Analysis of Drawbead Process by Static-Explicit Finite Element Method

  • The problem analyzed here is a sheet metal forming process which requires a drawbead. The drawbead provides the sheet metal enough tension to be deformed plastically along the punch face and consequently, ensures a proper shape of final products by fixing the sheet to the die. Therefore, the optimum design of drawbead is indispensable in obtaining the desired formability. A static-explicit finite element analysis is carried out to provide a perspective tool for designing the drawbead. The finite element formulation is constructed from static equilibrium equation and takes into account the boundary condition that involves a proper contact condition. The deformation behavior of sheet material is formulated by the elastic-plastic constitutive equation. The finite element formulation has been solved based on an existing method that is called the static-explicit method. The main features of the static-explicit method are first that there is no convergence problem. Second, the problem of contact and friction is easily solved by application of very small time interval. During the analysis of drawbead processes, the strain distribution and the drawing force on drawbead can be analyzed. And the effects of bead shape and number of beads on sheet forming processes were investigated. The results of the static explicit analysis of drawbead processes show no convergence problem and comparatively accurate results even though severe high geometric and contact-friction nonlinearity. Moreover, the computational results of a static-explicit finite element analysis can supply very valuable information for designing the drawbead process in which the defects of final sheet product can be removed.

  • In the recent sheet metal forming simulations, it increases to adopt the dynamic explicit method for an effective computation and the elastoplastic formulation for stress recovery. It is inevitable in the dynamic explicit method that some noises occur, which sometimes partly spoil results of simulations. This phenomenon becomes severer when complicate contact conditions are included in simulations. In commercial dynamic codes, the concept of contact damping is introduced. However, the formulation process of it is not revealed well. In this paper, a contact damping method is formulated in order for effectively suppressing noises occurring due to complicated contact conditions. This is checked by analyzing a simple sheet metal stamping process (U-draw bending). From the computational results, it is shown that the contact damping can effectively control the noises due to contacts, especially when considering the sheet thickness, and help to develop more reliable internal stress states, which result in more realistic shapes after springbank.

  • In this paper, a finite element formulation using dynamic-explicit time integration scheme is used for numerical analysis of Hydro-forming processes. The lumping scheme is employed for the diagonal mass matrix and dynamic explicit formulation. Hydro-forming process for auto-body panel forming is analyzed by using dynamic-explicit finite element method. Further, the simulated results of the Hydro-forming processes are shown and discussed. Its application is being increased especially in the automotive industrial area for the cost reduction, weight saving, and improvement of strength.

  • The explicit scheme for finite element analysis of sheet metal forming problems has been widely used for providing practical solution since it improves the convergency problem,memory size and computational time especially for the case of complicated geometry and large element number. In the present work, a basic formulation for rigid-plastic explicit finite element analysis of plain strain sheet metal forming problems has been proposed. The effect of some basic parameters involved in the dynamic analysis has been studied in detail. A direct trial-and-error method is introduced to treat contact and friction. In order to show the validity and effectiveness of the proposed explicit scheme, computation are carried out for cylindrical punch stretching and the computational results are compared with those by the implicit scheme as well as with a commercial code. The proposed rigid-plastic explicit element method can be used as a robust and efficient computational method for analysis of sheet method forming.

Random vibration analysis of structures by a time-domain explicit formulation method

  • Non-stationary random vibration of linear structures with uncertain parameters is investigated in this paper. A time-domain explicit formulation method is first presented for dynamic response analysis of deterministic structures subjected to non-stationary random excitations. The method is then employed to predict the random responses of a structure with given values of structural parameters, which are used to fit the conditional expectations of responses with relation to the structural random parameters by the response surface technique. Based on the total expectation theorem, the known conditional expectations are averaged to yield the random responses of stochastic structures as the total expectations. A numerical example involving a frame structure is investigated to illustrate the effectiveness of the present approach by comparison with the power spectrum method and the Monte Carlo simulation method. The proposed method is also applied to non-stationary random seismic analysis of a practical arch bridge with structural uncertainties, indicating the feasibility of the present approach for analysis of complex structures.

  • A temperature equation which is derived from an enthalpy transport equation by using an assumption of a constant specific heat is very attractive for analyses of heat and fluid flows. It can be used for an analysis of a solid-fluid conjugate heat transfer, and it does not need a numerical method to find temperature from a temperature-enthalpy relation. But its application is limited because of the assumption. A new method is derived in this study, which is a temperature-explicit formulation of the energy equation. The enthalpy form of the energy equation is used in the method. But the final discrete form of the equation is expressed with temperature. It can be used for a solid-fluid conjugate heat transfer and multiphase flows. It is found by numerical tests that it is very efficient and as accurate as the standard enthalpy formulation.

The explicit schemes in general use are based on the elastic-plastic modeling of material requiring large computataion time. In the present work, a basic formulation for rigid-plastic explicit finite element analysis of plain strain sheet metal forming problems has been proposed. The effect of some basic parameters involved in the dynamic analysis has been studied in detail. Thus, the effective ranges of parameters have been proposed for numerical simultion by the rigid-plastic explicit finite element method. A direct trial-and-error method is introduced to treat contact and friction. In computation, sheet material is assumed to possess normal anisotropy and rigid-plastic workhardening characteristics. In order to show the validity and effectiveness of the proposed explicit scheme, computations are carried out for cylindrical punch stretching and the computational results are compared with those by the implicit scheme as well as with a commercial code. The proposed rigid-plastic exlicit finite element method can be used as a robust and efficient computational method for analysis of sheet metal forming.

  • In the present work a rigid-plastic finite element formulation using dynamic explicit time integration scheme is proposed for numerical analysis of auto-body panel stamping processes. The rigid-plastic finite element method based on membrane elements has long been employed as a useful numerical technique for the analysis of sheet metal forming because of its time effectiveness. A damping scheme is proposed in order to achieve a stable solution procedure in dynamic sheet forming problems. In order to improve the drawbacks of the conventional membrane elements, BEAM(abbreviated from Bending Energy Augmented Membrane) elements are employed. Rotational damping and spring about the drilling direction are introduced to prevent a zero energy mode. The lumping scheme is employed for the diagonal mass matrix and linearizing dynamic formulation. A contact scheme is developed by combining the skew boundary condition and the direct trial-and-error method. Computations are carried out for analysis of complicated auto-body panel stamping processes such as forming of an oilpan, a fuel tank and a front fender. The numerical results of explicit analysis are compared with the implicit results with good agreements and it is shown that the explicit scheme requires much shorter computational time, especially when the problem becomes more complicated. It is thus shown that the proposed dynamic explicit rigid-plastic finite element method enables an effective computation for complicated autobody panel stamping processes.
