Development of Rapid Tooling using Investment Casting & R/P Master Model (R/P 마스터 모델을 활용한 정밀주조 부품 및 쾌속금형 제작 공정기술의 개발)

  • Functional metal prototypes are often required in numerous industrial applications. These components are typically needed in the early stage of a project to determine form, fit and function. Recent R/P(Rapid Prototyping) part are made of soft materials such as plastics, wax, paper, these master models cannot be employed durable test in real harsh working environment. Parts by direct metal rapid tooling method, such as laser sintering, by now are hard to get net shape, pores of the green parts of powder casting method must be infiltrated to get proper strength as tool, and new type of 3D direct tooling system combining fabrication welding arc and cutting process is reported. But a system which can build directly 3D parts of high performance functional material as metal park would get long period of system development, massive investment and other serious obstacles, such as patent. In this paper, through the rapid tooling process as silicon rubber molding using R/P master model, and fabricate wax pattern in that silicon rubber mold using vacuum casting method, then we translated the wax patterns to numerous metal tool prototypes by new investment casting process combined conventional investment casting with rapid prototyping & rapid tooling process. With this wax-injection-mold-free investment casting, we developed new investment casting process of fabricating numerous functional metal prototypes from one master model, combined 3-D CAD, R/P and conventional investment casting and tried to expect net shape measuring total dimension shrinkage from R/P pare to metal part.

Preparation and Properties of Electrically Conductive Clothing materials (전기전도성 의류소재의 제조 및 물성에 관한 연구)

  • Highly conductive polyaniline(PAn)-nylon 6 composite fabric was prepared by immersing the nylon 6 fabric in 0.5M aniline+0.35M HCl aqueous solution at 4$0^{\circ}C$ for 2hours, Polymerization was then followed by mixing the prepared oxidant and dopant solution(0.5M(NH4)2S2O+0.35M HCl) to the diffusion bath at 5$^{\circ}C$ for 30 minutes. The conductivity of prepared PAn-nylon 6 composite fabrics reached as high as 0.5$\times$10-1S/cm. Their conductivity were significantly affected by the aniline and oxidant concentration. As compared to those of nylon 6 fabric heat of fusion melting point the degree of crystallinity and tensile strength of PAn-nylon 6 did not significantly changed by inclusion of PAn. In the aspect of serviceability wheras the fabric conductivity was significantly decreased after multiple washion no significant changes in the fabric conductivity were observed after abrading the composite fabric over 50 cycles. However we found that the fabric conductivity could be recovered by acid re-doping with HCl.

  • It has been widely reported that carbide-free bainitic steels or super-bainite WP (SB-TRIP) steels for the automotive industry are a new family of steels offering a unique combination of high strength and ductility. Hence, it is important to exactly evaluate the volume fraction of RA and to identify the 3-D morphology of constituent phases, because it plays a crucial role in mechanical properties. Recently, as electron back-scattered diffraction (EBSD) equipped with focused ion beam (FIB) has been developed, 3-D EBSD technique for materials science are used to these steels. Moreover, newly developed atom probe tomography (APT) technique can provide the exact distribution and chemical concentration of alloying elements in a sub-nm scale. The APT analysis results indicate exactly the distribution and composition of alloying elements in the austenite and bainite phases of SB-TRIP steels with the atomic-scale resolution. And thus, no partitioning of aluminum and manganese atoms was showed between the austenite containing $7.73{\pm}0.39$ at% C and the bainitic ferrite associated with $0.22{\pm}0.06$ at% C in the SB-TRIP steel.

  • Polymer composite materials offer high strength and stiffness to weight ratio, corrosion resistance, and total life cost reductions that appeal to the marine industry. The advantages of composite construction have led to their incorporation in U.S. yacht hull structures over 46 meters (150 feet) in length. In order to construct even larger hull structures, higher quality composites with lower cost production techniques need to be developed. In this study, the effect of composite hull fabrication processes on mechanical properties of glass fiber reinforced plastic (GFRP) composites is presented. Fabrication techniques investigated during this study are hand lay-up (HL), vacuum infusion (VI), and hybrid (HL+VI) processes. Mechanical property testing includes: tensile, compressive, and ignition loss sample analysis. Results demonstrate that the vacuum pressure implemented dining composite fabrication has an effect on mechanical properties. The VI processed GFRP yields improved mechanical properties in tension/compression strengths and tensile modulus. The hybrid GFRP composites, however, failed in a sequential manor, due to dissimilar failure modes in the HL and VI processed sides. Fractography analysis was conducted to validate the mechanical property testing results.

$C_{x}F_{y}$ Polymer Film Deposition in rf and dc $C_{7}F_{16}$ Vapor Plasmas

  • $C_{x}F_{y}$ polymer film was deposited in rf and dc Fluorinert vapor ($C_{7}F_{16}$) plasmas. In the plasma phase, the spatial distribution of optical emission spectra and the temporal concentration of decomposed species were monitored, and kinetics of the $C_{7}F_{16}$ decomposition process was discussed. Deposition of $C_{x}F_{y}$ film has been tried on substrates of stainless steel, glass, molybdenum and silicon wafers at room temperature in the vapor pressures of 40 and 100 Pa. The films deposited in the rf plasma showed excellent electrical properties as an insulator for multi-layered interconnection of deep-submicron LSI, i.e. the low dielectric constant ∼2.0, the dielectric strength ∼2 MV/cm and the high deposition rate ∼100nm/min at 100W input power.

  • The under rail slide is the latest device to make accurate rectilinear reciprocating motion. In these day, 3-point type is used mostly for the products requiring high strength and performance such as refrigerator door guide or furniture drawer guide. However, It is all imported from foreign countries due to lack of the roll forming technique to make 3-point type under rail slide in domestic. Therefore, design and manufacturing technology for the 3-point type under rail slide are need to development through systematic study. In this paper, to make center member of 3-point ball-type under rail slide for the refrigerator doors, the roll forming modeling and simulation are performed using Shape-RF software. Tensile test is performed about SCP-1 1/2H for determine the mechanical properties of materials. Interference between the roll and the final shape are predicted from the results of the simulation ; this result show that the desirable performance and usefulness of the designed roll forming process.

A study on electrical and thermal properties of conductive concrete

  • Traditional concrete is effectively an insulator in the dry state. However, conductive concrete can attain relatively high conductivity by adding a certain amount of electronically conductive components in the regular concrete matrix. The main purpose of this study is to investigate the electrical and thermal properties of conductive concrete with various graphite contents, specimen dimensions and applied voltages. For this purpose, six different mixtures (the control mixtures and five conductive mixtures with steel fibers of 2% by weight of coarse aggregate and graphite as fine aggregate replacement at the levels of 0%, 5%, 10%, 15% and 20% by weight) were prepared and concrete blocks with two types of dimensions were fabricated. Four test voltage levels, 48 V, 60 V, 110 V, and 220 V, were applied for the electrical and thermal tests. Test results show that the compressive strength of specimens decreases as the amount of graphite increases in concrete. The rising applied voltage decreases electrical resistivity and increases heat of concrete. Meanwhile, higher electrical current and temperature have been obtained in small size specimens than the comparable large size specimens. From the results, it can be concluded that the graphite contents, applied voltage levels, and the specimen dimensions play important roles in electrical and thermal properties of concrete. In addition, the superior electrical and thermal properties have been obtained in the mixture adding 2% steel fibers and 10% graphite.

On the fabrication of carbon fabric reinforced epoxy composite shell without joints and wrinkling

  • This article describes a simple and cost effective fabrication procedure by using hand lay-up technique that is employed for the manufacturing of thin-walled axi-symmetric composite shell structures with carbon, glass and hybrid woven fabric composite materials. The hand lay-up technique is very commonly used in aerospace and marine industries for making the complicated shell structures. A generic fabrication procedure is presented in this paper aimed at manufacture of plain Carbon Fabric Reinforced Plastic (CFRP) and Glass Fabric Reinforced Plastic (GFRP) shells using hand lay-up process. This paper delivers a technical breakthrough in fabrication of composite shell structures without any joints and wrinkling. The manufacture of stiffened CFRP shells, laminated CFRP shells and hybrid (carbon/glass/epoxy) composite shells which are valued by the aerospace industry for their high strength-to-weight ratio under axial loading have also been addressed in this paper. A fabrication process document which describes the major processing steps of the composite shell manufacturing process has been presented in this paper. A study of microstructure of the glass fabric/epoxy composite, carbon fabric/epoxy composite and hybrid carbon/glass/fabric epoxy composites using Scanning Electron Microscope (SEM) has been also carried out in this paper.

  • The coated metallic bipolar plates are getting attractive due to their good feasibility of mass production, low contact resistance, high electrical/thermal conductivity, low gas permeability and good mechanical strength comparing with graphite materials. Yet, metallic bipolar plates for polymer electrolyte membrane(PEM) fuel cells typically require coatings for corrosion protection. Other requirements for the corrosion protective coatings include low electrical contact resistance between metallic bipolar plate and gas diffusion layer, good mechanical robustness, low mechanical and fabrication cost. The authors have evaluated a number of protective coatings deposited on stainless steel substrate by electroplating. The coated metallic bipolar plates are investigated with an electrochemical polarization tests, salt dipping tests, adhesion tests for corrosion resistance and then the contact resistance was measured. The results showed that the selective samples electroplated with optimized method, satisfied the DOE target for corrosion resistance and contact resistance, and also were very stabilized in the typical fuel cell environments in the long-term.

Numerical modeling of semi-confined composite beams consisting of GFRP and concrete

  • Utilizing composite members in structures has been considered by many researchers in the past few decades. Using FRP can be very effective owing to its excessively high-tensile strength, which compensate concrete weak performance in tension. In this research, the studied composite beam includes a GFRP semi-confined trapezoidal section covered by GFRP and concrete layers. To assess the bearing capacity, a finite-element model of a composite beam subjected to displacement control loading has been developed and the results were validated using experimental results found throughout the literature. Several parameters affecting the bending performance and behavior of the semi-confined beam have been investigated in this study. Some of these parameters included the thickness of GFRP trapezoidal section members, concrete layer thickness, GFRP layer thickness and the confinement degree of the beam. The results revealed that the beam confinement had the highest effect on the bearing capacity due to prevention of separation of concrete from GFRP which causes the failure of the beam. From the results obtained, an optimal model of primary beam section has been introduced, which provides a higher bearing capacity with the same volume of materials used in the original beam section.
