A Dynamic-explicit Finite Element Analysis for Hydro-forming Process (Hydro-forming 공정을 위한 동적-외연적 유한요소해석)

  • In this paper, a finite element formulation using dynamic-explicit time integration scheme is used for numerical analysis of Hydro-forming processes. The lumping scheme is employed for the diagonal mass matrix and dynamic explicit formulation. Hydro-forming process for auto-body panel forming is analyzed by using dynamic-explicit finite element method. Further, the simulated results of the Hydro-forming processes are shown and discussed. Its application is being increased especially in the automotive industrial area for the cost reduction, weight saving, and improvement of strength.

  • An aluminium sandwich sheet is the material fabricated by adhering two aluminum panels to one plastic core. If it has the same bending stiffness as an steel panel, it is 65% lighter than steel panel and 30% lighter than aluminum panel. Therefore it is marked exclusively as god substitutive materials of steel body for improving fuel efficiency. But an aluminium sandwich sheet has problem of the lower formability than steel for automotive application. In this paper we intend to develop application technologies of an aluminum sandwich sheet for auto body panels from the selecting composed materials of aluminium sandwich sheets to fabricating prototype. We selected aluminium sandwich panels fabricated by Hoogovens company. Through formability tests we have finished the design and fabricated a mould and a prototype.

  • This paper describes a procedure to improve road noise using DPDS estimation. We can estimate a body local stiffness at chassis mounting point where the path of road input vibration by DPDS with experiment and FE simulation. DPDS result from FE model has a good correlation with experiment data. FE model DPDS shows weak points among chassis mounting points. Body panel thickness and shape were changed to meet DPDS target. Improved DPDS of critical points makes a road noise level lower.

  • An equivalent drawbead model(EDM) for sheet metal forming analysis, which replaces complex drawbead geometries with drawbead forces in modeling the stamping dies with finite elements, is experimentally verified and applied to the numerical simulation of auto-panel stamping process. The drawbead restraining and opening forces of elliptical drawbead, circular drawbead, square drawbead, and step drawbead are obtained by performing the drawbead pulling test and compared with those of EDM and commercial code models(CCM). Better agreement with experimental measurements is found in EDM than CCM. Furthermore, the excellence of EDM is demonstrated in its application to the auto-body stamping analysis.

  • The application of an equivalent drawbead model(EDM) for sheet metal forming analysis, which adopts the forces instead of complex geometries in modeling the drawbead, to the numerical simulation of auto-panel stamping process is introduced in this study. In terms of the thinning and draw-in, better agreement with experimental measurements was found in EDM than in commercial code models so that the excellence of EDM in the accuracy of drawbead forces for the simulation of auto-body stampings was revealed.

  • Strip casted and rolled magnesium sheet is become exiting material for car manufacturer, due to its better formability and specific strength compare with conventional extruded sheet. TWB technology was attractive for car body designer, because it saves the weight of the car without strength loss. In this study, the laser welding performance of magnesium sheet was investigated for Mg TWB panel manufacturing. The material was strip casted and rolled magnesium alloy sheet contains 3 wt% Al and 1 wt% Zn (AZ31). Lamp pumped Nd:YAG laser of 2kW was used and its laser light was delivered by optical fiber of 0.6mm core diameter to material surface with focusing optics of 200mm focal length for TWB welding. The microstructure of weld bead was investigated to check internal defects such as inclusion, porosity and cracks. Also mechanical properties and formability were evaluated for press forming of car body. For the results, there was no crack but inclusion or porosity on weld at some conditions.The tensile strength of weld was over 95% of base metal. Inner and outer panel of engine hood were press formed and assembled at elevated temperature.

  • The plane-strain stamping process is analyzed by a forming energy minimization method in order to obtain forming load, slip length and strain distribution in each step of punch stroke. All the developed programs are integrated into total CAD/CAE SYSTEM for the purpose of the practical usage in die design. The computed strain distribution and the amount of draw-in are compared with those of the actually developed panel It is found that there is a good agreement between theoretical and experimental results.

  • The AutoForm previously used the membrane element and it accomplished sheet metal forming analysis. The membrane analysis has been widely applied to various sheet metal forming processes because of its time effectiveness. However, it is well-known that the membrane analysis can not provide correct information for the processes which have considerable bending effects. In this research experimental results were compared with the analysis results obtained by using the shell element which is applied newly in the AutoForm commercial software. The shell element is a compromise element between continuum element and membrane element. The Finite element method by using shell element is the most efficient numerical method. From this research, it is known that FEA by using shell element can predict accurately the problems happened in actual experimental auto-body panel.

SMOOTHING METHOD OF AUTO-BODY PART CONTOUR FOR THE DIE-FACE DESIGN SYSTEM BASED ON THE CAE PLATFORM

  • The method of die-face design based on the CAE platform for automobile panels can fast modify the die addendum. In contrast with the process of the die-face design based on the CAD platform, there are some special steps for the die-face design based on the CAE platform. The most obvious difference is that the auto-body part contour needs smoothing arlier than the design of addendum surfaces does. It is helpful to improve the design quality of addendum surface. In spite of extensive researches on the smoothing technique, here is still dearth of the published solutions about smoothing the part contour with additional surface. This paper attempts to analyze the difficulties and provides practical solutions. Main results include the algorithm to calculate the segments needing to be smoothed on boundary, the strategy to create the smoothing curve and the procedure of surface generation. The relevant function modules for parametric design are developed. A few examples and suggestions for future work conclude the paper.
