In this study, the microstructure and mechanical properties of spot friction stir welded A 5052 alloy were investigated. Especially, the effect of insertion depth of welding tool on microstructural changes and mechanical properties was investigated in order to obtain the optimum spot friction stir welding condition. The lap shear load of spot friction stir welded A 5052 alloy plates showed lower value at the shallowest insertion depth and increased with tool insertion depth. At 1.6mm, the maximum value of 3.35 kN was obtained, and then dropped to lower load when the insertion depth was deeper. Spot friction stir welded joints showed shear fracture mode at shallower insertion depths and fracture mode changed to plug fracture mode as the insertion depth was deeper.

A dual purpose robot automation system is developed for both arc welding and spot welding by one robot within a cell. The need for automation of both arc welding and spot welding processes is urgent while the production volume is not so big as to accommodate separate station for the two processes. Also, space is too narrow for separate station to be settled down in the factory. A spot welding robot is chosen and the function for arc welding are implemented in-house at cost of advanced functions. For the spot welding, a single pole type gun is used and the robot has to push down the plate to be welded, which causes the robot positioning error. Therefore, position error compensation algorithm is developed. The basic functions for the arc welding processes are implemented using the digital I/O board of robot controller, PLC, and A/D conversion PCB. The weaving pattern is taught in meticulously by manual teach. A fixture unit is also developed for dual purpose. The main aspects of the system is presented in this paper especially in the design and implementation procedure. The signal diagrams and sequence logic diagrams are also included. The outcome of the dual purpose welding cell is the increased productivity and good production stability which is indispensable for production volume prediction. Also, it leads to reduction of manufacturing lead time.

A ferritic stainless steel, STS430, and a galvanized steel for case and frame of electronic goods are welded by resistance spot welding and resistance projection welding methods. In this study, resistance spot welding has been performed to investigate the weldability of dissimilar materials such as a ferritic stainless steel and a galvanized steel. Tensile load of the spot weld without heat treatment was 196 kN and brittle fracture occurred at interface between STS430 and nugget due to the high hardness, 380 Hv, in nugget. It was found that the hardness of as-welded nugget increased with higher cooling rate during resistance spot welding by comparing with GTA weld of same materials. Heat treatment by applying second current made nugget softened. Tensile load of heat treated weld increased and reached to 303 kN and fracture occurred at base metal, a galvanized steel.
The automobile is made up of thousands of parts. Some parts are formed by pressing and combined by spot welding. To find weldability conditions of spot welding, clearance between two welding plates was made and after spot welding, weldability is evaluated by means of tensile shear load, nugget size and shape. Specimen used in this study was a steel plate of 1.2mm thickness and electrode was Cu-Cr alloy of 6mm diameter. When spot welding started, the clearance of two specimens was changed 0mm, 3mm and 5mm and distance from vise to measure influence of bending moment 25mm, 45mm, 65mm step by step. The fractured surface of specimen after this test was observed by Optical Microscope to measure microstructure and nugget shape. When clearance of two specimen was 3mm and 5mm, strength and nugget size was decreased and nugget shape was not clear. The much bending moment and crosshead speed are the much tensile shear load is.
Conventional method for electrode force application in resistance spot welding(RSW) processes is to use pneumatic cylinder. However, due to its inherent problems in pneumatic power system such as compressibility of air and poor transient response characteristics, new electrode force system with servo control are recently introduced in RSW machine. This machine is called “servogun”. The purpose of this study is to evaluate performance of servogun in case of spot welding of aluminum alloy. Aluminum alloy(A5052) sheets are spot welded using pneumatic gun and servogun. Both results are compared by means of macro cross-section etching test and tensile shear strength test. Numerous previous research have reported nugget with many voids and cracks are not uncommon defects in spot welds with aluminum alloy. The experimental results show similar defects in case of pneumatic gun. In contrast, use of servogun considerably reduced generation of voids and cracks. In case of step-wise increased forging force at the end of welding cycle with servogun, crack-free and void-free nuggets have been observed. The performance of servogun has been also verified by series of tensile shear test. Higher strength values have been achieved with servogun in comparison to that of pneumatic gun.
Joint strength of spot friction welded 5J32 Al alloy were investigated according to the tool shape and the tool penetration depth. General spot friction stir welding tool consists of a shoulder having bigger diameter and a threaded pin projected from the shoulder, which resulted in the generation of large up-lifting of upper plate around the weld nugget because of the deeper penetration and the severe stirring effect of threaded pin. Two kinds of welding tools without the threaded pin were used to avoid the distortion and improve the joint strength. One was a simple cylindrical shape and the other was cylindrical shape with small projection. Therefore, the process was named as spot friction welding comparing to spot friction stir welding because spot friction welding don't use a stirring effect. Using the cylindrical shape tool with small projection, the up-lifting of upper plate were avoided and joint strength were superior to that of the joint using simple cylindrical shape tool. At the 0.5mm of too penetration depth using cylindrical tool with small projection, nugget pull fracture mode can be observed and shear fracture mode were dominant at the rest conditions.
The resistance spot welding of high strength steel degrades the weldability because of its high strength with rich chemical composition and coating layer to protect from corrosion. And the weld Expulsion is prone to occur and severely affect the nugget guality when the initial gap between automatic borrowing galvanied steel sheets(SGARC35) and Zn-coateel trip steels(GA580TRIP and GA980 TRIP) exist in resistance spot welding(RSW). RSW is one of the most popular welding processes used to join sheet metals. but weld guality sometimes do creases due to welding condition. in this paper to verity tue weldability using spot welding with the hemispherically concaved electrode, tensile shear strength and cross-tensile strength were measured by a universal test machine. in addition, the nugget size on cross-sectional area of the weld was observed by optical and electron microscopy. As a result, the nugget size of this specimen is increased with increasing welding current and Max load of tensile-shear strength is increased with welding current is increasing.
Many automotive companies are endeavoring to improve the quality of resistance spot welding by updating body-in-white (BIW) production line with adaptive control spot welding system to compensate the process disturbances such as gap, electrode wear, oxidized surfaces, poor fit up and adhesive etc. Most of the commercial adaptive weld controllers require proper "Initial Welding Schedule" or "Reference weld" to achieve compensation in welding parameters during real time welding. In this study, the compensation of a commercial adaptive weld controller had been observed and analyzed thoroughly for various process disturbances to find optimal initial welding schedule. It was observed that 90 percent of the expulsion current in constant current control as reference welding schedule conferred the maximum button diameter in adaptive control welding. Finally, effects of each disturbance in combined field disturbances system with adaptive control had also been confirmed with the design of experiment (DOE) by minitab(R)16 for combined disturbances situation and suitability of optimum initial weld current had also established with real body part validation test.
