Inspection System of Welding Bead and Chamfer by means of Laser Vision

  • An Inspection system, composed of sensor head and controller, is presented which is a 3-D laser vision system using principles of optical triangulation for weld quality and chamfer quality. The sensor head id composed of laser diode, micro CCD camera, filter and several optical components. This systems can be used in welding bead and undercut inspection and chamfer quality inspection as well. It is mech more convenient to use and the inspection time is to be greatly shortened compared with conventional inspection method. Furthermore, data saved in controller can be used for statistics afterwards. This system has been begin used in Koje Shipyard of Samsung Heavy Industries and the need is being increased.

  • In automotive industry, because of the consideration of fuel economy, lightweight alloys have been adopted and are expected to be extensively used in the future. Magnesium alloys are among the promising materials, due to their lightweight and good mechanical properties. This study is related to the laser weldability of AZ31B magnesium alloy, an all-purpose wrought alloy with good strength and ductility. A 4kW Nd:YAG laser was used to join AZ31B sheet, and the effects of welding parameter on the quality of lap-welded joints were investigated. As a result of this study, the optimal condition was obtained, and the effect of gap distance was also revealed on the porosity control.

  • A literature review was conducted to survey informations available on the welding metallurgy of aluminum alloys and its effect on fusion weldability, especially on solidification cracking and pore formation. Solidification cracking behavior of Al weld is a complicate matter as compared to other high alloys, where a relatively simple Fe-X(most detrimental elements S, P, B, Si, etc) binary diagram can be successfully applicable. Both additive and synergistic effects of elements should be considered together. A same element play a different role from system to system. Porosity, caused by hydrogen contamination of the weld is one of the most troublesome welding problems. The primary sources of hydrogen are believed to be an absorbed moisture on the filler metal or base metal and in the shielding gas. It is extremely important that reliable quality-control procedures be employed to eliminate all possible sources of hydrogen contamination. Selection of proper process and parameters is sometimes more important than controlling of alloying elements in order to make a defect-free weld.

  • With the development of advanced processing technology, laser processing systems, which require high-quality precision processing, have attracted considerable attention. Although laser equipment is expensive, it enables quick processing and less deformation of materials. This technology is often applied to secondary batteries, which has thus farinvolved the use of argon tungsten inert gas (TIG) welding. However, the welding characteristics of argon TIG welding are not yet good, and a laser is used for welding to address this problem. In this study, lap-joint welding was conducted, and the desired welding characteristics were obtained when the laser power was 1800W and the laser beam travel speed was 1.8 m/min. Lap-joint welding was conducted on Ni-coated SS41. Two cases were compared. No pores were observed in the Ni-coated SS41 lap-joint welding part, and cracks appeared from the lap-joints. Moreover, the pole rod and tap were welded together in a T-joint form to improve the output of the secondary battery. T-joint laser welding showed better welding characteristics than TIG welding.

Effect of Alloying Elements on Mechanical Properties and Microstructure of Steel Bar Fabricated by Endless Bar Rolling System with Flash Butt Welding (플래시버트 용접과 연속열간압연법으로 제조된 철근의 기계적 성질과 미세조직에 미치는 합금원소의 영향)

  • Flash butt welding is applied in many industries. New technology was developed recently for joining billets which called "EBROS (Endless Bar Rolling System)". After reheating billets in furnace, two billets were joined using flash butt welding. The objective of this study was to investigate the effect of alloying elements on mechanical properties of flash butt welded zone of hot rolled steel bar. The tensile properties on welded zone of Fe-Mn steel and Fe-Mn-V steel were dropped as compared with non-welded zone. Fe-Mn-Nb steel was opposed to the former. It was found that the white band at the welded zone had high ferrite volume fraction and large ferrite grain size. The vertical white band between flash butt welded billets was transformed into an arrowhead it of steel bar. According to this band, softening has been appeared. There was a interesting phenomenon with HAZ of Fe-Mn-Nb Steel, 40nm scale of particles were observed and hardness of HAZ was higher than non-welded zone.

  • Recently, there has been a rapid development in computer technology, which has in turn led to develop the automated welding system using Artificial Intelligence (AI). However, the automated welding system has not been achieved duo to difficulties of the control and sensor technologies. In this paper, the classification of the optimized bead geometry such as bead width, height penetration and bead area in the Gas Metal Arc (GMA) welding with fuzzy logic is presented. The fuzzy C-Means algorithm (FCM), which is best known an unsupervised fuzzy clustering algorithm is employed here to analysis the specimen of the bead geometry. Then the quality of the GMA welding can be classified by this fuzzy clustering technique and the choice for obtaining the optimal bead geometry can also be determined.

  • Using a fiber laser heat source, an oil pressure sensor was fabricated to measure the pressure in commercial vehicles. A stepping motor was used for the rotational and translational motion in the diaphragms and hardware joining. Laser welding process algorism including shielding gas control and vision system was integrated by using LabVIEW software for the high quality welding and in-line monitoring purpose. For the maximum flexibility in pressure transmission to the pressure sensor, thin sheet metal diaphragm, $25{\sim}50{\mu}m$(SUS-316L), was used and the diaphragms were optimally designed with FEM analysis. The welded samples were cross-sectioned the observation showed that the maximum depth ratio was more than seven times of diaphragms. The maximum welding speed was measured to be as high as 50in/mm by the developed automation mechanism. The fabricated prototypes were tested for the proof pressure, spring constant and sealing. The FEM results of spring constant measurement was as accurate as up to 80% of the design value and the sensor was safely operated up to the nominal pressure of 10bars.

A Study on Bead Geometry Prediction the GMA Fillet Welding using Genetic Algorithm (유전자 알고리즘을 이용한 GMA 필릿 용접 비드형상 예측에 관한 연구)

  • The GMA welding process involves large number of interdependent variables which may affect product quality, productivity and cost effectiveness. The relationships between process parameters for a fillet joint and bead geometry are complex because a number of process parameters are involved. To make the automated GMA welding, a method that predicts bead geometry and accomplishes the desired mechanical properties of the weldment should be developed. The developed method should also cover a wide range of material thicknesses and be applicable for all welding position. For the automatic welding system, the data must be available in the form of mathematical equations. In this study a new intelligent model with genetic algorithm has been proposed to investigate interrelationships between welding parameters and bead geometry for the automated GMA welding process. Through the developed model, the correlation between process parameters and bead geometry obtained from the actual experimental results, predicts that data did not show much of a difference, which means that it is quite suitable for the developed genetic algorithm. Progress to be able to control the process parameters in order to obtain the desired bead shape, as well as the systematic study of the genetic algorithm was developed on the basis of the data obtained through the experiments in this study can be applied. In addition, the developed genetic algorithm has the ability to predict the bead shape of the experimental results with satisfactory accuracy.

  • Welding automation is one of the most important manufacturing issues in shipbuilding in order to lower the cost, increase the quality, and avoid the labor problems. Generally the on-line teaching is utilized on the robot that is used in the welding automation system, but it requires much effort and long time to program. Especially, if the system is composed of more than two cooperating robots, it demands much more skill to program the robots' motion. Thus, a convenient programming tool is required for efficient utilization of welding automation system. In this study, a convenient programming tool is developed for welding automation in which gantry-robot system is used. The system is composed of a gantry transporter and two robots mounted on the gantry to cover the wide work range in the ship building application. As a programming tool, an off-line programming software based on PC is developed. By using this software, field operator does not need to concern about coding of task programs for three control units, one is for gantry and two are for robots. The task programs are automatically generated by assembling the program modules in database according to geometrical information of workpiece and welding condition, which become the only concern of field operator, The feasibility of the generated programs can be verified via a motion simulator previously to on-line running.

Weldability and Weld Strength of Underwater Welds of Domestic Structural Steel Plates (國산構造용 鋼板 의 水中熔接性 과 熔接强度 特性)

  • Underwater welding by a gravity arc welding process was investigated by using six types of coated electrodes and SM41A steel plates of 10 mm thickness as base metal and it was ascertained that this process may be put to practical use. Main results obtained are summarized as follows: 1. Angle of electrode affects no influence on bead appearance and the proper range of welding current and diameter of electrode for the high titanium oxide type is relatively wider than that for the ilmenite type. And the lime titania type, high titanium oxide type and ilmenite type of domestic coated arc welding electrodes of .phi.4 mm could attain the soundest underwater welded joints which contain no welding imperfection. 2. According to macro-structure, micro-structure and hardness distribution inspectionson underwater welded joint, the area between the HAZ and the surface of the weld in neighbourhood of the bond has the maximum hardness value. The structure of these parts is martensite and bainite. Other parts contain mocro-ferrite, micro-pearlite structure, which contain soundness of welded joint free from weld imperfection. 3. On consideration of both tensile strength of more than 100% joint efficiency and sufficient impact value, the welding condition which can get optimal welding strength is heat input of 1,400-1,500 J/mm, current of 200-215 ampere (voltage of 32-33 volts) in the case of lime titania type electrode. 4. Underwater welding strength (tensile strength, impact strength) depends on heat input (or current) quantitatively and they have the relationship of parabolic function. Each experimental equation has a high reliability and its percent of mean error is 4.14%. 5. It is suggested that the optimal design of weld strength by welding condition (current, heat input) could be utilized for a quality control of underwater welding.
