  • To evaluate the applicability of dissimilar joining between Mg and Al alloys in automobile manufacturing process, solid state joining processes such as magnetic pulse welding(MPW), friction stir welding(FSW) and friction spot joining(FSJ) were attempted successfully. MPW process has been concentrated mainly on round section tube to tube and tube to bar welds. AZ31 Mg alloy has been successfully welded to pure Al A1070 as well as to Al alloy A3003. While, for friction stir welding of dissimilar sheet joints, AZ31B/A6061 with the thickness of 2mm were used and a square butt joint with a good quality was obtained at the conditions of 0.8mm/sec of travel speed and tool rotation speed of 850rpm. The maximum tensile strength of 179 MPa, which was about 80 % of the Mg base metal tensile strength, has been obtained. Finally, friction spot joining was attempted to make a dissimilar lap joint between AZ31(0.8mm) and A6061(1mm), while the joint exhibited the same level of tensile shear strength as that of similar Mg joint.

  • Friction stir spot welding between 5454 aluminum alloy sheets with the different thicknesses of 1.4 and 1.0 mm was performed. In the welding process, the tool for welding was rotated ranging from 500 to 2500, and plunged to the depth of 1.8 mm under a constant tool plunge speed of 100 mm/min. And then, the rotating tool was maintained at the plunge depth during the dwell time ranging from 0 to 7 sec. The pull-out speed of the rotating tool was 100 mm/min. The increase of tool rotation speed resulted in the change of the macrostructure of friction-stir-spot-welded zone, especially the geometry of welding interface. The results of the tensile shear test showed that the total displacement and toughness of the welds were increased with the increase of the tool rotation speed, although the maximum tensile shear load was decreased. However, the change in the dwell time at the plunge depth of the tool did not produce the remarkable variation in the macrostructure and mechanical properties of the welds. In all cases, the average hardness in friction-stir-spot-welded zone was higher than that of the base metal zone. By the friction stir spot welding technique, the welds with the excellent mechanical properties than the mechanically-clinched joints could be obtained.

  • The focus of this investigation is to evaluate the effect of joining parameter on the microstructure and mechanical properties of welds produced by friction stir lap welding. The dissimilar Al alloys, KS5J32 and AA6K31, were joined by friction stir lap welding technique under several welding conditions, and KS5J32 alloy was placed on the top of AA6K31 alloy. The tool rotation speeds were 1000, 1250, and 1500rpm, and the welding speeds were 100, 300, 500, 700mm/min, respectively. The results showed that two shapes of nugget, such as onion ring and irregular vortex type, were observed with various revolutionary pitch. In all welding conditions, fracture occurred at the soften region of bottom sheet(AA6K31) and the strengths were 64~78% of those of base metal. Fractured positions were classified into three types : HAZ, triple point, void depending on the revolutionary pitch. The actual thickness of specimen at the fractured location was decreased with decreasing heat input. A linear relationship exists between the effective thickness of fractured position and peak load.

  • In this paper, the finite element method was used for the flow and strength analysis of aluminum alloy under friction stir welding. The simulations were carried out using Sysweld s/w, and the modeling of the sheet was executed using Unigraphics NX6 s/w. The welding variables for the analysis were the shoulder diameter, rotating speed, and welding speed of the tool. Additionally, a three-way factorial design method was applied to confirm the effect of the welding variables on the flow and strength analysis with variance analysis. From these results, the rotating speed had the greatest influence on the maximum temperature, and the maximum temperature was $578.84{\pm}12.72$ at a confidence interval of 99%. The greater the rotating speed and shoulder diameter, the greater the difference between maximum and minimum temperature. Furthermore, the shoulder diameter had the largest influence on von Mises stress, and the von Mises stress was $184.54{\pm}12.62$ at a confidence interval of 99%. In addition to the increased shoulder diameter, welding speed, and rotating speed of the tool increased the von Mises stress.

  • The purpose of this study was to analyze the change in tensile strength characteristics of the weld when the welding speed and rotational speed of the tool, which are representative variables of the friction stir welding process. The equipment used in the experiment was Machining Center No. 5. The material used in the experiment is an AA6061-T6 alloy, and a rolled plate with a thickness of 2mm was used. Two experimental variables were selected, the welding speed of the tool and the rotational speed of the tool. The experimental conditions were selected in the range in which a healthy weld could be obtained through a preliminary experiment. The welding speed of the tool was increased to 100mm/min, 200mm/min, and 300mm/min, and the rotational speed of the tool was increased to 1000rpm, 2000rpm, and 3000rpm. As a result of the experiment, the tensile strength increased as the rotational speed of the tool changed at each tool welding speed. In addition, as the welding speed of the tool increased, the tensile strength of the weld was increased. The condition with the highest tensile strength of the weld was found to be a tool feed speed of 300 mm/min and a tool rotation speed of 3000rpm.

  • The structures and mechanical properties of friction stirred welds of oxygen free copper(OFC) sheet were investigated. Defect-free welds were obtained in a relatively wide range of the welding conditions from 1000 to 2000 rpm, and welding speed from 500 to 2000 mm/min. The microstructure of the stirred zone(SZ) showed recrystallized grains, and the gram size varied largely with the welding conditions. The SZ hardness values including those of all the optimum welding conditions were slightly lower than that of the base metal, and increased with decreasing heat input. The tensile strength of the all-SZ increased with increasing the hardness values. The Hall-Fetch relationship was confirmed between the yield strength of the all-52 and the recrystallized grain size of the SZ.

  • Friction stir welding (FSW) was carried out for Al-Mg-Si series aluminum alloys which are being used for automotive body structure. Consequently, Post weld heat treatment (PWHT) was applied to the friction stir welds to evaluate the effect of the paint baking process which is one of the automotive fabrication process on friction stir welded zone (FSWZ) in 443K for 1.2Ks. Grain structure and its crystal orientation distribution was measured about both the as welded specimens and the post weld heat treated specimens. An optical microscope (OM) and an field emission scanning electron microscope (FE-SEM) was used for observing the grain structure and measuring its crystal orientation distribution, respectively. Changes on the grain structure and its crystal orientation distribution were not detected. From the present results, it was confirmed that the paint baking process after FSW do not affect on the grain structure and its crystal orientation distribution of FSWZ. The comprehensive investigations will be performed for various automotive aluminum alloys manufactured by different processes, in the future.

  • In this study, the mechanical properties of friction stir welded A6061-T6 were evaluated. This material is used as a battery pack case material for electric vehicles. The Vickers hardness, tensile strength, and yield stress of the friction stir welding (FSW) specimen were all smaller than those of the base metal specimen. As the heat input increased, the nugget zone widened, and there were differences in hardness according to the base metal zone, heat affected zone, thermal-mechanical affected zone, and nugget zone. Mechanical properties were not proportional to heat input, and the thermal-mechanical affected zone on the advancing side was the smallest in all conditions. This is because the material flow speed increased on the advancing side, where the welding direction and the tool rotation direction were the same, forming a distinct boundary with mechanical deformation.

  • Thermo-mechanical simulation of the friction stir butt welding process was performed for AA5083-H18 sheets, utilizing commercial FVM code, STAR-CCM+, which is based on Eulerian formulation. Temperature and strain rate histories along the material flow were calculated under the steady state condition and simulated temperature distributions (profiles and peak values) were compared with experiments for verification. It was found that by including proper thermal properties of the backing plate (anvil) the accuracy of the simulation results increased significantly.
