Development of Welding Robot for Corner-piece in LNG Ship (LNG선 화물창의 코너부위 용접로봇 개발)

  • Generally, angle pieces at the corners of cargo tank of membrane type LNG carrier ship are manually welded, due to their various shapes and positions. In this study, a GTA welding robot system was developed in order to improve productivity, which consists of a 7-axis manipulator, a system controller, a GTA welding power source, and peripheral devices. The welding system is characterized by capabilities of welding corrugated work pieces as well as 90/135 degree linear work pieces, and controlling the entire weld cycle automatically. The developed system was field tested on actual work pieces and its performance was proven to be successful.

  • With the trend towards welding automation and robozation, mathematical models for studying the influence of various parameters on the weld bead geometry in Gas Metal Arc(GMA) welding process are required. The results of bead on plate welds deposited using the GMA welding process has enabled mathematical relationships to be developed that model the weld bead geometry. Experimental results were compared to outputs obtained using existing formulae that correlate process input variables to output parameters and subsequent modelling was performed in order to better predict the output of the GMA welding process. The aim of this work was to explain the relationships between GMA welding variables and weld bead geometry and thus, be able to predict input weld bead size. The relationships can be usefully employed for open loop process control and also for adaptive control provided that dynamic sensing of process output is performed.

  • In apartment building with column structure, reinforcing bar of the column is constructed mainly using gas pressure welding job. Therefore, gas pressure welding job in very critical process is construction apartment building with column structure. The purpose of this study is to analyze productivity of gas pressure welding work in column structure apartment using Web-CYCLONE. In this study, a CYCLONE model was developed for the productivity analysis of gas pressure welding work. Through this model, the optimal combination of the resources was obtained. This study will be utilized in the future as a useful tool of productivity analysis and the determination of an optimal combination of resources for gas pressure welding in apartment with column structure.

  • Generally, welding gap is a serious factor of a falling-off in weld quality among various kind of weld defect. Welding gap is created between two work piece in GMAW(Gas Metal Arc Welding) of horizontal fillet weld because surface of workpiece is not flat by cutting process. In these days, there were many attempts to detect welding gap. though we prevalently use the vision sensor or arc sensor in welding process, it is difficult to detect welding gap for improvement of welding quality. But we have a trouble to find relationship between welding gap and many welding parameters due to non-linearity of welding process. As mentioned about the various difficult problem, we can detect welding gap precisely using neural networks which are able to model non-linear function. Also, this paper was proposed real-time monitoring of weld bead shape to find effect of welding gap and to estimate weld quality. Monitoring of weld bead shape examined the correlation of welding parameters with bead eometry using learning ability of neural networks. Finally, the developed system, welding gap detecting system and bead shape monitoring system, is expected to the successful capability of automation of welding process by result of simulation.

No Root Cap Horizontal Butt-welding with MAG Process

  • It has been used many kinds of horizontal butt-welding methods at block-to-block erection stage in shipbuilding companies. For examples, some companies use conventional FCAW process with one side or both sides groove joint welding, others use carriage with torch holder type mechanized welding method. Although lots of efforts were done until now, some problems in quality and productivity still remain in ship's hull welding. In this study, we have attempted to raise productivity and quality on horizontal position of welding with following 3 items. 1) Prepare groove condition with no root gap for making easy fit-up work. 2) Develop improved MAG (100% $CO_2$ gas shielding) welding process with solid wire for making sound root bead from one side. 3) Develop and apply quite new automatic welding carriage. The stability of new welding process was confirmed by conducting mechanical tests of weldments to verify the soundness of weldments.

  • This study is to find the optimal work plan of robot welding in the subassembly process of shipbuilding and to verify the found solution through 3-D simulation. The optimal work plan was established by evenly distributing the work amount to each stage and finding the shortest work sequence. The shortest work sequence was found by using the genetic algorithm. The result was compared with the practically adopted case and verified through the 3-D simulation.

  • The CD (Capacitor Discharge) stud welding utilizes the arc heat and pressure to attach the stud to the workpiece, which consists of the arc. ignition, arcing and pressure welding stages. In order to predict the dynamic behavior of the CD stud welding process, mechanical and electrical models are employed in this work. While the mechanical model estimates the duration of each stage, the electrical model predicts the voltage and current waveforms using the RLC circuit. Effects of process parameters such as the electric components and spring force are analyzed through simulation. It is found that the contact resistance and gap between the stud and base metal influence the tip fusing and arcing duration. The calculated results showed reasonably good agreements with the experiment results.

  • The use of flux cored arc welding(FCAW) process has grown dramatically since it has been developed because of the remarkable operating characteristics and the resulting weld properties. The feature that distinguishes the FCAW process from other arc welding processes is the enclosure of fluxing ingredients within a continuously fed tubular electrode. The benefits of FCAW process are the increased productivity due to continuous wire feeding, the metallurgical effects derived from the reactions with flux, and the shapes of weld bead formed by slag. However, FCAW process causes the problem in working environment because it generates much more fume than other welding processes. Recently, the welding fume became a hot issue in the field after some welders were diagnosed as manganese toxcosis and siderosis. This study was started to investigate the characteristics of welding fume and utilize the results from the investigation to protect the welders from welding fume. As a first step, the effect of welding conditions on the fume generation rate(FGR) were investigated during FCAW process with $CO_2$ shielding. The considered welding conditions were welding current, arc voltage, travel speed, contact tube to work distance, and torch angle. The results showed that FGR was affected by all of these factors.

A Study on the Evaluation of Welding Fume Generated during Arc Welding (Arc 용접시 Fume 발생량 평가에 관한 연구)

  • The cases of welders illness by welding fume generated during arc welding are recently reported, which makes the legal regulation in the welding work place. Also, this situation makes the employers and welders be concerned about the welding fume seriously. At this point of time it is necessary that a standard testing method is developed as a fundamental tool for the evaluation of Fume Generation Rate(FGR) required for making progress in the development of low fume electrodes and welding process technology and also constructing the ventilation system in welding area. However, the current standard(KS D 0062) is only applicable to the manual covered electrode arc welding. In this study the evaluation procedure for the FGR is established by developing the fume collection chamber which can be applicable to semiautomatic and automatic arc welding as well as manual arc welding. This evaluation system and procedure can be used as a tool not only to develop the low fume welding electrode and welding process technology but also to construct the equipment controlling the welding workshop atmosphere.

  • Recently just as in the automobile industry, shipbuilders also try to reduce material consumption and weight in order to keep operating costs as low as possible and improve the speed of production. Naturally industry is ever searching for welding techniques offering higher power, higher productivity and a better quality. Therefore it is important to have a details research based on the various welding process applied to steel and other materials, and to have the ability both to counsel interested companies and to evaluate the feasibility of implementation of this process. Submerged-arc welding (SAW) process is usually used about 20% of shipbuilding. Similar to gas metal arc welding(GMAW), SAW involves formation of an arc between a continuously-fed bare wire electrode and the work-piece. The process uses a flux to generate protective gases and slag, and to add alloying elements to the weld pool and a shielding gas is not required. Prior to welding, a thin layer of flux powder is placed on the work-piece surface. The arc moves along the joint line and as it does so, excess flux is recycled via a hopper. Remaining fused slag layers can be easily removed after welding. As the arc is completely covered by the flux layer, heat loss is extremely low. This produces a thermal efficiency as high as 60% (compared with 25% for manual metal arc). SAW process offers many advantages compared to conventional CO2 welding process. The main advantages of SAW are higher welding speed, facility of workers, less deformation and better than bead shape & strength of welded joint because there is no visible arc light, welding is spatter-free, fully-mechanized or automatic process, high travel speed, and depth of penetration and chemical composition of the deposited weld metal. However it is difficult to application of thin plate according to high heat input. So this paper has been focused on application of the field according to SAW process for thin plate in ship-structures. For this purpose, It has been decided to optimized welding condition by experiments, relationship between welding parameters and bead shapes, mechanical test such as tensile and bending. Also finite element(FE) based numerical comparison of thermal history and welding residual stress in A-grade 3.2 thickness steel of SAW been made in this study. From the result of this study, It makes substantial saving of time and manufacturing cost and raises the quality of product.
