It is one of kernel parts of LCD) for cell phone has the thickness of ${\sim}0.3mm$ and the battery case of cell phone has ${\sim}0.25mm$. Accordingly, high speed injection molding is required to mold products which have thinner parts. To achieve high speed injection and proper control of hydraulic unit, various design was applied to conventional injection unit. In the present paper, we concentrated on the molding stability of hydro-mechanical high speed injection machine to make an LGP of 0.3mm thickness.
The qualities of the products produced by injection molding are strongly influenced by the process variables of the injection molding machine set by the engineer. It is very difficult to predict the qualities of the injection molded product considering the stochastic nature of the manufacturing process, since the processing conditions have a complex impact on the quality of the injection molded product. It is recognized that the artificial neural network(ANN) is capable of mapping the intricate relationship between the input and output variables very accurately, therefore, many studies are being conducted to predict the relationship between the results of the product and the process variables using ANN. However in the condition of a small number of data sets, the predicting performance and robustness of the ANN model could be reduced due to too many input variables. In the present study, the ANN model that predicts the length of the injection molded product for multiple combinations of process variables was developed. And the accuracy of each ANN model was compared for 8 process variables and 4 important process inputs that were determined by the feature selection. Based on the comparison, it was verified that the performance of the ANN model increased when only 4 important variables were applied.
The development of polishing technology has enabled the production of injection molds with high quality surfaces and shapes. For products such as mobile phones which require high quality performance the use of plastic materials has many constraints such as shrinkage and deflection. The purpose of the current research is to use reverse engineering in order to find and analyze the data of a selected aspherical lens and then creating a process to design an improved lens. Additionally, the improved lenses are subject to molding analysis. In order to solve this problem, the lens construction program, Zemax, was used to analyze and optimize performance. In the case of optimization, the object was to eliminate spherical aberration and to find good MTF data. The result of the optimization data was similar to the MTF data found from a random lens. Specific resin and analysis conditions were selected and CAD modeling was done to enhance the injection molding analysis.
The fiber-reinforced plastics and cellular injection molding process can be used to efficiently reduce the weight of battery housing components of mild hybrid electronic vehicles(MHEV) made of metal. However, the fiber orientation of fiber-reinforced plastics and the growth of foaming cells are intertwined during the injection molding process, so it is difficult to predict the mechanical properties of products in the design process. Therefore, it is necessary to evaluate the mechanical properties of the materials prior to the efficient stiffness design of the target product. In this study, a study was conducted to evaluated the mechanical properties of fiber reinforced cellular injection-molded specimens. Two types of fiber-reinforced plastics that can be used in the target product were evaluated for changes in tensile properties of cellular injection-molded specimens depending on the foaming ratio and position from the injection gate. The PP and PA66 specimens showed a decrease of tensile modulus and strength of approximately 30% and 17% depending on the foaming ratio, respectively. Also, the tensile strength decreased approximately 26% and 17% depending on the position from the injection gate, respectively. As a result, it was confirmed that the PP specimens have a significantly mechanical property degradation compared to the PA66 specimens depending on the foaming ratio and position.
LCD-BLU (Liquid Crystal Display - Back Light Unit) is one of kernel parts of LCD unit and it consists of several optical sheets(such as prism, diffuser and protector sheets), LCP (Light Guide Plate), light source (CCFL or LED) and mold frame. The LGP of LCD-BLU is usually manufactured by forming numerous dots with $50-200{\mu}m$ in diameter on it by erosion method. But the surface of the erosion dots of LGP is very rough due to the characteristics of the erosion process during the mold fabrication, so that its light loss is high along with the dispersion of light into the surface. Accordingly, there is a limit in raising the luminance of LCD-BLU. Especially, the negative and positive micro-lens pattern fabricated by modified LiGA with thermal reflow process was applied to the optical design of LGP.
Plastic array lens are cheap to manufacture; however, plastic is not resistant to high temperatures and moisture. Optical glass represents a better solution but is a more-expensive alternative. Glass array lens can be produced using lithography or precision-molding techniques. The lithography process is commonly used, for instance, in the semiconductor industry; however, the manufacturing costs are high, the processing time is quite long, and spherical aberration is a problem. To obtain high-order aspherical shapes, mold-core manufacturing is conducted through ultra-precision grinding machining. In this paper, a $4{\times}1$ mold core was manufactured using an ultra-precision machine with a jig for the injection molding of an aspherical array lens. The machined mold core was measured using the Form TalySurf PGI 2+ contact-stylus profilometer. The measurement data of the mold core are suitable for the design criterion of below 0.5 um.
Recently, the application range of plastic gears is widely expanding by the development of engineering plastics with good mechanical properties. Plastic gears have excellent performances such as light weight, water resistance and vibration absorbing ability for metallic gears. In this study, the optimization of injection molding process was done for the large disk type plastic gears of auto phoropter. Design Of Experiment (Taguchi method) was adopted to find a tendency of molding conditions that influence the flatness of disk type gear. Four main factors for molding conditions were selected based on injection temperature, filling time, packing pressure and mold temperature. Also, Filling, packing and cooling analyses were carried out to evaluate Z directional deflection of large disk type gear by using the simulation software (Moldflow) based on the DOE. From the results, it was found that the injection temperature and packing pressure are the most sensitive parameters for the Z directional deflection of large disk type gears.
축전지 용기는 폴리프로필렌으로 사출되며, 결정성 고분자 수지로 변형이 많이 일어나는 특성이 있다. 따라서 본 연구에서는 축전지 용기의 사출시 사용되는 Gate를 개선하여 금형의 공정을 단순화시킴으로써 생산비용의 절감과 성형품의 품질개선에 중점을 두고 CAE 해석을 실시하였다. 그 결과 성형과 제품에서 발생될 수 있는 유동의 불균형과 변형 등을 예측하여 제품의 불량률 감소로 신뢰성 향상에 기여할 것이다.
