Fatigue Crack Growth and Fracture behavior of Rail Steels

  • Contact fatigue damages on the rail surface, such as head checks and squats are a growing problem. The fatigue cracks forming on the contact surface grow according to load and lubricating conditions and may end up breaking the rail. Rail fracture can be avoided by preventing the cracks from reaching the critical length. Therefore, the crack growth rate needs to be estimated precisely according to the conditions of the track and load to develop a maintenance plan against rail damages. Therefore, it is important to understand the mechanism of cracks initiation and growth on a rail due to repetitive rolling contact. In this study, we have investigated the crack growth behavior on the rail surface by using the twin-disc tests and the finite element analysis.

  • (i) The development of a metallurgical bond during the spray forming of clad products has offered the possibility of manufacturing large rolls, including those used in hot and cold strip mills. Small rolls are already being produced in Japan. (ii) Technical developments, including the use-of-multi-atomizers have resulted in the elimination of porosity from the internal bore of a sprayed tube. Bimetallic tubing can also be manufactured and the installation of a 4.5 ton tube plant in the USA should provide low operation costs. (iii) Spray forming offers a potentially low cost manufacturing route for superalloy ring/casing components in high strength superalloys. (iv) A large pilot plant has been built for the spray forming of ultra-clean superalloys for turbine disc applications. (v) Using twin-atomizing technology, special steel billets have been spray formed up to 400mm diameter with deposition yields in excess of 90%. (vi) Al/Si alloy extrusion billets with excellent dimensional tolerances are being manufactured for large scale automotive applications. Several new aluminum alloys have also been developed, including high strength, low density and low cocfficient of expansion materials. (vii) New copper alloys have been developed and pilot plants are in operation to produce these alloys once markets have become established.

White etching layer의 두께변화에 따른 접촉피로수명 평가 (Contact Fatigue Analysis of White Etching Layer according to Thickness Variation)

  • White Etching Layer(WEL) is a phenomenon that occurs on the surface of rail due to wheel/rail interactions such as excessive braking and acceleration. Rolling Contact Fatigue(RCF) cracks on the surface of rail have been found to be associated with WEL. In this study, we have investigated RCF damages of white etching layer using twin disc testing and fatigue analysis. These tests consist of wheel flat tests and rolling contact fatigue tests. WEL has been simulated by wheel flat test. It has been founded that the WEL with a bright featureless contrast is formed on the surface of specimen by etching. Rolling contact fatigue test was conducted by using flat specimens with the WEL generated by the wheel flat test. It has been observed that two types of cracks occur within the specimen. The contact fatigue test was simulated in 2D elastic-plastic FE simulations. Based on loading cycles obtained from the finite element analysis, the fatigue life analysis according to the thickness variation of WEL was carried out. The longest fatigue life was observed from the thickness of 20um.

축소 점착시험기를 이용한 휠/레일의 점착계수 추정에 관한 연구 (Estimation Study on the Wheel/Rail Adhesion Coefficient of Railway Vehicles Using the Scaled Adhesion Tester)

  • Railway vehicles driven by wheels obtain force required for propulsion and braking by adhesive force between wheels and rails, this adhesive force is determined by multiplying adhesion coefficient of the friction surface by the applied axle load. Because the adhesion coefficient has a peak at certain slip velocity, it is important to determine the maximum values of the friction coefficient on the contact area. But this adhesive phenomenon is not clearly examined or analyzed. Thus we have developed new test procedure using the scaled adhesion test-bench for analyzing of the adhesion coefficient between wheel and rail. This adhesion test equipment is an experimental device that contacts mutually with twin disc which are equivalent to wheels and rails of railway vehicles.

PP의 결정형성에 대한 조사가교와 LDPE 함량의 영향 (Effect of irradiation and LDPE content on crystal formation of PP)

  • 전자선 조사 폴리프로필렌과 블랜드의 결정화 거동은 고분자 가공시 중요한 변수중 하나이다. 저밀도폴리에틸렌(linear low density polyethylene, LDPE) 함량에 따라 폴리프로필렌(polypropylene, PP)/LDPE 블렌드를 이축압출기를 이용하여 제조하였다. 조사에 의한 가교반응을 용이하게 하기위해 가교조제로 trimethylolpropane-trimetacrylate (TMPTMA)를 PP/LDPE 블렌드 제조시 첨가하였다. PP/LDPE 블랜드의 조사가교 효율에 대한 LDPE 함량의 영향을 평가하였다. 조사시료의 비등온 결정화과정과 결정구조를 DSC, X-선회절분석(X-ray diffraction, XRD), 그리고 편광현미경(polarized optical microscope, POM)을 이용하여 분석하였다. 조사 후 시료의 용융온도가 감소하는 것은 조사에 의한 PP 사슬의 절단에 의한 것으로 판단된다. Ozawa 지수, n이 4일 때 구형, 3일 때 디스크형, 2일 때 로드형의 결정구조를 나타낸다. Ozawa 분석 결과, 순수 PP의 n 값은 3.8, 30 wt%의 LDPE를 포함하는 시료의 n은 2.3을 나타내었다. LDPE 첨가와 조사에 의해 PP의 결정구조가 구형에서 disk나 rod형으로 변화하는 것을 Ozawa 분석과 POM을 통해 확인하였다. XRD 스펙트럼의 $16.1^{\circ}$에서 나타나는 ${\beta}$ 형 결정구조가 조사 후 시편에서 사라지는데, 이는 가교결합에 의한 것으로 해석할 수 있다.

전자기센서를 이용한 고속철도용 차륜재의 구름접촉피로 손상 모니터링 (Damage Monitoring of Rolling Contact Fatigue in Wheel Specimen for High Speed Train Using Electro-Magnetic Sensor)

  • Upon investigation of the damaged wheels for high speed train it was determined that the damage was caused by rolling contact fatigue during operation of train. The major problems that railway vehicle system using wheel-rail has to face during operation of railway vehicle are rolling contact fatigue, cracks in wheels, cracks in rails and wheel-rail profile wear. If these deficiencies are not controlled at early stages the huge economical problems due to unexpected maintenance cost in railway vehicle can be happened. Also, If the accurate knowledge of contact conditions between wheel and rail can be evaluated, the damage of wheel can be prevented and the maintenance operation can save money. This paper presents the applicability of electro-magnetic technique to the detection and sizing of defects in wheel. Under the condition of continuous rolling contact fatigue the damage of wheel has continuously monitored using the applied sensor. It was shown that the usefulness of the applied sensor was verified by twin disc test and the measured damaged sizes showed good agreement with the damaged sizes estimated by electro-magnetic technique.
