A Study of the Thermal Analysis of Horizontal Fillet Joints by Considering the Bead Shape in GMA Welding (GMA 용접에서 비드형상을 고려한 수평필릿용접부의 온도해석에 관한 연구)

  • In GMA(Gas Metal Arc)Welding, the weld size that is a locally melted area of a workpiece is one of the most important considerations in determining the strength of a welded structure. Variations in the weld power and the welding heat flux may affect the weld pool formation and ultimately the size of the weld. Therefore, an accurate prediction of the weld size requires a precise analysis of the weld thermal cycle. In this study, a model which can estimate the weld bead geometry and a method for thermal analysis, including the model, are suggested. In order to analyze the weld bead geometry, a mathematical model was developed with transformed coordinates to apply to the horizontal fillet joints. A heat flow analysis was performed with a two dimensional finite element model that was adopted for computing the base metal melting zone. The reliability of the proposed model and the thermal analysis was evaluated through experiments, and the results showed that the proposed model was very effective for predicting the weld bead shape and good correspondence in melting zone of the base metal.

  • Gas tungsten arc welds on Al-4 wt% Cu alloys were investigated to determine effects of gravitational orientation on the weld solidification behavior. Outward convection flows in the parallel-down weld might be inhibited because of its reverse direction with respect to the gravity vector. This resulted in abnormal 'S' shape of the trailing s-1 interface and the solidification rate (Vs), which was receded toward the weld pool center. Significant influence of gravitational orientation resulted in the variation on the weld pool shape associated with convection flows, which in turn affected solidification orientation/morphology and the primary dendrite spacing(λ$_1$).

  • Laser welding is widely used in the industry for the advantage of small heat affected zone and short weld process time. Conduction limit welding can be used to modify the surface characteristic and it is important to identify the heat affecting area correctly for the improvement of manufacturing accuracy. Since time and length scale associated with laser welding process are extremely small, numerical study can be a useful tool. In this study, two-dimensional axi-symmetric version of energy equation with enthalpy method has been used to analyze the effect of laser input conditions on final shape by the laser welding process. The proposed numerical procedure has been benchmarked with several experimental results and compared well. The modified Marangoni and Peclet number have been introduced using controllable input variables. Simple parametric researches have been performed for high Pr number material. The results show that higher Marangoni number increase fluid mixing, thus generating convex type weld pool. On the other hand, the width of the weld pool is proportional to Peclet number.

Prediction of Nuggest Shape by Finite Element Modeling in Arc-spot Welding (유한요소 모델링을 이용한 아크 스폿 용접의 너깃 형상 예측)

  • The shape of weld nuggest in arc spot welding of 304 stainless steel was found by searching thermal history of a weld joint through a three-dimensional finite element model. The problem consists of one in which the finite element mesh is growing continuously in time in order to accomodate metal transfer in arc spot welding using element rebirth technique. The analysis was performed on the basis of experimental results. The finite element program MARC, along with a few user subroutines, was employed to obtain the numerical results. Temperature-dependent thermal properties, stir effect in weld pool, effect of phase transformation, and the convective and radiative boundary conditions are included in the model. Numerically predicted shape of weld nuggest is compared with the experimentally observed shape.

  • In this study the heat transfer and fluid flow of the molten pool in stationary gas tungsten arc welding using argon shielding gas were investigated. Transporting phenomena from the welding arc to the base material surface, such as current density, heat flux, arc pressure and shear stress acting on the weld pool surface, were taken from the simulation results of the corresponding welding arc. Various driving forces for the weld pool convection were considered, self-induced electromagnetic, surface tension, buoyancy, and impinging plasma arc forces. Furthermore, the effect of surface depression due to the arc pressure acting on the molten pool surface was considered. Because fusion boundary has a curved and unknown shape during welding, a boundary-fitted coordinate system was adopted to precisely describe the boundary for the momentum equation. The numerical model was applied to AISI 304 stainless steel and compared with the experimental results.

  • This study investigated the feasibility of penetration depth measurement using infrared temperature sensing on the weld surface. The detection point was optimized by FEM analysis in the laser keyhole welding. The profile of the weld surface temperature was measured using infrared detector array. Surface temperature behind the weld pool is proportional or exponentially proportional to penetration depth and bead width. From the results, the monitoring device of surface temperature using infrared detector array was applicable fur real time penetration depth control.

  • In TIG welding of pipe, back bead size monitoring is important for weld quality assurance. Many researches have been performed on estimation of the back bead size by heat conduction analysis. However numerical conduction model based on many uncertain thermal parameters causes remarkable errors and thermomechanical phenomena in molten pool can not be considered. In this paper, filler wire feeding force in addition to weld current, wire feedrate, torch travel speed and orbital position angle is monitored to estimate back bead size in orbital TIG welding. Monitored welding process variables are fed into an artificial neural network estimator which has been trained with the monitored process variables (input patterns) and actual back bead size (output patterns). Experimental verification of the proposed estimation method was performed. The predicted results are in a good agreement with the actual back bead shape. The results are quite promising in that estimation of invisible back bead shape can be achieved by analyzing the welding parameters without any conventional NDT of welds.

  • Laser-rotating arc hybrid welding was introduced by combining $CO_2$ laser and rotating gas metal arc welding. While the arc rotation enhances the weld pool motion, it reduces the undercut formation which is one of most critical weld defects in the conventional laser-arc hybrid welding. This research investigated the bead characteristics according to the welding parameters such as frequency of rotation, welding voltage, shielding gas composition and interspacing distance between laser and we. The welding parameters were selected to reduce spatter generation and ensure sound weld beads fur bead welding and butt welding with various joint gaps. Gap bridging ability was improved, such that the sound weld beads were achieved for butt joint with up to 2mm joint sap, with no adjustment of CTWD(Contact tip-to-workpiece distance) and electrode diameter.
