Deformation analysis of injection molded articles whose geometry is considered as the assembly of the thin flat plates has been conducted. For the in-mold analysis, thermo-viscoelastic stress calculation of rheologically simple amorphous polymer and in-mold deformation calculation considering the in-plane mold constraint has been done. Free volume theory has been used for the non-equilibrium density state by the fast cooling. At ejection, the redistribution of stress together with instantaneous deformation has been considered. During out-of-mold cooling after ejection, thermoelastic model based on the effective temperature has been adopted for the calculation of deformation. Two typical mold geometries are used to test the numerical simulation.
Due to its ability in producing a net-shape product to high precision in a very shot cycle time, injection molding has become one of the most important polymer-processings in the industry today. Recently the CAE applications in the field of injection molding have provided significant contributions to the mold design and process optimization. As a part of such an application the packing process has been studied using C-PARK. The prediction of pressure variations during post-filling stage for amorphous material has been compared with an experimental observation for a simple rectangular geometry of uniform thickness. And the optimal packing processes were calculated using the cavity pressure curve near the gate. As a case study, a warpage simulation was carried out for a DY-HOLDER with the variable number of gates.
Vacuum-assisted thermoforming is one of the critical steps for successful application of film insert molding (FIM) to make parts of complex shape. If the thickness distribution of the formed film is non-uniform, then cracking, deformation, warpage, and wrinkling can easily occur at the injection molding stage. In this study, the simulation of thermoforming was performed to predict the film thickness distribution, and the results were compared with experiments. Uniaxial tensile tests with a constant crosshead speed for various high temperatures were conducted to investigate the stress-strain behavior. An instance of yielding occurred at the film temperature of $90^{\circ}C$, and the film stiffness increased with increasing crosshead speed. Two types of viscoelastic models, G'Sell model, K-BKZ model, were used to describe the measured stress-strain relationship. The predicted film thickness distributions were in good agreement with the experimental results.
Mg alloy is widely used for the IT, auto and consumer electronics industries. Semi-solid casting(SSC) of magnesium alloys is used to produce high quality components. SSC process is analogous with the injection molding of plastics. The high strength and low weight characteristics of magnesium alloys render the high-precision fabrication of thin-walled components with large surface areas. To produce thin-walled magnesium alloy parts, SSC process parameters on the quality of the finished product should be clearly studied. In this paper, to select optimal process parameters, Taguchi method is applied to the optimal design of the process parameters in the SSC process. The die temperature, injection velocity and barrel temperature of the SSC process are selected for the process parameters. The effectiveness of the optimal design is verified through the CAE software.
The major problems of a plastic injection mould can be devided into two kinds, one is in mould another in injected parts. Most of defects of the former comes from mould design, such as, structure and working. The latter are weld line, warpage, sink mark, burning, flow mark, scratching, shading, black hole and so on. Most of problems in injection molding are difficult to find the reason because of complexity. The purpose of this paper is to improve the quality of plastic injection mould and parts with inquiring the counter plan and analizing troubles of the part of Flat TV Front Cover by flow control method and gas-assisted injection moulding. For minimizing defects of the injection moulded parts, computer aided simulation method for injection mould filling was used. Based on these numerical results, the guidelines of mould design and injection processing condition were established. As a result, the improvement of quality, such as minimizing surface defects of injection moulding parts and troubles in mould was achieved.
In this paper, the rubber behavior was calculated for obtaining the optimal process condition which is for producing a transformer with a given performance. This study was carried out using the computer simulation of injection mold filling and packing simulations. In order to remove the crack of product, proper locations of the runner and cooling system configurations could be determined. Based on these results, the transformer is developed by injection molding and guidelines of part design, mold design and processing conditions are established. Finally, the cast savings, cycle time reduce and improvement of productivity will be obtained.
Recently, silicone is being used for LED chip lens due to its good thermal stability and optical transmittance. In order to predict residual stresses, which cause optical birefringence and mechanical warpage of silicone, a finite element analysis was conducted for the curing of silicone during molding. For the analysis of the curing process, a dynamic cure kinetics model was derived based on the results of a differential scanning calorimetry (DSC) testing and applied to the material properties for finite element analysis. Finite element simulation results showed that a step cure cycle reduced abrupt reaction heat and showed a decrease in the residual stresses.
In injection molding processes, the property of molten resin should be characterized accurately. Among several properties, the PvT state is the most important one, since it affects the shrinkage, warpage, molded weight, and the part density. Thus, the PvT data is crucial to the simulation of the injection molding process. This work shows how such a measurement can be performed for a semi-crystalline and amorphous polymers. The PvT measurement has been conducted using a capillary rheometer using a suitable accessory that blocks the capillary. The results have shown that the PvT data can be obtained using such a rheometer and then the PvT coefficients of the Tait equation can be reached.
This research covers the development of axi-symmetric plastic elements for injection molding with insert steel such as high stiffness Sabot. The functional requirements of sabot are concentricity and fracture resistance about vertical and horizontal forces. For these, an analysis of characteristics of PEI(polyetherimide) polymer is performed by standard test specimen with accordance of ASTM test guidance. Moldflow analysis and simulation of injection molding process are carried out in order not only to estimate of the warpage but also to predict the characteristics of residual stresses which both product and structure of mold may have. A new vertical side injection machine and transverse mold have been constructed. Results of the measuring concentricity and fracture test after molding of sabot are satisfied to design specification over Cp $ratio{\geq}1.33$. Finally, this technique needs more research application to others axi-symmetric elements having different radius with insert steel md structure analysis from now on.
Engineering design can be viewed as a decision making process, which involves the nonlinear tradeoffs task among the multiple conflicting attributes and considers the robustness of design. In order to obtain best engineering design, methodology for accurate assessment of his/her preference about the multiple attributes is required. Conventionally, intuitive procedures based on lottery questions are used to elicit the designer's preference structure: however, they can lead to inconsistent and inexact preference results due to the rank reversal problems derived from the designer's big cognitive burden. In this paper, alternatively, a design methodology based on multiattribute utility function through the pairwise comparison among alternatives is presented. The proposed procedure is applied to an actual injection mold design with the aid of the CAE simulation and the result is discussed.
