Prediction of Welding Imperfection with Idealization of Welding and Their Accuracy (용접이상화에 의한 용접부정의 예측과 정도)

  • In order to reduce a grand compute time in prediction of welding distortion and residual stress by 3D thermal elastic plastic analysis, idealization of welding that is methods to heat input simultaneously in all weld metal on the same welding direction is carried out on two weld joints(butt welding and fillet welding). Then, the accuracy of acquired results is investigated through the comparison of the high accuracy prediction results. The thermal conduction analysis results by idealization of welding, the temperature is raised accompany with beginning of heat input because all of weld metal is heated input at the same time. On the other side, the temperature witch predicted with high accuracy is raised at the moment heating source passes the measuring points. So, there is difference of time between idealization of welding and considering of moving heat source faithfully. However, temperature history by idealization of welding is well simulated a high accuracy prediction results.

Design of a Laser Welding Machine for the Precision Improvement (용접 정밀도 향상을 위한 레이저 용접기의 구조개선)

  • Laser welding is widely used for precision welding because of superior mechanical properties and high productivity. Generally the accuracy of the welding is determined by the distribution of the bead which is affected by the structural vibrations of the equipment. This study was originated to stabilize a laser welding machine to minimize the bead distribution for the precise joining. The structural properties of the laser welding machine have been investigated to analyze the major factors of the vibrations to cause the bead distribution. The ideas for the design improvement have been applied to the simulation model to identify the effects and further to achieve the stability design and to minimize the bead distribution. The result shows that a few simple design alterations can substantially suppress the structural vibrations and improve the welding accuracy. The procedure used for this study can also be applied to similar welding equipments for improving the structural stability and the welding accuracy.

Prediction of Arc Welding Quality through Artificial Neural Network (신경망 알고리즘을 이용한 아크 용접부 품질 예측)

  • Artificial neural network (ANN) model is applied to predict arc welding process window for automotive steel plate. Target weldment was various automotive steel plate combination with lap fillet joint. The accuracy of prediction was evaluated through comparison experimental result to ANN simulation. The effect of ANN variables on the accuracy is investigated such as number of hidden layers, perceptrons and transfer function type. A static back propagation model is established and tested. The result shows comparatively accurate predictability of the suggested ANN model. However, it restricts to use nonlinear transfer function instead of linear type and suggests only one single hidden layer rather than multiple ones to get better accuracy. In addition to this, obvious fact is affirmed again that the more perceptrons guarantee the better accuracy under the precondition that there are enough experimental database to train the neural network.

Verification of Validity of Governing Factors in High Accurate Prediction of Welding Distortion (용접변형의 고정도 예측을 위한 지배인자의 정당성 검증)

  • The legitimacy of dominating factor in the high accuracy prediction of welding distortion was investigated for butt welding and fillet welding. When out-of-plane distortion was measured by the experiment objecting to butt welding, if tack welding was easily performed, the position of a neutral axis was variously changed by the irregularity. Then, there have been a case that out-of-plane distortion was generated in the unexpected direction. This case should be especially noted. New model for the experiment was proposed so as to solve this problem. As it was elucidated by the case of fillet welding, it was verified that the analysis should be carried out with satisfying the yield condition (especially at high temperature above 700 degree Celsius) and with closely simulating the penetration shape (heat input in weld metal) in order to solve the proposition that is the high accuracy prediction of welding distortion. It was confirmed that residual stress is highly predicted because welding distortion is highly predicted, too.

3-D vision sensor for arc welding industrial robot system with coordinated motion

  • In order to obtain desired arc welding performance, we already developed an arc welding robot system that enabled coordinated motions of dual arm robots. In this system one robot arm holds a welding target as a positioning device, and the other robot moves the welding torch. Concerning to such a dual arm robot system, the positioning accuracy of robots is one important problem, since nowadays conventional industrial robots unfortunately don't have enough absolute accuracy in position. In order to cope with this problem, our robot system employed teaching playback method, where absolute error are compensated by the operator's visual feedback. Due to this system, an ideal arc welding considering the posture of the welding target and the directions of the gravity has become possible. Another problem still remains, while we developed an original teaching method of the dual arm robots with coordinated motions. The problem is that manual teaching tasks are still tedious since they need fine movements with intensive attentions. Therefore, we developed a 3-dimensional vision guided robot control method for our welding robot system with coordinated motions. In this paper we show our 3-dimensional vision sensor to guide our arc welding robot system with coordinated motions. A sensing device is compactly designed and is mounted on the tip of the arc welding robot. The sensor detects the 3-dimensional shape of groove on the target work which needs to be weld. And the welding robot is controlled to trace the grooves with accuracy. The principle of the 3-dimensional measurement is depend on the slit-ray projection method. In order to realize a slit-ray projection method, two laser slit-ray projectors and one CCD TV camera are compactly mounted. Tactful image processing enabled 3-dimensional data processing without suffering from disturbance lights. The 3-dimensional information of the target groove is combined with the rough teaching data they are given by the operator in advance. Therefore, the teaching tasks are simplified

A weld-distortion analysis method of the shell structures using ultra structural FE model (초대형 구조모델을 활용한 쉘구조물의 용접변형 해석)

  • A very large shell-structure built in shipyards like ship hulls or offshore structures are joined by welding through full process. As the welding contains a high thermal cycle at a local area, the welded structures should be distorted unavoidably. Because a distorted ship block should be revised to the designed value before the next stage, the ability to predict and to control the weld distortion is an accuracy level of the yard itself. Despite the ship block size, several present thermal distortion methodologies can deal those sizes, but it is a different story to deal full ship size model. Even a fully constructed ship hull not remaining any welding can have an accuracy issue like outfitting installation problems. Any present thermal distortion methodology cannot accept this size for its recommended element size and the number. The ordinary welding breadth at erection stage is about 20~40 mm. It can hardly be a good choice to make finite element model of these sizes considering human effort and computational environment. The finite element model for structure analysis of a ship hull is prepared at front-end engineering design stage which is the first process of the project. The element size of the model is as fine as the longitudinal space, and it is not proper to obtain a weld distortion at the erection stage. In this study, a methodology is suggested that a weldment can be shrunk at original place instead of using structural finite element model. We cut the original shell elements at erection weld-line and put truss elements between the edges of cut elements for weld shrinkage. Additional truss elements are used to facsimile transverse weld shrinkage which cannot be from the weld-line truss element shrink. They attach to weld-line truss element like twigs from barks. The capacity of developed elements is verified through an accuracy check of erection process of a container vessel at the apt. hull. It can be a useful tool for verifying a centering accuracy after renew and for block-separating planning considering accuracy.

  • This paper is the first part of the study on the accuracy improvement of numerical analysis of steel welds. The aim of this paper is to raise the accuracy of thermal analysis results, such as the shape and size of the weld cross section and the hardness distribution in HAZ(Heat-Affected Zone). It is known that the factors affecting on the accuracy are thermal properties, metallurgical properties and welding heat source model. It was found that the arbitrary distributed heat source model should be used to predict practical weld cross section shape and size. Also, in order to improve the prediction accuracy of HAZ hardness distribution, it was essential to consider 2 CCT(Continuous Cooling Transformation) diagrams in calculating volume fraction of transformed phases. One is the peak temperature being around melting temperature. The other is the peak temperature being around metallurgical transformation temperature.

  • In this paper, a high speed rotating arc sensor for automatic fillet welding is introduced. In order to track the welding seam, The high speed rotating arc sensor is used. The welding tip of a high speed rotating arc sensor rotates about 3000 rpm using DC motor. The rotating torch is driven by gear between welding torch body and wire guide. The welding current is measured by using the current sensor and rot at ing position sensor. To realize the welding seam tracking algorithm with accuracy, a software filter algorithm using the moving average method is applied to the measured welding current in the microprocessor. The welding mobile robot with two wheels and two sliders is developed for fillet welding. The welding mobile robot can control its traveling direction and turn itself around the corner. The effectiveness is proven through the experimental results conducted with varied fillet tracking patterns.

A Case Study on Quality Improvement of Electric Vehicle Hairpin Winding Motor Using Deep Learning AI Solution (딥러닝 AI 솔루션을 활용한 전기자동차 헤어핀 권선 모터의 용접 품질향상에 관한 사례연구)

  • Purpose: The purpose of this study is to actually implement and verify whether welding defects can be detected in real time by utilizing deep learning AI solutions in the welding process of electric vehicle hairpin winding motors. Methods: AI's function and technological elements using synthetic neural network were applied to existing electric vehicle hairpin winding motor laser welding process by making special hardware for detecting electric vehicle hairpin motor laser welding defect. Results: As a result of the test applied to the welding process of the electric vehicle hairpin winding motor, it was confirmed that defects in the welding part were detected in real time. The accuracy of detection of welds was achieved at 0.99 based on mAP@95, and the accuracy of detection of defective parts was 1.18 based on FB-Score 1.5, which fell short of the target, so it will be supplemented by introducing additional lighting and camera settings and enhancement techniques in the future. Conclusion: This study is significant in that it improves the welding quality of hairpin winding motors of electric vehicles by applying domestic artificial intelligence solutions to laser welding operations of hairpin winding motors of electric vehicles. Defects of a manufacturing line can be corrected immediately through automatic welding inspection after laser welding of an electric vehicle hairpin winding motor, thus reducing waste throughput caused by welding failure in the final stage, reducing input costs and increasing product production.

  • In this study, deformation of flange of pedestal crane due to Lug welding and lifting. Thermo elasto-plastic analysis was performed using commercial FE code MSC/MARC. The accuracy control of roundness is critical to the final product assembly. Deformation is mainly occurs during Lug welding. So, we determine welding sequence and Lug space in order to reduce deformation. And we also investigate safety of lifting Lug during crane lifting.
