  • This study reveals the sheet metal working with multi-forming type ultra precision process. They require analysis of many kinds of important factors, i.e. theory and practice of metal press working and its phenomena, die structure, machining condition for die making, die material, heat treatment of die components, know-how and so on. In this study, we designed and constructed a multi-forming ultra precision progressive die as a bending and drawing working of multi-stage and performed through the try out for thin sheet metal. This part I of papers related to the analysis of production part and strip process layout design through the metal forming simulation by DEFORM and IDEAS.

  • The progressive die for U-bending production part is a very specific division. This study reveals the Sheet metal forming process with multi-forming die by Center Carrier type feeding system. Through the FEM simulation by DEFORM it was accepted to u-bending process as the first performance to design in strip process layout design. The next process of die development was studied according to sequence of die development.

  • The piercing and blanking of thin sheet metal working with a pilot punch guide is specified division in press die design and making. In order to prevent the detects, the optimum design of the production part, strip process layout, die design, die making and try out etc. are necessary the analysis of effective factors. For example, theory and practice of metal shearing process and its phenomena, die structure, machine tool working for die making, die materials and its heat treatment, metal working in industrial and its know how etc. In this study, we analyzed whole of data base, theoretical back ground of metal working process, and then performed the progressive die tryout with the screw press. This study regards to the aim of small quantity of production part's press working by piloting for accurate guide of actual sheet metal strip. Part 1 of this study reveals with production part and strip process layout for the die design.

  • This paper describes a nesting system of a computer-aided design of blanking and piercing for irregularly shaped sheet metal products. An approach to the system is based on knowledge-based rules. A nesting system is designed by considering several factors, such as utilization ratio which minimises the scrab for single or pairwise operation, bridge width, grain orientation and design requirements which maximise the strength of the part when subsequent bending is involve. Therefore this system which was implemented blank layout and strip layout module can carry out a nesting with a best utilization and a process planning for irregular shaped sheet metal products in single or pairwise operation and generate the blank layout and strip layout in graphic forms. Knowledges for a nesting and a process planning are extracted from plasticity theories, relevant references and empirical know-hows of experts in blanking industries. This provides its efficiency and effectiveness for nesting irregularly shaped sheet metal products.

  • This paper describes a research work of developing computer-aided design of a product with bending and piercing for progressive working. An approach to the system for progressive working is based on the knowledge-based rules. Knowledge for the system is formulated from plasticity theories, experimental results and the empirical knowledge of field experts. The system has been written in AutoLISP on the AutoCAD with a personal computer and is composed of four main modules, which are input and shape treatment, flat pattern layout, strip layout and die layout modules. The system is designed by considering several factors, such as bending sequences by fuzzy set theory, complexities of blank geometry, punch profiles, and the availability of a press equipment. Strip layout drawing generated in the strip layout module is presented in 3-D graphic farms, including bending sequences and piercing processes with punch profiles divided into for external area. The die layout module carries out die design for each process obtained from the results of the strip layout. Results obtained using the modules enable the manufacturer for progressive working of electric products to be more efficient in this field.

Knowledge for the CAD system is formulated from plasticity theories, experimental results and the empirical knowledge of field experts. The system has been written in AutoLISP on the AutoCAD with a personal computer and is composed of four main modules, which are input and shape treatment, flat pattern layout, production feasibility check, and strip layout module. Based on knowledge-based rules, the system is designed by considering several factors, such as radius and angle of bend. material and thickness of product, complexities of blank geometry and punch profile, and availability of press. This system is capable of unfolding a formed sheet metal part to give flat pattern and automatically account for the adjustment of bend allowances to match tooling requirements by checking the dimensions and relationships of parts of the folded product. Also this system can carry out a process planning which is obtained from results of irregular shape of product that was successful in production feasibility check module according to flat pattern layout and generate strip layout drawing in graphic forms. The developed system provides its efficiency for flat pattern layout, and strip layout for the irregularly shaped sheet metal products.

The system consists of three main modules, which are shape treatment, strip layout, and die layout modules. Based on knowledge-based rules, the system is designed considering several factors, such as material and thickness of a product, piercing, bending and deep drawing sequence, and the complexities of the blank geometry and punch profiles. It generates the strip layout drawing for an automobile product. Die design for each process is carried out through the die layout module from the results of the strip layout module. Results obtained using the modules enable the designers for manufacturing products with multi processes to be more efficient in this field.

  • A shield connector is an automotive electrical component that is used to connect electrical wiring in a vehicle. This part is made by progressive pressing using a phosphor bronze material with high electrical conductivity. The shape of the product is not complicated, but plastic forming techniques are required, such as deep drawing and bending, as well as shearing techniques such as piercing and notching. The finite element method was used to model the process. The strip layout design stage of the progressive die makes it possible to examine the thickness change, the stability of the forming process, and the spring-back. As a result of this analysis, it is possible to predict the correction values for the tendency of cracks, wrinkles, and incomplete plastic deformation, and to identify possible problems in advance. As a countermeasure against the forming error caused by the drawing process analysis, the drawing shape was modified and applied in the process design. For effective material utilization, a 3D strip layout was designed using an optimized blank shape based on nesting. The results improve the crack stability and spring-back of shield connector products produced through progressive pressing.
