Characteristics of Spatter Generation in the Short Circuit Transfer Region of $CO_2$ Arc Welding ($CO_2$ 용접의 단락이행영역에 있어서 스패터 발생특성)

  • The characteristics of spatter generation in the short circuit transfer region of $CO_2$ welding was investigated. Spatteriing phenomena could be classified into three types : Type I generated due to the abrupt increase of arc voltage in arcing duration. Type II by the gas ejection from molten metal and Type III generated by the arc instability at the moment of arc re-ignition just after short circuiting. Main observed types were dependent on the chemical composition of welding wires. The case of YCW12 wires was mainly composed of spatters generated by Type l and Type II, while most, spatters in YCW11 wires were generated by Type II and Type III.

  • In automotive company, a lot of researchers have investigated for the spatterless welding process during last two decades. A spatter influences on the product quality such as strength and surface states. In this paper, a hollow tip is proposed for spatterless process. An optimal size of electrode hole is obtained from a weldability evaluation of each hole diameter. Through the cross section analysis, a phenomenon that molten metal moves in the hole which located between two workpiece is observed, and this makes spatterless welding process even though current is higher. Finally, widely acceptable weld area in lobe curve is obtained by using hollow tip as compare with conventional no hollow tip. In this paper, spatterless resistance spot welding with improvement weldability and productivity is proposed by using hollow tip.

  • The contact tip for gas metal arc welding has important functions to transmit the welding current to the wire and to guide the wire to molten pool. If the contact tip is damaged, it is a cause of lowering the welding productivity due to removal of welding defects and replacement of contact tip. In case of the use of a contact tip for a long time the arc is unstable because the processed hole in the contact tip center is larger, and the variation of aiming position of the welding wire causes a seam tracking error. In this study, gas metal arc welding experiments using contact tip of three different materials were performed. The contact tips with Cu-P, Cu-Cr, and Cu-ODS were used at the experiments, and the welding characteristics by each contact tip were evaluated. After welding contact tip appearance, welding spatter adhesion amount of the nozzle, and weld bead appearance were evaluated. The welding current and welding voltage were measured to verify arc stability during arc welding.

  • This paper is concerned with effects of Al, Mn and Si contents on spatter, fume, microstructure and mechanical property with 490MPa Grade Flux Core Wire(FCW). Ten kinds of FCW were fabricated by varying Mn, Si and Al contents and each FCW was weld for check the amount of spatter and fume generations, microstructures and mechanical property. Amount of spatter and fume generations was decreased with the increasing Si contents and decreasing by Al contents in FCW. And, their microstructure of weld metal were changed by Mn, Al and Si contents in FCW. With increasing of Al and Si, acicular ferrite was fine and volume fraction of acicula ferrite was increased. Thereby leading to improvement of Charpy impact property and strength.

  • Since new types of vehicles or structures made from thin aluminum alloy are under rapid development and some products are already on the market, welding of aluminium sheet is increasing. MIG(Metal Inert Gas), MIG-Pulse, TIG(Tungsten Inert Gas) welding are the typical Ai welding. MIG welding has the advantage of high speed, but it is difficult to apply to the thin plate, because of bum-through by the high heat input and spatter. MIG-Pulse welding can weld without spatter and burn-through, but when the gap exists at the welding joint, there is quite a possibility of bum-through. TIG welding is difficult to weld at a high speed. AC Pulse welding alternates between DCEP(Direct Current Electrode Positive) and DCEN(Direct Current Electrode Negative). DCEN is higher wire melting rate than DCEP, while lower temperature of droplet than DCEP. In AC Pulse welding, far fixed welding current, wire melting rate increases as the EN ratio increases. For fixed wire feed rate, welding current decreases as the EN ratio increases. Because of these features, the temperature of droplet, the depth of penetration, the width of bead decrease and the reinforcement height increases as EN ratio increases, and these are able to weld at a high speed, lower heat input. It is the purpose of this study that design of AC pulse current waveform for MIG welding of Al sheet and estimation of output characteristic.

  • Recently the application of laser welding technology has been considered to shipbuilding structure. However, when this technology is applied to primer coated steel, good quality weld beads are not easily obtained. Because the primer-coated layer caused the spatter, humping bead and porosity which are main part of the welding defect attributed to the powerful vaporizing pressure of zinc. So we performed experiment with objectives of understanding spatter and porosity formation mechanism and producing sound weld beads in 6mmt primer coated steels by a $CO_2$ CW laser. The effects of welding parameters; defocused distance, welding speed, coated thickness and coated position; were investigated in the bead shape and penetration depth on bead and lap welding. Alternative idea was suggested to suspend the welding defect by giving a reasonable gap clearance for primer coated thickness. The zinc of primer has a boiling point that is lower than melting point of steel. Zinc vapor builds up at the interface between the two sheets and this tends to deteriorate the quality of the weld by ejecting weld material from lap position or leaving porosity. Significant effects of primer coated position was lap side rather than surface. Therefore introducing a small gap clearance in the lap position, the zinc vapor could escape through it and sound weld beads can be acquired. In conclusion, formation and suspension mechanism of the welding defects was suggested by controling the factors.

The Waveform Control and Blowhole Generation in the Wave Pulse MIG Welding for Galvanized Steel Sheets (아연도금강판에 대한 중첩펄스 MIG 용접에서의 파형제어와 기공 발생 특성)

  • Recently, application of arc welding to galvanized carbon steel sheet is on the increasing Ould in the fields of automobile and construction industries. In arc welding process, zinc is evaporated in weld pool, even under the appropriate welding condition and produce blowhole and/or pit. Zinc gas cause instability of arc and increase spatter and fume. This research is purposed to minimize the heat-input and the formation of porosities in the welded joint of the galvanized carbon steel sheet using variable polarity AC wave pulse MIG welding system. An appropriate welding condition which showed low spatter and good bead appearance was acquired by applying the AC pulse MIG welding machine to DC duplicated MIG welding with the solid wire. When oxygen gas was added to shield gas of MIG welding for galvanized steel sheet, arc length was increased and arc stability was improved. In the AC duplicated welding, the loss of galvanized layer was decreased as the amount of heat-input was decreased when the EN ratio was increased under the condition that average welding current was evenly set.

  • The conventional $CO_2$ inverter arc machine has constant voltage output characteristic and uses constant wire speed controller for welding current control. By adoption of PWM inverter to the welding machine, the spattering was reduced rather than the thyrister arc welding machine or AC arc welding machine. Moreover, by the high switching frequency, the output reactor size could be reduced evidently. Recently, the studies on optimal voltage and current waveform for the welding performance improvement have been studied. In this paper, a new instantaneous output current control scheme during the short circuit mode was proposed and showed the capability of arc stability improvement and the reduction of spatter generation.

  • The metal transfer of CO2 arc welding machine can be devided into short-circuit(low current) metal transfer. Especially in large crrent region, the main problem of CO2 arc welding machine is much spatter generation which is caused by mainly instant short-circuit matal transfer. So in this paper descrives new current control method in large current region, which can improve welding performance and lessen spatter generation. And as a result of experiment, the effect of proposed control method is demonstrated.
