Development of Combined Sheet Metal Forming and Plate Forging of a Metal Seal Part of Hub Bearing for an Automobile (자동차 허브 베어링용 씰 금속부품의 판재성형 및 판단조의 복합성형 공정 개발)

  • In this paper, experimental and numerical study on a combined sheet metal forming and plate forging of a seal part of a passenger car's hub bearing is conducted to develop the new process of which target is to remove machining process by plate forging and to achieve near-net shape manufacturing. The previous process of a sheet metal forming inevitably needed a machining process for making stepped sheet after conventional sheet metal forming in a progressive way. The stepped sheet is intended to be formed by plate forging in this study. Through the systematic way of developing the combined forming process using solid elements based-elastoplastic finite element method (FEM), several conceptual designs are made and an optimized process design in terms of geometric dimensioning and tolerance of straightness of the thin part is found, which is exposed to bending in metal forming of axisymmetric part. The predicted straightness measured by the slope angle of the tilted thin region is compared with the experimental straightness, showing that they are in a good agreement with each other. Through this study, a systematic approach to optimal process design, based on elastoplastic FEM with solid elements, is established, which will contribute to innovating the conventional small-scaled sheet metal forming processes which can be dealt with by solid elements.

  • The sectional forming analysis considering bending effects from the geometrically deformed shape of two linear membrane finite elements(called super element) was performed under plane strain assumption for analyzing forming processes of an arbitrarily shaped draw-die. For the evaluation of bending effects, the bending equivalent forces are calculated from the bending moment computed using the changes in the interior angle at the middle node of super element, and are agumented to the membrane stretch forces. In order to verify the validity of the bending formulation, the simulation results for the stretch, draw, and bend sections were compared with membrane analysis results and measurements.

  • To predict strain distributions and weld line movements in the forming processes of tailored blank sheets, the 2-dimensional finite element formulation is developed. The welding zone is modelled with the several, narrow finite elements. The material properties of weld elements are calculated from those of base metals, based on the experimental evaluation. To verify the finite element formulation developed, the forming process of an autobody door inner panel section is simulated. FEM predictions are compared and showed good agreements with experimental measurements.

  • Semi-solid forming process has some advantages such as successful manufacturing of high quality components with less inner defects suitable for less machining high productivity and energy-saving effect. the thixotropic behavior(solid-like in the unperturbed state and liquid-like during shearing) has been the basis for the semi-solid forming process. The main focus of this article is the investigation of the effect of T6 heat treatment and alloying elements on the mechanical properties in the semi-solid formed products using thixotropic hypoeutectic (A357 and ALTHIX 86S) and hypereutectic(A390) materials. The new methods to produce semi-solid formed components with high quality are also proposed and discussed in terms of a die design and the development of a lubricant.

  • In the present work, rigid-plastic continuum elements employing the shape change and anisotropic effects are derived for the purpose of applying more realistic blankholding force condition in three-dimensional finite element analysis of sheet metal forming process. In order to incorporate the effect of shape change effectively in the derivation of finite element equation using continuum element for sheet metal forming, the convected coordinate system is introduced, rendering the analysis more rigorous and accurate. The formulation is extended to cover the orthotropic material using Hill's quadratic yield function. For the purpose of applying more realistic blankholding force condition, distributed normal and associated frictional tangent forces are employed in the blankholder, which is pressed normal and associated frictional tangent forces are employed in the blankholder, which is pressed against the flange until the resultant contact force with the blank reaches the prescribed value. As an example of sheet metal forming process coupling the effect of planar anisotropy and that of blankholding boundary condition, circular cup deep drawing has been analyzed considering both effects together.

  • In the ideal forming theory(1), which has been deviously developed as a direct method for optimizing forming process, material elements are required to deform following the minimum plastic work path (or the proportional true strain path). Besides the general theory(2,3), specific ideal forming theories have been developed for membrane sheet forming(4) as well as two-dimensional steady bulk forming(5-7). In this work, the ideal forming theory was successfully applied for non-steady bulk forming under the plane strain condition. Here, the shape change complying with the minimum plastic work path, was effectively described by developing a numerical code based on the characteristic method. Numerical results obtained for a specific industrial part also include the optimum pre-forming shape and its evolving shape change to the final shape as well as the boundary traction history.

  • the process of strip twisting is practiced for the manufacture of some commercial parts such as elements for tube type line mixers. A thin metal strip with rectangular cross section is twisted thru an angle greater than 180。. Initial geometry is altered in to a complex one with dimen-sional changes. In practice several tryouts are necessary to obtain required dimensional accu-racies. A simple analysis model is proposed to predict the dimensional changes forming torque and axial force.

  • The glass formation behavior was investigated in the melt spun Zr-Ti-Cu-Ni-X (X=B, P and Si) ribbons. The magnitude of supercooled liquid region of Zr-Ti-Cu-Ni alloy increased with an addition of alloying element. The glass transition temperature and the crystallization temperature increased and the magnitude of supercooled liquid region decreased with increasing the content of alloying elements. The largest supercooled liquid region was observed in the Si containing alloy. This is believed to be due to the dense atom packing with the optimum atomic size ratio of constituent elements.

  • The characteristic of sheet metal process is the few loss of material during process, the short processing time and the excellent price and strength. The static implicit finite element method is applied effectively to analyze stamping processes from using AutoForm software. The simulation analysis can be applied to the membrane elements and shell elements. Membrane elements can be applied to good efficiency, but lower than the accuracy of shell elements. Therefore, simple drawing process applies membrane element, and spring-back and analysis of stamping process are judged that it is most efficient that apply shell clement. This study, the simulated results for stamping processes are shown and discussed.

  • Superplastic forming/diffusion bonding (SPF/DB) processes were analyzed using a rigid visco-plastic finite element method. The optimum pressure-time relationship for a target strain rate and thickness distributions were predicted by two-node line elements based on the membrane approximation for plane strain. Material behavior during SPF/DB of the integral structures having complicated shapes was investigated. The tying condition is employed for the analysis of inter-sheet contact problems. A movement of rib structure is successfully predicted during the forming.
