  • The biggest challenge facing today's manufacturing industry is better quality and high productivit. From an economic point of view, productivity is the most important parameter, as high productivity will reduce the cost. However, the customers of today are not only cost concerned, but also quality conscious. So high accuracy levels should also be achieved in the manufacturing process. The aim of this paper is to get a comprehensive understanding of its machinability properties and to investigate the relationship between cutting conditions and surface roughness for Ball End Mill cutting process so as to enhance its practical application.

  • The development of 3D CAM system for the manufacturing of end mills becomes a key approach to save the time and reduce cost for end mills manufacturing. This paper presents the calculation and simulation of end mill tools CNC machining bases on 5-axes CNC grinding machine tool. In this study describes the process of generation and simulation of grinding point data between the tool and the grinding wheels through the machined time. Depend on input data of end mill geometry, wheels geometry, wheel setting, machine setting the end mill configuration and NC code for machining will be generated and visualized in 3 dimension before machining. The 3D visualizations of end mill manufacturing was generated by using OpenGL in C++. The development software was designed by using Microsoft Visual C++, which has many advantages for users, saving time and reducing manufacturing cost.

  • The wear process of end mill is a so complicated process that a more reliable technique is required for the monitoring and controling the tool life and its performance. This research presents a new tool wear monitoring method based on the sound signal generated on the machining. The experiment carried out continuous-side-milling for 4 cases using the high-speed steel slot drill under wet condition. The sound pressure was measured at 0.5m from the cutting zone by a dynamic microphone, and was analyzed at frequency domain. The tooth passing frequency appears as a harmonics form, and end mill wear is related with the first harmonic. It can be concluded from the result that the tool wear is correlate with the intensity of the measured sound at tooth passing frequency estimation of end mill wear using sound is possible through frequency analysis at tooth passing frequency under the given circumstances.

  • This paper presents a study on the improvement of the machining quality of sculptured-surfaces of molds according to the shape and posture of the tool. In the existing 3-axis machining, the methods using the ball end-mill and radius end-mill were analyzed for various cutting patterns and compared with those of the 5-axis machining. It was observed that the 5-axis machining using a ball end-mill obtained the finest surface roughness, and for the 3-axis machining, the optimal results were obtained for the one-way machining using a radius end-mill.

  • In this study, we study the change of surface roughness during cutting machining by changing the cutting conditions such as feed rate and spindle velocity with chromium molybdenum steel (SCM415) material and TiCN and TiAlN coated end mill tools. The surface roughness value of the test specimen for SCM415, was found to be 3,000 rpm in TiCN coated end mill and $0.634{\mu}m$ in surface roughness at a feed rate of 100 mm/min. In the TiAlN coated end mill, 300 mm/min, the surface roughness was the best at $0.699{\mu}m$. The overall average surface roughness of each coating tool was better than that of TiAlN.

  • TiN coating of high speed end mill is recently generalized. The study of coating layer using ion plating is mainly about the coating method and the why of the longer life of coated tools. In CNC machning process, metal cutting isn't carry out until the tools including the end-mill and so on are fractured. Namely, it is difficult precision processing when the cutting force of the cutting tool is near the limit the fracture cutting force. So, the estimate of the life by wear and fracture is important. Therefore, this study is about the method to estimate the capacity of the coating layer in relation to the tendency of cutting force and the influence of the cutting capacity of coated end-mill by the condition N2, Ar, temperature. The cutting length is in inverse proportion to the cutting force ratio. So, the life of the TiN coated end mill can be predicated by the ratio of the increase of the cutting force.

A hybrid cutting technology using plasma and end mill for decommissioning of nuclear facilities

  • A hybrid cutting using both plasma and end mill was developed for safe and efficient dismantling of nuclear facilities. In this cutting method, a moving arc plasma heats up the workpiece before milling. Thermally softened part of the workpiece is then removed quickly and deeply with an end mill. For the cutting experiments, a three-axis numerical control (NC) milling machine was combined with a commercialized arc plasma torch and used to cut 25 mm thick stainless steel plates. Experimental results revealed that pre-heating by arc plasmas can improve the cutting volume per unit time higher than 40% by reducing the cutting load and increasing the cuttable depth when using an end mill without cutting fluids. These advantages of a hybrid cutting process are expected to contribute to quick and safe segmentations of metal structures with radioactively contaminated inner surfaces.

  • Owing to the development of CNC machine tools and automatic programing software, the milling process with ball-end mill has become the most widely used process where three-dimensional precision machining is important. In this study, the ball-end milling process has been analyzed and a cutting force model has been developed to predict the cutting force acting on the ball-end mill on given machining conditions. The development of the model is based on the analysis of geometry of a ball-end mill an the oblique cutting process. The cutting edges of ball-end mills are considered as a series of infinitesimal elements and the geometry of the cutting edge element each cutting edge element is straight. The oblique cutting process in the small cutting edge element has been analyzed as orthogonal cutting process in the plane containing the cutting velocity vector and chip-flow vector. Hence, with the orthogonal cutting data obtained from orthogonal turning test, the cutting forces can be predicted through the model. The predicted cutting forces has shown a fairly good agreement with the test results in various plane cutting conditions.

Indirect Method for Measurement of Tool Edge Roughness in flat End Mill (평 엔드밀 공구인선부 조도의 간접적인 측정법)

  • End mill is an essential tool to generate complex surface in workpiece and it has been developed with various materials and tool shapes. The most important factor to evaluate the performance of end mill is still the wear characteristics of flank face. In addition to the flank wear, the tool edge roughness generated by the chipping is another important factor in aspects of material property and machinability evaluation and affects the quality of machined surface. Up to now, there is no direct method for measurement of tool edge roughness. In this study, the tool edge roughness of flat end mill is indirectly measured along the axial direction of workpiece. The theoretical equation is derived in consideration of tool geometry. Finally, the optimal conditions to measure the tool edge roughness by the proposed method are presented through the theoretical review and experimental identification.

A Study on the Optimum Shape of MQL Carbide End-mill for Machining of Aluminum Lithium Alloy (Al-Li 합금 가공용 MQL 초경공구의 최적 형상에 관한 연구)

  • In order to develop the optimum shape of an MQL carbide end-mill suitable for high speed machining of wing ribs which are a detailed part of larger wing structures, using a new material Al-Li alloy, a new MQL carbide end-mill is created that has various quantities of holes, hole sizes, and hole locations. A theoretical machining graph is generated using the hammer test and FRF simulation, and a machining test is performed in order to verify the machining stability in the high speed machining area. The optimum configuration of the MQL carbide end-mill is also presented through comparing the chattering, machining noise and cutting conditions, including the maximum cutting depth, rpm, and feed rate per teeth, for each cutter.
