In this study, we designed and constructed a multi-forming progressive die with a bending, embossing on the multi-stage and performed through the try out. Out of the characteristics of this paper that nothing might be ever seen before such as this type of research method on the all of processes of thin and high precision production part.

An upper-bound elemental stream function technique(UBST) is proposed for solivng forging and backward extrusion problems that are geometrically complex or need a forming simulation . And in the forging problems, this study investigates that layer of elements effects dissipation of total energy and load. The element system of UBSTuses the curve fitting property of FEM and the fluid incompressiblity of the stream function . The foumulated optimal design problems with constraints ae solved by the flixible toerance method. In the closed-die forging and backward extrusion, the result of layer of element by this study produces a lower upper-bound solution than that fo UBET and conventional layer of element . And the main advantage of UBST program is that a computer code, once written , can be used for a large variety problems by simply changing the input data.

Incremental forming path to manufacture a thick concave steel plate using the line array roll set is designed. To find the optimum forming path, the forming processes are simulated by the finite element method. A general-purpose commercial software, MSC MARC is used. A modeling with 8-node hexahedral elastic-plastic solid is performed to predict accurate springback and the analysis process was composed of 18 passes. The proposed forming paths are verified through experiments carried out in the prototype line array roll set. It is found that the process can be successfully applied to the fabrication of the dual curvature ship hull plate.
A finite element inverse method is introduced for direct prediction of blank shapes, strain distributions, and reliable intermediate shapes from desired final shapes in axisymmetric multi-step deep drawing processes. This mothod enables the determination of process disign. The approach deals with the Hencky's deformation theory. Hill's second order yield criterion, simplified boundary conditions, and minimization of plastic work with constraints. The algorithm developed is applied to motor case forming, and cylindrical cup drawing with the large limit drawing ratio so that it confirms its validity by demonstrating resonably accurate numerical results of each problem. Numerical examples reveal the reason of difficulties in motor case forming with corresponding limit diagrams.
The objective of this paper is to introduce very fast but still stable solution using finite element procedures, and it has been used in an iterative mode for product design applications. A lot of numerical techniques have been developed to deal with the material, geometric and boundary condition non-linearities occurred in the stamping process. One of them, the One-Step FEM is very efficient and useful tool for a design and trouble-shooting in various stamping processes. In this method, the mathod, the material is assumed to deform directly from the initial flat blank to the final configuration without any intermediate steps. The formulation is based on the deformation theory of plasticity and the upper bound theorem. As a result of the calculations, the initial blank shape is obtained, together with the material flow, strains and thickness distribution in the part.

A process is designed by the backward tracing scheme of the rigid-plastic FEm for net-shape shell nosing component without machining after forming. The current process of the shell nosing industry requires cost-consuming machining to produce final product . The backward tracing scheme of the rigid-plastic FEM, a novel method in preform design of metal forming processes , derives a sound preform for net-shape shell nosing product . The current process is simulated to check the metal flow involved informing with a trial preform and its modified preform. It is found that the two preforms are not suitable for net-shape shell nosing product. Finally, a preform is desinged by the backward tracing scheme, which is suitable for net-shape manufacturing of the shell nosing component.

In this work, rapid prototyping and three dimensional finite element analysis are simltaneously applied to design metal forming processes. Rapid prototyping is a new prototyping technology which producess three dimensional part models directly from CAD data and has been extensively applied to various manufacturing processes. There are many types of rapid prototyping systems due to their building principles and materials. In this work, Stereolithography Apparatus (SLA) which is the most widely-used rapid prototyping system is introduced to manufacture the die set. To prepare STL file generally, mesh data which are in describing the die surface in finite element analysis are translated so that rapid prototyping and finite element analysis are effectively connected. The die sets are manufactured using SLA prototypes, and matal forming experiments are carried out using them. Comparing experiments results with analyses, the processes can be predicted and designed successfully.
The form-joining process (or clinching) uses a set of die and punch to impose the plastic deformation-induced geometric constraint on a sheet metal pair. The joining strength from the process ranges 50-70 percent of that of the resistance spot welding. In this paper, a new form-joining process with the aid of an adhesive is proposed in which an epoxy adhesive is applied to a sheet metal pair, and before it cures the pair is clinched to cause the geometric constraint in the form of a protrusion. In order to reduce the forming load and the height of protrusions, a new die and punch set with a very small clearance is devised to reduce the depth of drawing and the forming load. Taguchi method is employed to find the optimal values of design parameters. To implement each case of the orthogonal array, the finite element method is used. The experiments show that in the tensile-shear test, the bonding strength of the new form-joining process with an epoxy adhesive is approximately the same as that of the resistance spot welding; and in comparison with the other two form-joining processes with an epoxy adhesive, the height of protrusions is reduced by more than 65 percent and the forming load by 50 percent.
