The development of next generation car body using laser welding (레이저용접을 적용한 차세대 차체 개발)

  • Most of automotive companies make use of spot welding in order to assemble car body. Even though spot welding has been developed for last 60 years, there were some limitations in upgrading production line. Laser welding has advantages In productivity and degree of freedom in design. Thanks to fast speed, we can reduce body assembly line by 80%. Also with non-contact & one-side approach, it is possible to design various car body structures. New project launched the laser welding technology in mass production has started in 1999. In this paper, a new type of cur named 'next generation vehicle (NGV)' is introduced. The car body of NGV is welded with 4㎾ Nd: YAG laser.

  • The purpose of this study is to evaluate the behavior of the welding distortion of the 9% Ni steel weldment involving the martensitic phase transformation. In order to do it, an uncoupled thermal-mechanical finite element (FE) model was developed to evaluate the effect of the phase transformation on the distortion for the weldment. High speed quenching dilatometer tests were employed to define the variations of the coefficient of thermal expansion (CTE) with the fraction of the martensitic phase transformation, which strongly depends on the cooling speed after welding. Comprehensive experiments for the welding distortion of the weldment with reference to welding heat input were employed to verify the FE model.

  • This research is concerned with a study of failure strength evaluation on heat element gap at resistance welding. The failure strength of resistance welded joint is changed by welding factor like as current(power level), welding time(total energy), pressure etc. and another heat element factor like as number of element line, element gap etc. Tensile-shear tests were carried out with the single-lap specimen using polypropylene(PP). The failure mechanism and optimization of gap was discussed in order to explain the tensile-shear strength evaluation on heat element gap at resistance welding. Orthogonal array was used by fractional factorial design for efficient experiments.

  • TIG welding can produce high quality of weld, but has the disadvantage of low productivity and high possibility of lack-of-fusion especially on heavy wall groove welding. In order to overcome such demerits of TIG welding, the hot-wire method which provides pre-heated wire and the use of He-Ar mixture gas as shielding gas were adopted. Through this study, both methods were turned out to be beneficial to the prevention of lack-of-fusion and the increase of productivity and welding speed.

  • The welding distortion of a hull structure in the shipbuilding industry is inevitable at each assembly stage. The geometric inaccuracy caused by the distortion tends to preclude the introduction of automation and mechanization. Thus, additional man-hours are needed for the adjusting work in the assembly stage. To overcome this problem, a distortion control method should be applied. For this purpose, it is necessary to develop an accurate prediction method that can explicitly account for the influence of various factors on the welding distortion. In order to minimize the weld-induced residual deformation, this paper proposes the optimum welding sequence as a method for distortion control. The validity of this method has been substantiated by a number of numerical simulations and experiments.

  • Non-destructive testing (NDT) is a technique used in science and industry to evaluate the properties of a material without causing damage. In this paper we propose a method for segmenting radiographic images of welding in order to extract the welding defects which may occur during the welding process. We study different methods of level set and choose the model adapted to our application. The methods presented here take the property of local segmentation geodesic active contours and have the ability to change the topology automatically. The computation time is considerably reduced after taking into account a new level set function which eliminates the re-initialization procedure. Satisfactory results are obtained after applying this algorithm both on synthetic and real images.

Prediction of Nuggest Shape by Finite Element Modeling in Arc-spot Welding (유한요소 모델링을 이용한 아크 스폿 용접의 너깃 형상 예측)

  • The shape of weld nuggest in arc spot welding of 304 stainless steel was found by searching thermal history of a weld joint through a three-dimensional finite element model. The problem consists of one in which the finite element mesh is growing continuously in time in order to accomodate metal transfer in arc spot welding using element rebirth technique. The analysis was performed on the basis of experimental results. The finite element program MARC, along with a few user subroutines, was employed to obtain the numerical results. Temperature-dependent thermal properties, stir effect in weld pool, effect of phase transformation, and the convective and radiative boundary conditions are included in the model. Numerically predicted shape of weld nuggest is compared with the experimentally observed shape.

  • The main characteristic of the Electron Beam Welding technique is its high energy density which produces thin and deep welds with very little distortion. High accelerated electrons, focused in a beam of 0.5 ∼ 2mm diameter, produce narrow welds with deep penetration. The result is a small HAZ as well as a low and uniform distortion which is predictible within very narrow limits. But the small diameter of the EB increases the requirements for the equipment control system for centering the beam on the welding joint in order to avoid any lack of fusion. Therefore, in this paper, we introduce the system developed at our company and the quality of welding zone, the detail function of system.

  • A-Scan NDT equipment is widely used in the industrial field because it is inexpensive and easy to carry but it is necessary to have a skilled inspection specialist who is trained to analyze the waveform of ultrasonic signal. Since the welding quality is judged subjectively by the specialist, there is a problem in the reliability of the quality. In the C-Scan NDT which overcomes the shortcomings of the A-Scan, welding part can be represented in the form of two dimensional image by combining one dimensional ultrasonic waveform so that the quality of welding can be grasped without the help of specialist. In order to develop C-Scan NDT, it is necessary to develop an array type two dimensional transducer and an algorithm to composing image by combining ultrasonic signals generated from a two dimensional transducer. In addition, the noise component must be minimized in the ultrasonic signal in order to display the quality of welding in the form of images. Therefore we propose a method to remove noise component from the ultrasonic wave and construct a two dimensional ultrasonic image.

  • The container mobilization of material resources has increased continually owing to international economy growth and overseas trade increase in recent years. There are large amounts of order received for container carriers which are the biggest in the world ranging from 8,000 TEU to 10,000 TEU or above The very large container carriers have minimum thickness of sheer strake, upper deck and hatch coaming about $65mm{\sim}90mm$. Therefore, this study is performed in order to develop vertical welding process with high deposition rates applicable to thick plate above 65mm thickness. Electrogas welding process with 1 pole and 2 poles has been developed to apply to vertical joint with thick plates in the shipyard. In this paper, it was explained that the relationship of cross section to various groove types and executed that electrogas welding for thick plates. The mechanical tests were carried out to verify the soundness and effectiveness of EGW.
