In an attempt to evaluate the feasibility of friction stir welding(FSW) for joining carbon steels, microstructures and mechanical properties of friction stir welded carbon steels with different grain structures were investigated. In comparison of O-type stir zone(SZ) appeared in various aluminium alloys, configuration of SZ in friction stir welded carbon steels displayed U-type. Plastically deformed pearlite band structure was identified to surround the SZ, indicating the existence of so-called thermo-mechanically affected zone(TMAZ). However, the TMAZ of carbon steels was much narrower than that of Al alloys. The microstructures of both stir zone and TMAZ revealed bainite matrix in a conventional carbon steel for shipbuilding, while, in the same region, ferrite matrix microstructures were formed in a low carbon fine grained steel. The conventional carbon steel showed superior stirring workability to that of the fine grained carbon steel. The yield and tensile strength of the friction stir welded joints were comparable to those of the base metals, and the elongation in welded joints demonstrated excellent ductility. Absorbed energy in SZ of the fine grained carbon steel was ten times higher than that obtained from conventional submerged arc weld metal of the same steel. Based on these results, the application FSW to carbon steels was found to be feasible.
Friction stir welding results in low distortion and high joint strength compared with other welding procedures, and is able to join all aluminium alloys that are not considered as virtually weldable with classical liquid state techniques. The comparative study on high cycle fatigue properties between A16005-T6 friction stir welds and MIG weld joints have been performed and fracture mechanisms for the fatigue specimens were investigated. Although mechanical properties are lower than the corresponding base material, FSW joints of A16005-T6 become higher at tensile and fatigue strength in comparison with the traditional fusion weld(MIG). The fracture surfaces of FSW and MIG fatigue specimens cleary show different aspects of the fracture morphology. MIG weldments were characterized by voids and cleavage(brittle fracture) but FSW specimens showed the presence of ductile fracture surface.
Friction stir spot welding (FSSW), developed based on principle of friction stir welding, has been paid attention as a new solid-state spot welding process. Since FSSW can produce high-quality weld in Al alloys more easily than resistance spot welding, this process has been already used for construction of Al components in the automotive industries. Despite the large industrial interests in FSSW, fundamental knowledge on welding phenomena of this process has not been fully understood. In this study, FSSW phenomena, such as the consolidation mechanism, the microstructural evolution and the material flow, were examined in Al alloy 6061. This study clarified that the elliptical zone found in the vicinity of the pin hole on the cross section was characterized by the initially lapped surface of two sheets. Moreover, the following material flow was proposed; capture of the upper material with the threads on the pin surface, spiral flow along the tool rotation, and then release at the tip of the pin.
The effect of welding condition on tensile properties of KS5J32 Al Alloy was investigated under various welding conditions. The 1.6 mm thick KS5J32 alloy sheets were joined by friction stir welding (FSW) technique with butt joint. The tool rotation speeds were 1000, 1250 and 1500 rpm, and the welding speeds were varied within the range from 100 to 600 mm/min. Voids mainly occurred at the advancing side of the tool probe, when the tool rotation speed was low, due to insufficient materials flow. When the weld pitch exceeded 0.4 mm/rev, voids were observed under all welding conditions and the area of voids increased with increasing weld pitch. For void-free specimens, fracture always occurred at base materials. However voids affected the location of fractures, base metal or welded zone, when the voids existed within the welds.
To evaluate the applicability of dissimilar metal friction stir welding in automobile manufacturing process, friction stir welding trials were carried out for typical 5000 and 6000 series aluminum alloy sheets with 2mm thickness. The sound joints of A15052 and A16061-T6 alloys were successfully formed under a wide range of welding condition. Excellent weld ability has been obtained at a condition of rotating speed 2000rpm and travel speed 100mm/min, while a radiographic test also confirmed defect free joint for this condition. Through the Erichsen cup test, the plastic formability of the FSWelded joints was found to be about 83% of base metal.
It was carried out to evaluate microstructure and mechanical properties of friction stir welded(FSW) on magnesium alloys. Two types magnesium alloy was used in this work, AZ31 wrought and AZ91 cast magnesium alloy. Microstructure near the weld zone showed general weld structures such as stir zone(SZ), thermo-mechanically affected zone(TMAZ) and heat affected zone(HAZ). In the AZ91 alloy, the SZ had a fine grain size and $\beta$ phase particles which were well distributed in matrix. It was characterized to redistribute by partial or full re-solution of the $\beta$ phase which is coarse in base metal during FSW processing. The hardness of the SZ slightly increase than the base metal in AZ31 Mg alloy.
The grain structure, dislocation density and second phase particles in various regions including the stir zone(SZ), thermo-mechanically affected zone(TMAZ), and heat affected zone(HAZ) of a friction stir weld 6.35mm thick aluminum 7075-T651 alloy were investigated and compared with the base metal. The microstruectures of nugget zone were compared according to tool rotation speeds and tool transition speeds. The hardness profiles of nugget zone were increased, while decreasing rotation speed and increasing welding speed. The optimal microstructure was gained at the low rotation speed 800rpm and th high welding speed 124mm/min. The nugget microstructures of fracture surface, transgranular dimple and quasicleavage type were showed different fracture type with the HAZ, shear fracture type.
For the evaluation of corrosion resistance, Al 6061-T6 alloy was welded by Friction Sti. Welding(FSW) and Gas Metal Arc Welding(GMAW) evaluated by Tafel method and immersion test. The Tafel and immersion test results indicated that GMA weld was severely attacked compared with those of friction stir weld. It may be mainly due to the galvanic corrosion mechanism act on the CMA weld.
Friction stir welding was performed using six welding conditions to evaluate the mechanical properties and microstructure of the welded zone based on its temperature change in the extruded plate of magnesium alloy AZ61. The welded zone temperature was measured using a thermocouple, and the maximum temperature ranges for the advancing and retreating sides were approximately $210-315^{\circ}C$ and $254-339^{\circ}C$, respectively. Depending on the welding conditions, a temperature difference of more than $100^{\circ}C$ was observed. In addition, the maximum yield strength and maximum tensile strength of the welded component was 84.4% and 96.9%, respectively, of those of the base material. For the temperatures exceeding $300^{\circ}C$, oxidation defects occurred in the weld zone, which decreased the mechanical strength of the weld zone. The microstructure and texture confirmed that fracture occurred because of the grain size deviation of the welding tool and the severe anisotropy of the texture of the welded joints.
Friction stir welding (FSW) is a relatively new joining technique particularly for magnesium and aluminum alloys that are difficult to fusion weld. In this study, AZ31 Mg alloys were joined by FSW with shoulder diameter 11, 19 mm and rotating speed 900, 1200, 1500, 1800 rpm. The shoulder diameter and welding speed depended on the heat input during FSW process. As a result, the microstructures of stir zone were a fine grain by dynamic recrystallization. According to the larger shoulder diameter and the higher rotating speed, refined grain sizes of stir zone were grown by higher heat input, and the microhardness of stir zone was lower. The tensile strength at the shoulder diameter 19 mm, rotating speed 900 rpm was obtained maximum value. This value compared with the base metal was over 93%.
