  • A stretch forming method has been widely used in sheet metal forming process. Especially, this process has been adopted in aircraft and high-speed train industries for skin structure forming having a variety of curvature. Until now, solid dies, which are designed with respect to the specific shapes and manufactured as a single piece, have been usually applied to stretch forming process. Therefore, a great number of solid dies has to be developed according to the shapes of the curved skin structure. Accordingly, a flexible die is proposed in this study. It replaces the conventional solid dies with a set of height adjustable punch array. A usefulness of the flexible die is verified through a formability comparison with the solid die using finite element method considering an elastic recovery and the stretch forming apparatus with the flexible die is developed.

A Study on Spring Back in Sheet Forming of Amorphous Alloys (아몰퍼스 판재 성형의 스프링 백에 관한 연구)

  • This paper is concerned with spring back after sheet forming of bulk amorphous alloys in the super cooled liquid state. The temperature-dependence and strain-rate dependence of Newtonian/non-Newtonian viscosities as well as the stress overshoot/undershoot behavior of amorphous alloys are reflected in the thermo-mechanical Finite Element simulations. Hemispherical deep drawing operations are simulated for various forming conditions such as punch velocity, die corner radius, friction, blank holder force, clearance and initial forming temperature. Here, spring back by an instantaneous elastic unloading was followed by thermal deformation during cooling and two modes of spring backs are examined in detail. It could be concluded that the superior sheet formability of an amorphous alloy can be obtained by taking the proper forming conditions for loading/unloading.

  • Fretting contact and fretting fatigue are known to occur in mechanical devices which have fasteners subjected to oscillatory tangential load. Theoretical studies on fretting contact have been focussed on simple geometries, such as cylindrical contact problem. Recently, the contact problem of a flat rounded punch has been solved theoretically. The purpose of this paper is to show that the results of finite element analysis for the fretting contact problem are nearly consistent with the theoretical solutions.

  • A flexible stretch forming process is useful for small quantity batch production because various shape changes of the flexible die can be achieved conveniently. In this study, the design variables, namely, the punch size, curvature radius and elastic pad thickness, were quantitatively evaluated to understand their influence on sheet formability using statistical methods such as the correlation and regression analyses. Forming simulations were designed and conducted by a three-way factorial design to obtain numerical values of a shape error. Linear relationships between the design variables and the shape error resulted from the Pearson correlation analysis. Subsequently, a regression analysis was also conducted between the design variables and the shape error. A regression equation was derived and used in the flexible die design stage to estimate the shape error.

  • A design methodology is applied for manufacturing a disk-brake piston component and a washing machine container. The design criteria are the limit drawing ratio and the forging load within the available press limit. Also, the final product should not have any geometrical defect. The rigid-plastic and elastic-plastic FEM have been applied to simulate both of the conventional manufacturing processes, respectively, which include deep drawing and forging process. Simulations of one stage process from a selected stock to the final product shape are performed for generating information on additional requirements for metal flow. The best manufacturing processes are selected, which is using a hemispherical punch in the deep drawing process for both disk-brake piston component and washing machine container.

Press Formabilities of Aluminum Sheets for Autobody Application (차체용 알루미늄 판재의 프레스 성형성)

  • Press formabilities of aluminum sheets for automobile body were investigated. Plane strain stretching test (called RIST-PSST), cupping test and U bending test were performed to assess the press formability of aluminum sheets respectively. The results showed that aluminum sheets are generally inferior to cold-rolled steel sheet of deep drawing quality (CSP3N) in press formability. The limiting punch height (LPH) and limiting plane strain (FLCo) of aluminum sheets are 50%-70% level compared to that of CSP3N. Moreover, the limiting drawing ratios(LDR) of aluminum sheets are ranged between 1.95 and 2.1. The poor press formability of aluminum sheets is responsible for low values of total elongation and plastic anisotropy parameter in tensile characteristic. The shape fixability of aluminum sheets evaluated in U bending test is very poor due to its low elastic modulus compared to CSP3N.

  • Residual stress is a dominant obstacle to efficient production and safe usage of device by deteriorating the mechanical strength and failure properties. Therefore, we proposed a new thin film stress-analyzing technique using a nanoindentation method. For this aim, the shape change in the indentation load-depth curve during the stress-relief in film was theoretically modeled. The change in indentation depth by load-controlled stress relaxation process was related to the increase or decrease in the applied load using the elastic flat punch theory. Finally, the residual stress in thin film was calculated from the changed applied load based on the equivalent stress interaction model. The evaluated stresses for diamond-like carbon films from this nanoindentation analysis were consistent with the results from the conventional curvature method.

  • In the present study SEAM (Shear Energy Augmented Membrane) elements have been devel-oped. Maintaining the numerical efficiency of conventional membrane elements the effect of out-of-plane deformation (transverse shear deformation) has been incorporated for the purpose of computational stabilization without introducing additional degrees of freedom. Computations are carried out for the deep drawings of square cup to check the validity and the effectiveness of proposed SEAM elements. The computational results are compared with both the existing results. And the effects of process variables like initial sheet thickness punch & die round and clearance are checked

Evaluations of Swaging Process for Rotor Core of Induction Motors II (유도전동기 회전자 제작시 압입작업 평가 II)

  • This study evaluated the displacements of a Cu bar in the Y-direction and the relationship between swaging pressures and total contact forces to increase the productivity of the rotor core swaging process. Elastic-plastic numerical analyses of four different Cu bar shapes were performed with a constant swaging pressure to evaluate the displacements of the Cu bar in the Y-direction and the contact force distributions at the contact surfaces during the swaging process. Based on the numerical analysis results, the following conclusions were obtained. First, a simplified 2-dimensional cyclic symmetric analysis model was developed for the numerical analysis of the rotor core swaging process. Second, the final displacements of the Cu bar in the Y-direction were nearly the same as the change of the Cu bar size at a constant swaging pressure. Third, a linear relationship between the swaging pressures and the total contact forces, the so called resistance forces, was suggested.
